  • This generator was being given away free. The engine works, but no power output. The stator ended up being bad. This video will show you how to determine the cause of the issue and how to install a new stator and rotor.

    I enjoy your videos James, you do nice work. A tip regarding assembling the rotor into the end bell: Draw the end bell into place with the 4 bolts. After it's fully seated, tap the end bell on the sides in 3 or 4 places with a soft mallet. This helps the bearing to settle into it's seat and removes the pre-load on the bearing. Pounding a bearing into place by transmitting force thru the balls will flat spot the balls and dimple the races.

    From this video and other videos James has made about generators I just replaced the whole GENHEAD on my trash find Husky 5000/6250 (same family as Homelite)
    I followed his instructions , which are clear and concise, I have a generator running like NEW
    After a year of waiting to find an less expensive GENHEAD and the Correct Make &Model type I found one on Amazon for $250.00 w/free shipping

    James,
    I just wanted to let you know I have viewed several of your videos and have started to apply what I've learned to my own small engines. I do small engine maintenance for my work and just today was inspecting the inside of a couple snowblower carburerators making sure they were not gummed up. Surprisingly they were both clean as a whistle. I also recently picked up a generator which will help keep me busy with small engine maintenance. Your videos make me love tinkering with small engines. I'll be looking forward to more content from you in the future.

    Another great video, James! Thank you for the time and effort that you put into your work. So good to hear that you got this one for free and therefore had room to fix it. I am VERY grateful that you said that 90% of units that don't make power are not worth buying! I am supposed to go look at an 11 year old Generac WheelHouse 5550/8550 that is not making power this weekend. Perhaps I could do some Ohms testing on it, as you illustrated so well, BEFORE buying it to know whether to walk away from the deal. Thank you, thank you!!

      That would be a good idea. Sometimes though the OHMs are good and still not going to come back. I could use that Briggs Engine. Don't suppose it is near me?

      @@jcondon1 Yeah I figured good Ohms could still equal a paper weight in some cases. Nah this one is 1hr SW of me & South of Winston. You may have talked me right out of it though with 2 hrs of driving round trip!

    James I think ya'll got real lucky with the breather hose. I remember back in the 60's trying to find a custom radiator hose and looked everywhere even at that time JC Whitney. No dice. Had to use a restrictive flex hose instead of the form fitted gm hose. Car was only 3 years old. Impala

    I have a marine diesel generator that isn't putting out power. This video was very helpful in showing me what I'm up against. The company (Mase) has been extremely helpful in troubleshooting the problem. It is probably the stator which I suspect will have to be replaced by a Mase service center. Looks like too big a job for me to do.

      @@jcondon1 I would have guessed a mechanical engineer with your use of a torque wrench. Most of the systems guys I used to work with had a hard time figuring out which was the business end of a paintbrush.

      Was wondering about that. The brushless ones are pretty solid. Would be surprised if it was not the capacitor. Just fixed a brushed one this week that was only making 35 volts. Ended up being the AVR.

    I enjoy your projects. I would like to see you branch out into pressure washers. Rebuild pumps and whatnot. Ones that are 3 gpm and over are the ones desirable. I am restoring a Northern 5.5 gpm with a Honda GX 670 right now

    You might want to invest in an induction coil for those stubborn nuts and bolts. No open flame to worry about.

    Well I did it again ...... I Purchased my second non working generator. A brush-less unit . This time I was able to fix it . Now I have a backup gen set. The first Unit, a Ridgid 6800 Runs great but no power ...... It tests good so I dont know what is wrong.... I enjoyed this video great job!

      I have had two similar Ridgid generators that did not make power. The first tested good, but had a loose solder joint on the rotor by the slip ring (no video on that). But once the rotor was spinning the connection was bad due to the centrifugal force. The other had a bad AVR.

      @@jcondon1 Thank you James. Im not finished with that unit . I have detailed photos of the windings when i disassembled the unit. However, I will break it down and do a more detailed inspection. I found reasonably priced replacement parts. (Ryobi) Now I just need to find the smoking gun ...... The Rotor or the Stator.

    The petcock "straw" is as commonly used on motorcycles to give a reserve. Fuel is used up down to the top of the pipe, turn the lever from "run" to "res" and you have a few miles before you walk.
    Maybe your new tap has no "res" and "run" markings, which would be a big clue.

      That would make sense. Did not test that though. Probably not needed on a generator. Someone also suggested it could be to keep any water in the tank from going into the carb.

    IMHO! While you were doing the troubleshooting you might have missed the potential failure. I deal with high vibration issues in aircraft engine locations. One of the most common problems I see are the failure of crimp's on connectors. I would like to have seen you look deeper into the connector as a potential issue. As always IMHO.

    I have a 9375 champion generator that lost power. I have the back cover off and removed the brushes. Negative side is black. Is that ok or bad?

      Ohms on the new stator was 2.1 I think. Did not check the voltage.

      @@kan815k output is from 14 up to 18v. It is why the batteries don't last long,
      They normally run dry from over charging

    About 10 years ago I bought two generators At aldi very similar to this one called king craft. Paid $400 each with wheels and handle. Still seem to work good. Nice in-depth video.
    Few things...
    1) Fuel petcock. Hard to tell but does that PC have two “on” positions? Can the valve turn 180*?
    2) Breather hose. A trick I learned over the years being some of these hoses are hard to get, I take lengths of heat shrink tubing and shrink over them. Seems to hold up just fine.
    3)Rope in cylinder. Maybe you mentioned this on previous post but hopefully you are on compression stroke when compressing that rope. I hate to see you bend a valve.

      1) Did not check that. Maybe a fuel reserve?
      2) I am sure that would work. If I ever did that on RUclips people would leave a lot of negative comments.
      3) I did not mention that, but compression stroke is the way to do it. The rope probably will not bend a valve, but more likely to get caught up in a valve.

    Another great video James. With the price of the power head, can you make any money on this one? I think this is a labor of love for you and you sometimes make some money when all is said and done. Please consider showing a breakdown of cost (acquisition, parts and approximate time involved). Again, I think this is like any restoration, you do it for the challenge. Keep them coming, great entertainment.

    Did you check the blue wire connections in the plastic plug on the old stator?

    Those auto-chokes are usually on Hondas and I haven't had too many issues with them but I have only fixed 3 old Hondas. None of them needed choke replacements but all needed new carbs. The way yours is set up it will never pull the choke off because I don't believe that diaphragm has enough power to move the lever manually. Typically they are set up so that as a backup you can pull the choke lover to manually apply the choke. If it stops working you can set it up like you have in 29:44 so you override it. To me it's a nice feature because once the engine is off the choke automatically applies (light spring) and once the engine starts the choke applies (pulled by vacuum) so typically it makes using the generator one step easier by only having to turn the fuel valve on and pull the rope.

    I viewed most of your videos with great interest. I am a mechanical engineer and very impressed with your skill and knowledge. In some case you say that the engine is running lean. How do you determine a gas engine is run lean? By the sound? It miss fire? I could not find the explanation on your videos. Tks.

      Thanks! Hunting and surging is a symptom of that. If it goes away when applying choke, then the issue is the carburetor is not providing enough fuel (running lean).

    Could there be a way to restore output from the existing generator head ? The main power output windings and the rotor were OK but the feed to the rotor is controlled by the AVR which takes its power from a low-power, low volt ac source - the blue wires which were open circuit. I suspect the AVR gets its control signal from the red/white wires which still work. Clearly I don't know how those AVR wires are intended to operate but I would have expected you could substitute a low volt ac feed to the AVR for the rotor supply with power from one of the 110v windings via say a small 110 to 12v transformer. The rectifiers in the AVR would still be used to rectify and then stabilise DC to feed the rings for the excitation rotor. Essentially I am asking if a low volt ac feed via a transformer fed from the main output could allow the AVR to work without the power fed from the blue wires.

      It seems like that could work once it was making power. My concern is if it would generate enough from residual magnetism to power up the AVR in the first place or require power from an external source for a moment to get it started.
      If so, maybe a momentary switch to hit the AVR with 12v from the charging coil on the engine (if it has one).

      @@rhiantaylor3446 Right. I think James mentioned in another video that some of them even have a small permanent magnet on the rotor to help with that. I guess as long as the transformer itself isn't too much load, maybe it would still self excite. It would be interesting to try and find out.

      my thought would be to add a small lead acid battery to get it started, I could also double as a starter battery if you were to add electric start

      Try using a $25 sx460 voltage regulator, it only has four wires, the two wires that go to the field windings and then the two AC output wires, that uses the AC output for both sensing and power for the AVR.

    I'm always surprised how much you invest into these used generators. Time and money both, are you still able to sell them at a profit? Or do you just aim to break even? I've seen 5 kW and higher generators retail for not much more than what you spent on this generator for instance. Don't get me wrong, I love what you do and the way you really aim to make them as good as new, it's really inspiring!

      He spent about 400$ in parts (maybe more). New 4385 watt generator from HF is 390+tax less any coupons you can use. Why would anyone buy this one from him?? He must love doing the work.

      Most I make money on. This one I settled for breaking even. Since it was free. Otherwise it would have been sitting in my garage for a long time or worse in the recycling bin.

      @@jcondon1 Surprising! But I'm glad to hear you're able to sell them. It's kind of a dying mindset, to fix something instead of throwing it away. My dad likes to keep things around to fix later, or for parts to be used later, but that also doesn't work too well... this is the age of disposable gadgets.

    What should be the reading on the fuel solenoid, and what is its function?(here I'm having 1.x something ohm) I'm having a good reading from blue's one, read and white I'm getting 0.7(is it a bit high?) And the other ones.

    Theoretically.... Could you fire up the engine and then apply an external voltage (say a battery or several batteries in series) to the AVR to give it power and control the power output? If that is viable, could that battery you just applied also be on a charging circuit so it is recharged by the power output of the generator? A bit of a Frankenstein, but I am just trying to understand how the AVR works...

      Yes, but the AVR needs AC input. Could remove the AVR and put the batteries direct to the brushes. Would probably need about 30 volts DC to get 120 volts AC. Of course no AVR now so the voltage would drop some under load. And could hook a charger from the 120v AC to charge the batteries. Also could get an AC variac connect to the 120v AC connect it to the AVR and set the voltage. You would still need to apply 12v to the brushes for a second to get it going. Besides a Frankenstein setup, the bad winding (blue wires) may continue to burn up and take out the main coil or worse catch fire.

    I see some generators that have 1 240 outlet and only 1 120 outlet. If they can split the 240 into 2 120 legs why limit the user to only 1?

    I had a problem with oil level sensor, so I have strip the engine apart, new oil sensor, cleaned the head, new valves with oil seals and so on.
    Put everything back together, connected all the wires correctly and NOW no power out.
    In one of your videos saying put 12v to brushes, 12v plus to left side.
    Just seen another video (someone else) saying 12v plus bearing side.
    Which is correct?

      It depends on your generator. Most of the ones I work on the positive is on the left. Putting it the wrong was will not harm anything as long as the AVR is unplugged from the brushes. It will still power up the rotor and power will come from the stator. The biggest issue is that you could flip the residual magnetism and that would prevent it from self exciting until you apply 12 volts the correct way. Note, most generators have magnets on the rotor. So flashing really is not necessary on 95+% of anything made within the last 15-20 years.

    I was getting my Rigid 6800 watt generator ready for winter. The recoil rope broke so I replaced that, Changed the oil, spark plug, fuel filter, and put a new battery in for the electric start. It was running perfectly but was only producing 102.8 volts and was producing 68 HZ. The regulator doesn’t have the adjustment screw so I just brought it to a repair shop. They called me a week later and said the stator was short circuited and because of the cost to replace it, they said it was junk. They charged me $50.00 for the diagnosis. When I picked it up they had put the cover and regulator in a plastic bag zip tied to the handle and they left the stator wires all disconnected so I don’t have any idea which terminals go to which screw. When I asked them why they left it all apart the guy said it’s junk anyway! I bought it in 2013 and this is 2022. It only has 170 hours total on it and was always stored in the shed. After watching this video I think the only thing wrong with it is the regulator. But don’t know where to reconnect those stator terminals. It’s a Yamaha 360 motor. Any ideas?

    How much fuel head pressure will these small carbs take before flooding? I am thinking of putting a larger tank on mine and am wondering how high above the carb the fuel level can be in a full tank without flooding? Give me an idea of how big a tank I can mount. I am shooting for about a 7-10 gallon capacity for a solid 24 hour run time under full load mostly. Not a fan of filling a fuel tank over a hot engine in the case that it runs out while power is still out! I was quite surprised you found Homelite parts at Sears. I had a weed wacker from them and since it has changed hands a few times its customer service got left behind with no parts available at all and no future plans ever to have any.

      It varies hard to say for sure, but gravity feed tanks are probably less then 1 PSI. Would not want to go too much over 2 PSI. You can also add a fuel pump and run an external tank next to the generator. See this video on how I added a tractor pulse pump to a generator.     Hi James, love your videos.
    I recently bought an old generator that was going cheap as a project.
    Unfortunately it has 2 110v outlets, I thought it would be 1 110v and 1 230v outlet.
    Is there a way I could wire the 2 in series to make 1 220v socket?
    I'm in the UK and all our mains stuff is 230v.
    What is the technical term for the bit the engine spins? The generator uses a Honda GX160 engine and they make models with 2 230v sockets, would like to be able to see if anyone is selling this part and I could couple it to my engine.

      If it has two windings, then you could wire them in series to get 230 volts. Most are made with two windings (coils) so that you can get 120 or 240 volts depending on the country the generator is sold in. You would have to look at your outlet and determine which wire is the hot. You will need a multimeter set to volts AC and connect one lead to the hot on one outlet and the other lead to the hot on the other outlet. If you read 230 volts then you have two coils and it can be rewired. If you read 0 volts then most likely you only have one winding. The spinning part in the middle is the rotor.

    I'm trying to use a 48v DC motor to spin the generator. Do you think this will work and create power. I bought a brand new generator took out the piston. Hooking up a DC motor to spin the crank shaft?

      Then the stator is bad. The highest value I have seen on a good stator main winding is 1 ohm.

      Most generators output 120/240 volts. You can adjust the AVR to 220v and slow the engine as needed to get 50 hertz.

      I am not sure in Mexico what the options are. The part number for the choke lever bracket is 099958001708 and the airbox is 099958001714. This is a Honda clone. So worst case, look for Honda parts or Honda clone parts for an engine in the 9 to 11 horse power range. If the part looks the same or similar, it will probably fit.

      customer service, I have ordered parts like brush holders circuit breakers,
      sparkplugs air filter elements. they really are good to deal with, and try to
      help so u don't need to bring gen to a dealer.which could be a hardship
      at a time when service shops might not be able to fix it in a hurry.

    Hi James first up fantastic video. I am wondering have you experienced this problem. New generator, runs for 40 minutes, stops generating power then 30 seconds latter stops. It is one of the newer cheapies with the rotor and stator on the same side as the recoil starter. It appears the stator and windings have become very very magnetized. You cannot turn the engine over using the recoil starter. Extremely difficult to turn the engine over by hand used a socket and bar, you can feel it as each magnet passes a coil. When I removed the flywheel, it took all my strength to get it away from the stator. Sooper dooper magnetized.. The reason the engine stopped was the load from the stator and rotor. Any ideas??

      Sounds like it might be an inverter generator? When the inverter module fails it goes short circuit. It becomes difficult to turn the engine because the magnetic force opposes the rotation of the engine due to the short. If you unplug the inverter module, you should be able to rotate the engine.     If the shut-off valve has a reserve position, then the extension tube must be there for that purpose. Otherwise, it would prevent water accumulation which may be accumulated at the bottom of the gas tank from entering the fuel line. Of cause, the trade-off is one cannot milk the last drop of the available fuel.

      Most have blown engine with block busted and trash
      It’s fun to just save good parts and wait for a deal

    straw on the petcock is there so it doesn't pickup the water and junk off the bottom of the tank ,the tapered depression around the petcock isn't there so you can run it dry , it's a water/ sediment trap.....unfortunately with today's ethanol blended fuels water tends to stay in suspension so the trap doesn't work quite as well

    They are not always cheap , but did you ever use Pro Parts Direct ?? they are a stens dealer also... Also try Pats Small Emgine Parts they have oem and general maintainence parts. I got a voltage regulator / rectifier for half the rice of John Deere, and it was eactly the same........
