You actually can stick graphite to a dry finish, although only if you are adding it directly to the black paint. In this case though I waited about 20 minutes for the clear to fully flash, but was obviously not cured. Just needs to be touch dry.
So first I'm going to add primer. This is going to give a nice surface. After the primer I go in with some primer. When I'm done with that I'm going to add some primer to allow materials to stick. Next I add some primer. After that, I'm going to add some primer. Finally I'm going to add some primer to really make this project stand out.

Hahaha yeah definitely a lot of primer. Most of it was filler primer though, just to fill the layer lines that were left after the sanding stage. Maybe the final grey primer coat is not needed, but I find it best for colour accuracy. Although black does layer fine on anything. Other colours though you do want the correct base primer colour.
I wouldn't recommend sanding your base coat and only sand the clear (wet sand with 400 after it properly cures) this will get rid of orange peal and then give it a good buff. Looks amazing though
I wonder what the one they use in the show is made of and if it’s heavy or not, cos I feel like you could sell this to them as a lighter version of the helmet to make wearing it for long periods easier and no one would be able to tell that it’s a replacement.

You’ve come on leaps and bounds from previous one, great job! Only critique I could make is some layer stepping in ridge just above eye slot. It’s really hard to sand those areas, especially without altering the A surface. Small needle files could help here. But amazing job!!
Might want to try XTC from Smooth-On I’ve had a lot of luck with it. Just a 2 part self leveling epoxy but when used right it can save a lot of sanding

I recently made mine using the same method but it came out really dark grey 😢 not sure why.. I applied quite a bit of graphite powder and buffed it well. Any thoughts on what can cause that? If I want to repaint, would i have to sand the 2k clear coat down first or can I just go over it with primer and start over?
Sorry about that. I’ve heard of people having this issue, though never quite understood the cause. I think technically you’re meant to sand all the way down, but I don’t believe that’s necessary. Just give the clear coat a very good scuff with 400 or so grit paper, then prime over it and you can start working on it again. Just try to use the same sorts of paint and clear coat for best result. As in if the clear was an acrylic, then use acrylic paint and so on. Also be careful with the grooves on top of the helmet, since the clear coat may have clogged them.
As a professional prop maker and designer that's pretty much exactly how we would do it. Maybe add some rub and buff, but otherwise that's 100% acceptable
For sure! Alumaluster is expensive af. It’s £100 for the smallest available tub of 4oz. Probably would be enough to coat the helmet, but still a lot. Also has to be put on chrome, which is quite tricky
@Levkin because it doesn't flex the same. Wood filler is meant to fill a hole in a wall that is static eventually you'll see the parts where you used wood filler will start to chip away especially if it's near any natural light. Wood filler wasn't made to bond to plastics. If you are unable to get any of the automotive fillers you can use epoxy putty. It will have a extremely strong lasting bond and will he just as strong if nit stronger than the material the helmet is made of.

I imagine somehow the filler primers, paints and clear lacquers just have strong enough surface tension to prevent the chipping. Even still I have a part that has been standing around for 2 years with just wood filler coverage, and nothing ha happened to it. I think because of how thin the layering is. If you’ve seen FranklyBuilt before, he’s a much larger prop maker than I am, and he’s used wood fillers for ages until he moved back to the US. Either way - epoxy and auto body fillers are definitely better, but unfortunately just have a much shorter working time (if we are talking about 2 part ones, not glazing putties), and wood filler proves much easier to work with. Not to mention the extra PPE you need to work with 2 part body fillers. Although epoxy fillers I’ve not actually tried, but worried similar issue of short working time will persist. Will give it a go though. Thanks

Wood filler is fine, but bondo makes a glazing putty that can be sanded down to a glossy finish, if you're really dedicated.

Cut it out from a tinted acrylic, and melted it I to shape. In the other mando short you can see how I made it.

Don't use wood filler on helmets. You use bondo or duriglass them use glaze to fill any of the small imperfections

The visor is tinted acrylic. Just cut in shape then softened in an oven and shaped in place
