Yeah the finish on the pipe is a bit plain. You could put a dent in the pipe to allow for the kick starter with no performance issue, Id suggest it needs clearance or the vibration will wear the kick lever and might wear a hole in the pipe. Draw a line on the pipe where the lever hits, take the pipe off and use a bit of wooden dowel against the pipe cone in line with the lever marks and hit the dowel with a hammer to put a dent in the pipe. You could put those mounts in a vice and give them a twist too so they align with the rubber properly or the rubber will chew out over time. The Boyesen exhaust flange being bit longer might explain why the spring need to be stretched. Also the longer flange will effect the pipe as it slightly increases the tuned length of the pipe, the effect of that is the peak range of the pipe will be slightly lower in the RPM range (100-200 RPM or so is all). Shorter tuned length favors higher RPM, longer tuned length favors lower RPM.
this build has been going for soooo long man. Really shows the effort and how amazing this bike is going to come out. Most people rush a build to be less than a month and they don't look as good as this cr is coming out !

I had the same problem with my a Pro Circuit pipe on my 98 CR250 and we put a sleeve of thin rubber tubing on the kick starter and then got it hot with a heat gun. The end result was trick and it stopped that annoying metal to metal sound.
You need to keep the original covers, the factory ones are nice but a lot of people have them, your ones are 1 of a kind and make it more clean!! Keep up the work man

Sweet video. I am watching at 9 min clutch cover install and you should run a thin film of bellray blue grease on the gasket. It holds it in place, and when you change clutch plates the gasket pops off clean instead of tearing. Its a speed secret I learned from a dirtbike mechanic years ago. Glad to see you back in the shop, cant wait to see you shred that cr!
For your kickstarter issue, I had the same problem but I have a gnarly on my 250, so I put a piece of heat shrink on the starter where it touches the pipe. It might not look the best but it works.

I built a 03 CR250R also, though no where near as talented as you. I installed a PC Stainless exhaust flange with FMF gnarly pipe and 39 mm pwk on the Rad valve. Bike works very well trail riding and absolutely rips in open sections. Can’t wait to see how yours does. Love these vids thanks

The spacers are to help cool down the heat at those points. So the best ones to use are deeper cut than a spool of thread bobbins more surfaces to get rid of the heat of that exhaust pipe.

Not sure but maybe due to the flange being a little taller, all the fittings for the pipe would be skewed too?
