How to make a Boba Fett Helmet (Step by step guide) Part 1

    This is part 1 of a 7 part series taking you step by step through the process of turning a foam floor tile into a Realistic Boba Fett style Mandalorian helmet, perfect for Cosplay, Halloween or Fan Films.
    In order to make things as easy as possible I have made a set of templates for this build. I found a few problems with the templates, but I have fixed them and you can download them in .pdf form here:

    You can download the cleaned up version of the dome templates R1 and R2 that I made in part 1.
    These templates should work perfectly with the templates above.

    Instructions for sizing your helmet:
    At 100% it should fit someone with 23" (give or take a half inch) circumference at your forehead just above your eyes. I would take your own measurement and use a proportional scale or app to figure at what percentage to print out the templates. I just use an old school proportional scale that I’ve had sense the 80s, but there are Apps that do it too. I found one called “Proportion Scale“ in the App Store. When you get your app, type in 23 for “Starting Size” or “Size of Original” depending on the app, and Your head size for “Scaled Size“, “Reproduction Size“ or something similar. And it will give you the correct percentage. to use when printing. But, I would also print at least one page at 100% so you can mesure the 9" rule on the template making sure your device and printer are printing at the right size.

    For the thick parts of the helmets I'd suggest using the 10mm. foam.

    Hi everyone, I’ve just updated the templates on the dome. It’s still the same shape as the ones That I made in this video they’re just cleaned up so that it’s easier to follow and can be printed on smaller paper.

      The Prop Master with Robert Walker hey Robert! I’ve tried 3 times to make the dome and each time I’m getting huge gaps in the seams 1/8”. I’ve tried with/without heat forming. I’m sure I can fill the gap with bondo or something but my OCD is killing me!

      I guess my first question would be what kind of glue are you using, the barge cement definitely works better than anything else I’ve tried?

      Just started making the costume. (Cardboard and old clothes only) It will be my own designed armor in black and silver and red shoulders.

    I cannot express how much I appreciate this video. I've been building costumes out of cardboard for the past few years and recently I wanted to switch to better, more professional materials, like craft foam.     My dude, you are totally awesome! This is literally THE most informative and helpful tutorial for pretty much anything let alone a full blown mandolorian helmet! I plan to make a boba fett helmet first then a custom one. Thanks for the awesome tutorial!

    I just want you to know, I was skeptical at first to watch, but... when you turned on that belt sander in the opening at 00:40 sec, you sold me, you had me busting out laughing harder than most comedians trying out their best jokes, instant like and subscription, no joke, I'm watching more of your video as I type this and I'm beyond grateful for what you've done for us and I look forward to more! I'm using the template you made to make a Mandalorian helmet as a christmas gift for my girlfriend so I'm more than grateful for your hard work to supply this information.     The videos are Very similar, his is a bit more generic and mine is specific to a Boba/Jango Fett helmet, but a dome is a dome and Evil Ted knows his stuff.
    The main difference is that this video is just one part of a larger project and his is more about general knowledge and learning to shape EVA foam.

    Thanks brother. I have already made a mando kit from sintra pvc board and used a rubies two piece Jango Fett helmet with a major repaint but that helmet costed almost 50 bucks and I really wanted a 2nd helmet so these videos and template will come in very handy! thanks again!

    This is really well done. You have very straight lines in this build. I've seen some that look floppy, even after sealing, they have curvy lines where they should be straight. Any tips to avoid curvy lines?

    The next amazing build I think you could do would be a phase 1 grunt Clone Trooper helmet as there is very little info and patterns out there for that other than the extremely time consuming work with pepekura

      Let me know how things go. As far as I know, you are the first person to use the templates. I’ve printed them out and taped them together, but that is all I’ve had a chance to do.

    I tried to measure it but it is less than 9 inches.

    First I want to thank you for the videos as many have said it’s inspiring. I do have a question. When gluing it together I end up with a bit of a gap in the seam of the dome. Am I doing something wrong?

      It should glue securely along the edge without any gaps. However, as long as the parts not going to pull apart, you can fill any gaps later in the build.

    Trying this out for the first time. Does the foam have to be smooth? I keep looking around the hardware stores and the pieces all have 2 sided patterns on them. Thanks!

      At least one side should be smooth. But you can always sand one of the sides smooth. If it helps, I recently saw some EVA tiles at T.J. Maxx that had a smooth side. You can also find smooth sided EVA foam online.

    Hi Robert, I don’t know if you’ll see this since it is an old video but I found your channel the other day because I am interested in making my own Boba Fett costume. I have a question, I went to the store the other day to purchase some foam for the helmet but I accidentally bought 5mm thick foam, is this okay for the helmet or will I have to go get 10 mm? Please let me know.

      There is a fair amount of the armor that is 5mm. so if you make the whole costume you won’t be wasting it. But for the majority of the helmet you’ll probably want the extra rigidity of 10mm. or 12mm. foam. That said, if you don’t want to buy more foam, you can either glue two layers of the 5mm. together (the two glued layers will be stiffer and harder to work with than one layer of 10mm. foam but will work) or you can try making the helmet with 5mm. foam. When everything is put together and coated in urethane it might be rigid enough but I don’t know for sure. All in all, I would buy the 10 or 12 mm foam if you can.

    I’m planning on wearing a full Boba Fett cosplay at a convention... Do I need to add in air vents on the helmet? I’m worried about having problems breathing while wearing the helmet for hours.

      I don’t think you need air vents. But if you’re worried about breathing, don’t use the neck seal that I add at the very end of the helmet project.

    Hello and good morning my name is kevin, I used, eva foam sheets and then I make the shapes to make the dome of my head, and then I cut it out and then curve it out and then I use duck tape to use to inside and then I put it all together and then to make the ring for my head

      Most of it is ⅜ of an inch (about 1cm) but for the trim pieces I use 5 mm.

    I’m having some difficulty with the dome is the template for it supposed to be squiqqily on the edges or no because it doesn’t connect well with the other pieces

      I would say no, but I’m not exactly sure what you mean by “squiggly”. They are not perfectly smooth arcs, because they are the pattern that I hand cut out from the bike helmet but they should be reasonably clean lines that are the same width as the other templates. The primary issue I’ve come across has been when someone prints the dome at one percentage size and the rest of the templates at a different percentage size.

    I notice you are using the 3/8"-7/16" tile floor pieces that I'm guessing are the harbor freight or costco type. I have a large eva workout mat that I found at Ross last night for a song. It's 46x93 inches but only 1/4" thick so I won't have to do any patching for longer pieces. Will that thickness difference be much of an issue or should I just stick to the thicker floor tiles? Loving the video series and will be starting my project soon. I've been tossing back and forth wether I want to do a Doctor Who Cyberman or a Mandalorian and after watching this series, I'm leaning towards the force. Thank you for such a great series.

      It's hard to say how stiff it would be with .25 inch foam. You could always add some foam on the inside in places that aren't stiff enough. The only other issue would be in the size. You will need to print the templates out at a smaller size in order to fit. Or, you could just add strips of foam to the inside of the top so that it will fit snugly. Or you could glue two sheets of foam together to make it .5 inch thick. However you do it, I hope it works out.

      Sounds great. Got my plans a little deflated after getting interested in the Mandalorian Mercs since they are big around the Cons I attend. They have a no-eva/no-foam policy for any parts of costume. Sounds like if I were to spend the time and make the helmet out of eva that my only usage around them would be to use it as a mold. I may just build one to have fun and put a great piece in my collection. Still loving the video series. Thanks for the great series.

      Sorry to hear about the Mercs and there no foam policy. I wonder what's up with that. I'm curious if coating a foam helmet with urethane would allow them to accept it?

      I don't think that would pass their muster. They accept pepakura that has been fiberglassed or cast helmets. I'll research them a bit more and see how bad I really want to participate. I really just want to build something cool and make others smile.

    Okay, two questions and possible follow ups. They may seem stupid though I have my reasons for asking
    1 - The top of you pieces working with in the video (side with the writing on) are lacking the texture of the tile you started with in the opening. How did you remove that? (assuming it might be in another video).
    2 - If you assembled it with the reference points on the inside of the formed dome instead of the outside (as seen in the video), would that make a difference on how big it would make it? Or as the edges were originally squared off, not really?

      OK, I think I understand the questions. I did not remove the texture from the tiles, it’s just on the inside of the helmet.
      My first reaction to assembling the helmet with the marks on the inside is that it might make the helmet larger. But the more I think about it, the less I’m sure. I think there is a good chance it might work fine ether way.
      If you do assemble it with the marks on the inside, let me know how it turns out.

    Sorry I'm asking so many questions, but I really want this helmet to be accurate cause I'm using it for cosplay. Here's my question- Can you specify what type of foam and what thickness you use for each? I noticed you used a 10mm puzzle mat for the dome, could you specify types and thicknesses for the other pieces aswell?

      Don’t worry about it.
      It should be in the video, but I used
      10mm floor mat and 5mm craft foam.
      But you can also just order plain old EVA sheet foam in those thicknesses on-line if you don’t see any puzzle piece floor mats anywhere. I have a link in the video description to a good place here in the states.

Fortunately, despite the virus spreading, the Michael's and Joanns in my city are still open, so I am hoping that I will find all of my supplies there. I'm assuming you're using an Xacto razor blade to cut. Is a heat gun essential for the helmet construction or would a hair dryer work just as well?

      Farmboyspence, I would suggest using one of those cheep razor knives that have a long blade made of small sections that you can snap off as the tip gets dull. (I use one in the video) The extra long blade makes for a cleaner cut. And unfortunately you really do need a heat gun, I haven’t had much luck using a hair dryer.

      For the dome, yes. For both R1 and R2 you should cut on the inside of the lines.
      For the other templates the lines should be narrow enough to cut on the lines.

      All of the parts should be scaled to one another. I made the templates to fit with the dome pattern all at the same %.
      I don’t know why R1 and R2 would be different. Thay all matched when I checked them.

      Actually there is one difference between R1/R2 and the other templates. I made R1/R2 to fit on legal size paper (8.5” x 14”) and everything else was made for Letter size (8.5” x 11”) So you might make sure your printer isn’t condensing the image to fit on 8.5”x11” paper. Hope this helps.

      Sorry for the late reply. I just saw your question.
      I would try to get the Barge, it’s readily available online. But if you absolutely can’t go that route, or you need something to use until your Barge arrives, I would suggest one of the other contact cements. 3M usually has good products, but what ever the big-box home stores have near you should work in a pinch.

      Sorry for not responding earlier. I’m not getting a lot of my message alerts. Now days you can find better foam than I used at just about any craft or art supply store. I know Michael’s and JOANN fabrics both have a great assortment of Eva foams.

    I've just started constructing this helmet. I cannot wait until my Barge glue arrives tomorrow! I've been practicing cutting the foam with the razor knife, because I struggle to get a clean, straight cut, and I don't have access to a sander or saw of any kind- just whatever I can do from my apartment. This costume is already a labor of love, and I've barely started! I wonder if anyone has succeeded in making this helmet? I'd love to see pics! I'll try to update periodically. :)

I'm sure it's super tedious to answer these newb questions, but if you (or anyone!) could take a peek (email? fb?) and give me a quick thumbs up to proceed, or thumbs down to scrap it, I'd be so grateful! I also have a section that's pulling apart. ugh..

      If they are peeling apart make sure you are putting a thin even layer of the barge cement on both parts you want to glue. Now let them dry. Then put on a second thin, even coat of barge on both pieces and wait until they are dry but still tacky. Now you can put them together, but wait for at least 3 hours before to use a heat gun on them.
      If you just have a joint that is slightly pulled apart on the edge, try using Dap quick seal directly on the foam to smooth out the seam. Check out the first part of this video for how to use it:

      Alex, it does seem to shrink a little bit with all of the heating that you’ll do to the foam. And it’s better if it’s a little bit big then small so I would suggest maybe something like 103 to 105%

      Unfortunately there’s no way to know for sure other than trial and error. I go into how to size everything in the first actual armor video (not the body form).

    Hey love your build videos and decided to try this out but i ran into a problem straight away on step one...The templates you posted for the dome pieces don't actually quite fit on legal paper of 8.5 x 14 dimensions. The problem isn't the length of the paper but the 8.5 width. Bascially one of the tips of the template is getting cut off or running past the edge of paper. I printed in portrait size to match the scale and used no margins. Any idea what the problem could be?

      ahhhh i actually have discoverd the problem but its not something i believe i can fix. My printer will not allow me to do borderless printing on legal sized paper for whatever reason. So your drawing will fit on 8.5 but im actually only working with about 8 inches. Oddly it does allow borderless on letter size. This setting is separate from margins...peculiar.

      Interesting, will your printer let you “tile” (Print it in sections with marks showing you where to reattach them) the prints? I guess I need to go into the file and cut the pieces in half.

      The Prop Master with Robert Walker yes so i found if i printed the file from Windows paint program it tiled it for me automatically and printed correctly across two pages. Only through paint would this work.Back on track!

    The dome is to big to go on top of the helmet. The 9 inch ruler is right on both of them. Is this a template problem or can somebody help me figure out a solution? I don't want to waste a bunch of foam trying to print it out at different percentages until I find a match.

      I’ve never had them be off more than ⅛ inch. There should be plenty of extra length in the sides of the helmet. If the dome seems to be the right size for your head, I would just cut an appropriately sized sliver of foam and use it to fill the gap. I had to do that once when I cut too much length off of the sides and It worked fine.

      You can, but I find contact cement much more affective than hot glue.

    Do you happen to have the template in the sizes of more commonly used paper like A4 or A3? Because it's hard to find a printing service shop that can give a 8.5×16 paper because it is not commonly used in my country

      I assume you’re talking about the templates for the dome section. Everything else is made for letter sized paper 8 1/2“ x 11“.
      I have started reworking those templates to be in the same style as everything else but I haven’t had a chance to finish them yet.
      I have two suggestions that should work. One possibility is, you could try to print the existing templates out at 50% size and then take them somewhere that can make copies on large paper and copy them at 200% size. The other would be to print the existing files in parts. Often when you print there is a settings that will let you (tile) an image. Basically it will just divide the image into 4 separate pages and you can line them up and tape them together.

      Very similar, his is a bit more generic and mine is specific to a Boba/Jango Fett helmet, but a dome is a dome and Evil Ted knows his stuff.
      The main difference is that this video is just one part of a larger project and his is more about general knowledge and learning to shape EVA foam.

    So I am trying to print out the dome templates, but even on legal paper it isn't printing to scale. The 9 inch scale you included in it is coming out to around 7 inches. Anyone have any ideas? I don't think the problem is any of my scaling options on my printer, I've tried everything.

      You should be able to change what percentage size you print from your browser. And I go into how to choose what percentage that is in this other video for Sabin’s helmet. It’s a different helmet but the procedure is the same.
