Suggestion for you Sarah: Take the SVT bumper and make a mold and fiberglass copy it (bunch of Utube vids n how to do it)...at least then you'll have the rare SVT looking bumper and if you tear it up in the dirt you can make more and never damage the original :D win win

Speaking on behalf of the UK, we'd be happy to send you parts. US bumpers are way too big, just look at the mess they made of the MGB with the rubber bumpers
Didn't our European Focuses have much wider flared front arches than the stock ones, explaining the extra width of that weird front bumper moulding/cover?
Hi from Alberta Canada! I daily drive SVT Focus production number 4165 which is a twin to yours and 100% stock. I’ve just been focusing (pun intended) on keeping mine safe and reliable to get to work but I love your build so far. These are some obscure little cars so it’s nice to see somebody enjoying one! Don’t see a lot of them around anymore that aren’t totally rusted out up here!
Rear: Round tube crash bar using the OEM mounting points for the factory bumper beam. Then you can add a threaded bung for the European tow hook. Front: OEM base model Focus bumper cover. You want a part that is easily sourced and replaced, because Rally car. If you modify that POS you bought it’s a one off you can’t easily fix or replace. Keep the front stock ZX2 and carry on.
Speaking as someone who's been around rally for a while, I'd go with the zx3 bumper. You're going bang them up, you're gonna stitch them back together with zip ties. Bumper skins are almost consumables. I'm betting that zx3 bumpers are at least reasonably available.
Stephen JC Not in the case, what you cannot see in the video is that the front of the bumper under the headlights itself is too wide/deep, the flares are irrelevant to what I’m trying to show. That and the fact the quality overall is atrocious, it would take 20 hours in bodywork alone just to get it remotely respectable looking.

@@SarahnTuned I have just converted my mk1 SVT or st170 as its called in uk into a RS Focus. Fitting the front bumper was one of my toughest accomplishments. Its true the headlight area is also troublesome because although not immediately obvious the RS front wing meets the headlights with a straighter edge than SVT. The front wings are also a lot wider. Make no mistake the RS is as the title would suggest a racing rally car in every sense.
Inject the empty space in the rear bumper cover with spray foam. It will support it without having to make a custom beam. Spray mold-release first so that it still comes off easy when needed.
Front bumper is a copy of a copy of a copy. People would use Spoon kits to copy, then make copies of the copies. You end up with a low budget body kit - perfect for Rally. If it gets trashed, no real loss 👍

Most people in Germany don't know, that you're only allowed to turn on those rear fog lights (Nebelschlussleuchten in German), if the visibility is below 50 m (55 yards) which also means, that you're only allowed to drive at most 50 km/h (31 mph). I've been driving over 20 years now and I get in those conditions maybe once every 4 years ... Although everyone did have to learn it, to pass the license exam, most people seem to forget after a few years. I bet, that many don't even know where the switch is in their car and what it does ...
Same in Italy. The fog light use a 21W lamp,, same as stop light. if you use it without need is very annoying the car behind you. But very useful in REAL fog.
Yep, put an ordinary Focus bumper cover on the rally car. It’ll fit and you’re probably going to need to modify it to fit your rally light mounts. They made a zillion of them and it’s a semi expendable part on a rally car...
The front bumper cover will get destroyed over and over so a $25 junkyard ZX3 bumper cover would be my first choice... nut-sert the backing beam for the lighting.
Fun fact about the svt rear bumper. Ford created it to allow them to run an even bigger wing on the 03-04 focus wrc group A car. Also you picked up the RS width front bumper. There were two replica widths made. You can easily roll/ pull the front fenders out. Or find the wider RS fenders. 🙂. Easiest is the standard 00-04 focus front bumper. Cheap and plentiful if you get wild off road.
Hi Sarah, the bumper beam is not intended to provide structural stiffness. The objetive of body's stiffness is to maintain the suspension's geometry under dynamic loads like bumps or lateral forces in turns. The basic idea is to keep the 4 wheels in the same plane all the time, or if you prefer prevent the car's cage from twisting. Therefore a beam hanging ah the rear of the car cannot do much. Those beams are designed to absorb crashes while offering some degree of pedestrians protection.
The rear fog light we using here in Europe when visibility will fall below 50 meters. In other circumstances it blinds other drivers and you can get ticket for that. Also u can use it not only on Autobahns...
Have Charlie make a tube bumper. If you are really going to rally the car the front is going to get trashed anyway. You can also practice your welding skills and weld some plates to the tube bumper if you don’t want it so exposed. Keep it up Sarah!
Sarah... Get a large piece of foam, shape your bumper with design features you want and use that as a form to mold your front bumper using carbon fiber. Very strong and very light weight. With your skill level it would be easy and much better than the POS bumper you purchased. Anyway best of luck. Enjoy seeing you get into it all and the depth of your mechanical and electrical knowledge. :)
Best laid plans.... I would put a plate and bent tube bumper on the rear, to replace the 5mph one you removed. It’s very light weight and plenty strong. A stock junkyard bumper would be okay for the front. You could always customize it a bit if you wanted to change the look.
The RS had a wider shell but it was in the fenders, the main shell dimensions were the same. Looks like someone guess the bumper dimensions. You probably could make it fit, but you want something if you wreck it you bolt another on not a bespoke hand fitted one. Keep up the great work.
In the UK we have some useful websites that link all the breakers yards together so you can source parts from across the country and get them delivered. Never used them but they'll probably send overseas... Fords (European style) are pretty popular here. I share your pain with aftermarket. When you have a vehicle that isn't in the zone for mods and upgrades anymore the aftermarket stuff is more of a curse than a blessing sometimes. False sense of being able to do jobs cheap and easily. Just split it down the middle cut the right amount out, and make sure you mount each half solid. There's a few ways to deal with the split in the middle. If cosmetics aren't important, tape it.

Sarah re: European Foglights...... At least in Germany, where I grew up, the fog lights are "only" to be used during inclement weather with a visibility in fog of less than 100 meter, or 101 yards..... they shine 10 times brighter than regular brake lights..... but yes, when you (erm I) flew on the fastlane, headlights on, left blinker on, everybody knows, a car fast AF is coming on.... makes it easy to see, when you come on to those lights, especially when you're going in excess of 250 km/H or 130+ MP/H..... Great video, as usual, your content rocks.
For the front bumper, you could get a cheap stock focus bumper and modify it to fit rally lights, and you won't feel bad about hacking it up because it's a cheap stock one (you can probably find them at a junk yard). Or you could custom fabricate a front bumper out of steel or aluminum like Jeeps and off-road trucks that have bull/bash bars, integrated into the front skid plate, plenty of space to mount lights and maybe a winch... It would take more time than buying a plastic bumper but it would last a lot longer and let you show off the unique design.
That gen 1 rs bumper need the fenders to match the rc is about 3 to 4inch wider the stock focus Another thin I would pull off is the side skirts and go OEM ZX3 but that's only if you trying to save semi wanted parts There are a few other things that I would do if you are going to rally Like change to 2006 and up nuckles and hubs you will need .188 adapter sleeves But the later model focus lower ball joints and can still run svt clappers and rotors
IMO Rectangle tubing for rear bumper support. Ditch front bumper, add skid plate. Then you don't have to worry about getting air then tearing up the bumper and sending it under the car.
Yeah, so there's a different rear rebar for the European market... The Euro part bolts right up I believe. Both the front and rear crash bars are made of super hard steel. If you need to drill either for anything you better get a few extra drill bits (or cutoff wheels, as you've found out).
Ever heard of wire tie stitches? We used to use them on broken dirt bike plastics. Um, race car? I see where you could take some pie slices out of the bumper to line it up. Then stitch it back up. I think those stitches look tough and maybe you get in their heads a little.
I'm looking forward to seeing you next year on my stages at the New England Forest Rally. Of course the cheapest part of rallying is building the car $$.
Interesting fact, the focus wrc had the American spec rear bumper because it hid a cold air storage tank which stored excess air from the turbo which they would reuse when on full throttle again eliminating turbo lag

Ditch the bumper bar, modify a standard bumper and fabricate a radiator support. The other bumper problem was probably the fact the RS has wider arches.
Without having to purchase or build a whole new bumper, take the OEM bumper and mirror the aftermarket one to it. You'll gain experience, that way if you damage it you can fix it. Just saying, that's what I do.
Hi, love watching you’re videos and progress with your projects, just watched the rear bumper fit...obviously all went well and know I’m watching a recording and not watched every Focus clip, but the suspense whilst watching all the grinding sparks flying around the fuel tank area (if it’s still fitted) 😳
I think you should use that bummer bumper and attach say like 42,000 High beams so everyone can see where your going...even the folks on the space station...that would be epic.
Cut the bumper and 1/2 put one side on to the center then put the other side on cut it too but up to the first and then just fill in the seem where the two pieces meet
Plenty of bumpers over here in uk think maxton designs still make them and they are not bad really better than that thing you got for the front lol loving the content
Hey Sarah, love the fact you knew that "Freeways" in the UK are called Motorways. On the subject of Fog lights, they are a joke!! People use them when it's raining, giving the whole rear end of their car a blinding red glow fro behind. Most drivers don't know when to use them and when they should be switched off. I wish they would be outlawed...
Hey Sarah, I may be wrong, but the Mk1 Focus RS had widened front arches because it had a wider track. Probably why your new bumper doesn’t fit. Don’t waste your money getting an RS replacement unless your putting big arches on that thing. I’m English so very jealous of the lovely weather you always have on your channel👌🏻
Hate it when parts don't fit. And clearly you are one not happy camper. Make a mold of the desired bumper, and then sell copies. That could in itself be a cottage industry. Two of my lots of daughters, the two who are identical twins, had matching ZX3's earlier this century. Nice cars. Had potential, I thought. Love the work ethic you have. The bumper issue is the exact same issue I ran into!!!!!!! Ordered for an 03 Jetta.. Came and it fits exactly as your does... As in its not even remote close to fitting!!!!!

Probably the best example you could use...MGB. My dad had one(here in the States)and it was atrocious compared to the Euro version.

Weld up a Mad Max front bumper with push bars, a winch, chains, hanging down, lots of lights, and a seat for Charlie. What a lovely day!

Throw a stock front bumper on it, fab up a small nudge bar for the front, and have the nudge bar wrap under the bumper to join radiator protection.

If the wheel arches and body lines are close, you might try taking a chunk out of the center and re-gluing it with appropriate materials.

Mount the co-drivers seat as low as possible. It'll keep your CG low, increase the driver's visibility and also increase the co-drivers safety.
While that front bumper looks off you may be able to compensate by pulling the front fenders outward to meet up to the "wandering" edge.

I think you should use that bummer bumper and attach say like 42,000 High beams so everyone can see where your going...even the folks on the space station...that would be epic.
Cut the bumper and 1/2 put one side on to the center then put the other side on cut it too but up to the first and then just fill in the seem where the two pieces meet
That bumper takes me back to bumpers back in the mid 2000s...
Plenty of bumpers over here in uk think maxton designs still make them and they are not bad really better than that thing you got for the front lol loving the content

Hey Sarah, love the fact you knew that "Freeways" in the UK are called Motorways. On the subject of Fog lights, they are a joke!! People use them when it's raining, giving the whole rear end of their car a blinding red glow fro behind. Most drivers don't know when to use them and when they should be switched off. I wish they would be outlawed...

Hey Sarah, I may be wrong, but the Mk1 Focus RS had widened front arches because it had a wider track. Probably why your new bumper doesn’t fit. Don’t waste your money getting an RS replacement unless your putting big arches on that thing. I’m English so very jealous of the lovely weather you always have on your channel👌🏻
Hate it when parts don't fit. And clearly you are one not happy camper. Make a mold of the desired bumper, and then sell copies. That could in itself be a cottage industry. Two of my lots of daughters, the two who are identical twins, had matching ZX3's earlier this century. Nice cars. Had potential, I thought. Love the work ethic you have. Hard to explain to to others why 12 hours straight in the garage doesn't feel like any time has passed. Keep on Truckin', and thanks!
Just FYI, that F2 RS bumper is for a F2 widebody kit which is long long discontinued. I like the videos! Try find a base model UK spec bumper!

The bumper issue is the exact same issue I ran into!!!!!!! Ordered for an 03 Jetta.. Came and it fits exactly as your does... As in its not even remote close to fitting!!!!!
What about split the bumper straight down the center and work the fitment from the outside in and then refabricate the center
