Should be using 110deg "V" groove router bit - when using a 90deg "V" groove bit the fold is usually too tight where using a 110deg leaves enough relief in the join you can fold it perfectly @ 90deg. You want to leave .75mm material in the groove when "V" grooving.
v groove not deep enough. When folded the sides should stay at 90 and not fold back. Best is to almost see the aluminium. For 3mm thick ACM, depth is around 2.3 to 2.7 deep, then your mitred ends will be better too.
The ttools are great and we use it for cutting our carbon fiber upto 10mm, however stepcraft boards are not reliable when you cut agressive. We are going on 3rd board now. Hope stepcraft in germany can fix our issue promtly.
With the tool you are using, if you would cut 10 in box as in the example, what is the resulting dimensions between the 2 folded flaps? Is there an offset?

P.S You can also rebate the outter edges and fold the skin over onto the edge of plastic so it hides the plastic core edge

Why not use Vetric for the conversion, in the field type in 13/64 and press the = it will do it for you.
