Restoration diary of a 1976 Cortina Mk3 2000E.
The car has been mine since 2002 but locked away until now. The project is fast becoming a nuts & bolts restoration. I have very little previous experience working on cars, and so watch, laugh &enjoy the journey. I may be some time!

Ford Cortina rear end panel replacement
Episode 23 - Ford Cortina Mk3 2000E. This episode focusses on stripping the rear end panels that are beyond repair and preparing the area for replacement panels.
Tasks undertaken include spot weld removal, cutting out old panels with a slit disc, measuring and shaping new metal to weld into place, including a new chassis rail and inner rear quarter.

Update for Dec ‘23 - March ‘24. Final floor pan repairs, media blast, anti-rust treatment & paint. Near side top-rail, filler bracket and upper scuttle removal followed by lower scuttle panel fabrication with heat and a hammer! Finally the N/S inner sill gets removed ready for the new replacement.

Having sourced a donor front end, it’s time to break it and inspect and restore the required panels. First off - front valance. It’s rusty. It’s bashed up, but it’s good metal and by the looks of it, a replacement panel. Cylinder head removal, gasket residue cleanup. Camshaft, followers, springs & retainers all removed for valve lapping. Engine block degreased & painted. Pistons inspected & cleaned. All gasket surfaces cleaned and checked for alignment Sump stripped & re-sprayed.

What would you say has caused the amount of rust it has? Was it like it before being stored?
@@jakegk2773 fords of the era were notorious for rusting. The metallic ones fared better due to the extra layer of clear coat. From memory it had external evidence of rust back in 2002 when I bought it. There’s no doubt that it worsened quite considerably in storage. I suppose it would have needed temperature controlled storage to have saved it
@@ShelleysCortina only asking as I too have just taken on a Mk3 project but has to live in a council garage so just working on best practices/recommendations for the storage. Thanks for the reply and will be keeping up with the videos, no doubt it will help me along with my resto project... Good work!
@@jakegk2773 happy to help where I can. Good luck for your project. My error was leaving it for about 10 years untouched. Just keep chipping away and roll it out now and again and turn the engine once in a while if you are gonna store it. Also, paint something like Fertan on all the exposed rusty patches as that might slow down the spread of rust until you have the time to work on that panel

Hi Shelley, great to see you have been beavering away in the background. Glad to see you have mastered the dark art of the spot weld drill bit ! One thing on using these I found was to use in conjunction with a pair of 'body panel seam splitters' ,you can buy them as a pair (one straight /one with a right angled end) they're hardened steel and help/speed up the separating of the panels -as there's always a few of the spot welds that you never get bang on when drilling out ! The "wiggling " back and fourth obviously works up to a point but less deformation of either panel using the splitters. When welding in decent sized replacement sections I'm painting the inaccessible areas with body colour paint (proper bodyshop paint mixed into a rattle can from local paint suppliers) less the edges where they would be welded in -similar to cortina man,at least this way its just the backs of the weld line that would need some protection when cavity wax/waxoyling etc later down the line ? Happy you are progressing -I'm on the home straight here too with mine (albight when weather is allowing).
I'll get myself one of those splitters Martin. I didn't film some parts of the processes in this film unfortunately. What i did do was paint some zinc primer down into the void between the two lower quarters. In the exposed areas, i did 2 coats of zinc, two coats of red oxide and then 2 coats of Arizona Gold top coat 🙂 I have some clear Dinitrol now so will probably pop that down there too!
That interior takes me back to Africa and the jungle oh those seat covers
I admire your effort but that I wouldn’t want to be in that car in a hard stop never mind an accident. You’ve taken on a basket case that is can only be repaired with new panels, not buggering around to learning to weld!!

Hi Shelley, Great to see a new video, your doing well, and to answer your question on the coating on the lower rear quarter area, Ford did not coat them with any anti rust treatment other than the Electro plated grey zinc primer coat, They did offer underseal as an option at extra cost when you bought the cars Brand New which few owners opted for, thus most that were made started to rust after 7 years in the British weather, and exposed to road salt in winter, so what you found would have been done by a past owner or at the time of the accident repair maybe. I was not surprised to see the replacement inner valance not painted, a lot of body shops just fitted them with factory primer, and no extra protection, on the inside, presuming the car would be scrapped in a few years time down the line, soon as I saw the Ford sticker I knew it was a repair replacement panel, due to past accident damage, as the stickers only go on repair panel stock, so if you find one on a car while restoring it, you know it has had some work in the past. nice to see it was done with a genuine Ford panel, obviously the owner at the time cared, and paid for a quality panel.on your beautiful 2000E, all the best from Keith.
@@Cortinaman63 thought you’d know your onions on that inner valence Keith! I rushed this film. Forgot to add that I’d sprayed a few coats of weld thru and then Arizona gold top coat on the inner side of the outer quarter before I welded the new inner piece on.
Are new replacement panels being made for Mk3s?
@soylentgreennewdealtimeshare Ex-pressed Steel Panels Ltd, make Brand New panels for a lot of Classic Cars, including the Ford Cortina Mk.3. and all of there panels are a copy of the original Car makers Genuine Panel, so the shape and fitment is very good, (the best quality you can buy), other than finding the genuine ones, and in many cases they no longer exist, or are very rare, other Makes of panels are out there, some old stock Veng, Hadrian, Pop On, etc can still be found and Genuine Ford panels but not for everything you might need on a Mk3, So Ex-pressed Steel are the best option for owners that want a car to look right, and do not want to spend every day for a whole year, searching world wide, for new old stock Genuine Ford Panels, (like I did ) for my Factory correct Concourse Restoration. of one of my Mk.3;s I own in my classic car collection.
@@soylentgreennewdealtimeshare yes Expressed Panels still make many panels. There is also a decent second hand market via the various Facebook groups. Robin Walsh in Ireland also has lots of NOS.
@@ShelleysCortina Wouldn't it be smashing to build a new one from scratch, as close to factory as possible, down to the radio cassette. Though the Coke Bottle is the loveliest Ford, it's forgotten, and, so, so few are left alive.

I would use matching vinyl on the top of the rear seat,it will last longer too.

I have lost count of the number of mk3 cortinas I’ve owned as a younger man, including a crayford convertible in Miami blue, it’s nice to see this old girl getting the VIP treatment and being brought back to life, you are doing something that I’ve always promised myself to do but have never had either the time, money or space to undertake, these days it’s more of a case of my aging carcass not wanting to underwrite my activities 😀, all the best with your restoration bud 👍😎👍
Thank you Gary. Yes, time is the issue at the moment but i do get a couple of evenings a week and the odd weekend day to work on her - so Im hopeful I'll get it all done eventually.

Ye, the small fabrication jobs seem to take ages but its nice to see the end result. Plus a coat of primer can make it looks even better 🙂
Brilliant stuff, well done. Brazing is not difficult, just need flux and brazing rods, last time I did it I used MAP gas as the propane just wouldn't do it, (lernt using Oxy) MAP gas got excellent results,
Thank you - yes its something i need to do as there was alot of brazing betwen the inner wing section and the A pillar by the scuttle that will need brazing soon. I guess they brazed joins as braze is a little more 'liquid' than weld for a nicer join in an exposed area?
Yes it's just a way of sticking metal together, think of the time the cortina was designed, (mid/late 60,s) it's how things was finished off, and water tight, I have Wilma just to put you in the picture, You are doing great, keep it up Shelley,

Great to see you progressing along. Ref the issue you are having with the inner sill,is it the case that the rear end should of had a return lip at right angle which then follows the curve of the inner wheel tub ? I'm sure early on in your video there may habeen a couple of telltale recessed spot weld points where the return edge folds round and is then welded?? My mk3 escort 4 door has this little detail and where I made my own full length sills from the aftermarket short repair versions had to add it in . Just a thought but could it be the ones you have more suit a 2 door model or that the return edge wasn't added ? Express would have copied this from a new old stock item whatever it was ?? Keep up the good work - I'm one side down and hoping to start on the other outer sill this weekend if the weather holds out.
Yep, i think if i bent that end bit to follow the contour of the tub, it would reduce the length slightly but not enough. But you mean to double it back with a lip - yep that would make perfect sense. Too late now i guess but I'll check back on the old vid and weld a fold back on if so - there is plent of space for more metal in that gap!
It’s crazy seeing that much rust in a mk3 corty. In Australia here they survive okay but still do rust. Going back about 2 years ago a bloke died who had a wrecking yard full of old cars. I’m talking a thousand or more,,, and amongst that were probably a dozen or so tc td / mk3 cortinas and about a doze or so mk4 and 5 cortinas, mk1 and 2 escorts 2 and 4 door sedans and probably 6-8 escort vans. All cars in various states of completeness. Most had decent bodies that you could definitely build some decent cars out of. Sadly, they, along with everything else salvageable ended up getting crushed

Thanks! I still havent welded it on lol, as i need to make a small repair to the floorpan edge first, and since then, I decided to attack the rear valence and inner valence, which in turn showed some bad rot on the lip of the floorpan... So I've moved onto the rear of the car and pretty much cut it all out including the lower quarters! More footage to follow soon.
new to the channel, been a panel beater and painter since '87, what you got planned when it comes to under coating when you get to it? something i've used a few times on big projects is the 3m sprayable 2k sealer, it comes in mix bags which is fine for small stuff but i did the entire underside of a '76 Mercedes 240 with 22 of them, expensive but gave the whole bottom side a tough rubber coating, it was then overcoated with black 2k as that was a customers car, my own ones i do same but with final colour body colour gloss, nothing sticks to it, if it does its an easy rinse off. The 3m spray sealer i now mixup several bags and use a big bore gravity gun, if you have any areas where you are worried about replicating any critical shapes like the windscreen flanges, make a template from wood, steel or aluminium to mate up past where you will be cutting so during and after you have a guide to where the edges are ment to be, really useful for curved surfaces where you can't measure every mm of it
Hi Laura. I was planning on using Gravitex but I have no experience with underseal yet or how to apply it. Do you use a spray gun/compressor ? I hear that you can get Gravitex in any colour to match your car. Thanks for the tips on the fabrication. I’ll update on progress soon.
Excellent work Shelley, really enjoyed your work in this film. The fabrication is always interesting to me to see how people aproach a certain job. Pete helped me too no small surprise and I hopefully will be back at it myself to get more work done. The idea with the blow torch is so handy I need to reshape my spare wheel well. If I had more time when I was welding my sils I wish I had treated inside and painted but I just didn't have enought time.
Hi Simone! How is TeeCee? I've seen recently that Expressed now do a spare wheeltube floor section if that is of use to you? Otherwise its amazing how much hot metal can be coerced into shaped witha few taps of the hammer!

Hi Shelley, Thank you so much for your kind comments on my Cortina Mk3 shells restoration work, and the mention on your end credits too, very much appreciated, I think you have done very well with the inner scuttle repair, given most of it had rusted away, you did a nice job of making up the repair, and as always I loved watching the work on your beautiful 2000E, as each episode she improves so much from what you started with, the underneath looks lovely now she has been sandblasted, hand finished and painted, great work, and well worth the time and effort, and mess, and clean up after, I did a lot of sand blasting on parts for my car, and another classic I worked on at the restoration Company, and really enjoy the process, Your doing great, and I very much look forward to seeing your next video as always, all the best from Keith.

Blimey Shelly that cars in really good shape actually I was suspecting it wouldn’t be as good as that underneath it’s impressive. And so the work you’ve done looks amazing brilliant job mate. Just a suggestion and probably a stupid one but have you though of using rust converter on those places that aren’t really rusty as such just a bit of surface but you can’t get a tool to to clean it up ? Might prolong its life maybe . Super metalwork to well done shes certainly taking shape 👍
Hiya. Good point. Yes, brushed fertan on many exposed panels back when the shell was outside. I should have been more thorough, and also when the shell was inside as it can still corrode, thanks in part to the wettest winter on record! I’ve tested various rust converters and anti-rust paints on the front valence replacement (did a video on that) and from memory, it was comparing what effect they had on mild corrosion, left overnight. Hammerite converter and fertan did best. I think nothing beats media blasting back to bare metal, then using a zinc phosphate solution like POR metal prep, or a zinc primer. Dave from Dave’s Garage (good channel) did a test on various primers and rust protection paints over a long period of time. The clear winner was Halfords Zinc Weld-thru primer which I think I will also use on the shell now. As for hard to reach areas like inside the sills, I think Dinotrol or Fertan, sprayed in using a special long reach tube is the best bet.
Hey where did you get the bushes for the rear axle?
I haven’t yet purchased new bushes. I need to decide between the Poly ones or traditional rubber. I think I’ll appreciate the softer ride of the rubber ones

Fairly solid car surprisingly. You're doing a great job. My friend had a maroon 1.3 XL with a vinyl roof. He scrapped it in 1998 because of rotten sills. If only the panels were available then it would still be around but you couldn't even find something as simple as a headlight or a dash switch back then.
Thanks Morris. Yes, there certainly seems to be better availability these days then, via Expressed parts or via the vendors at car shows and also eBay NOS & second hand. There are still the odd bits that i cannot locate tho, like the lower scuttle panels (not sure their names) which it looks like I'll have to fabricate.
7:34 😧 take it it’s a small cheap mig…slow the wire speed down and try it.. may have to go up a notch on power possible.. tack as your doing but you shouldn’t get those lumps that don’t look like they penetrated the metal properly…
You can’t go forever and keep on welding the little holes in the weld up - inevitably you remove more good metal when you grind the welding back and make it thin . Seal it with epoxy primer and then fibreglass filler over before normal filler - and then epoxy over again to fully seal it
Indeed that will be true going forward, but they were my first two jobs and it was handy ‘training’ for my first time welding.
I’m surprised how nice that car is underneath Shelley I wasn’t expecting it to be as good as tha if I’m honest so that’s brilliant, lot of hard work but every minute worth it just imagine driving it down the road for the first time gonna be so cool 👍
Yep the floor/underside is good. I’ve just finished some small welds around the tunnel and also the join to the inner sill. Apart from that, it’s fine. Shame the same can’t be said about the side areas!
Actually I often find brushing it on results in better adhesion anyway!
Hi Shelley just remember you can use any handy shaped lump of metal as a dolly, in the past I’ve often used the face of my club hammer, the end of my small sledge hammer and also the back part of my large axe, (that has a nice right angled oblong shape to it opposite the blade end). coming on bud,i used a tank like yours but it kept blocking so i made my own cabinet and feed system,but i still have to make sure the moisture is out of the compressor two or three times a day,the panel you asked what it was is the radiator support panel.
Hi Ret, another tip regarding water in the line is to have pressure- proof glass water catch tank bottle in your air line (just after the compressor tank outlet) that you can see all the time and just bleed - off at will.

@@ShelleysCortina No, on the outlet side. The spray gun hose leaves the tank and runs up into a pressure proof glass optic with a little brass drain tap underneath so when you see water has accumulated in the “jar” you just drain it out before use.

There is a tool used by AC technicians for lining up the fins on heat exchangers, looks like a set of wires you drag through the fins, works pretty good. Sorry to say, but stop messing about with little holes. just cut it back to good metal and put a patch in, much easier in the long run, the more you do the better you will get.
You put the words into my mouth! Have now cut a big section out and shaped a replacement sheet. Just hope i don't blow any holes when i weld it in!
