How To Build a BBQ Cart for a 22" Weber Kettle.

  • This video illustrates how I built my BBQ cart for my 22 1/2 inch Weber Kettle grill. The frame is simple; using 2x4 standard pine lumber, screws and glue. From the creation of the basic frame, the bottom shelf (floor) was installed using 1x4 x 24" lumber. The top of the cart (the actual work area) was made using 2x6 x 32" standard pine lumber. You'll notice that there is one 2x4 board on the top surface near the grill. My original plan was to use 2x6 lumber lengthwise on the top and not crosswise as demonstrated. My change caused a 2 inch shortage to the top thus, the 2x4 was used to correct the issue. If you do not like this configuration, simply increase the length the cart by 2 inches or shorten it by 3 and 1/2 inches. It is extremely important that from the very beginning, you keep all joints square. This will avoid issues and headaches later in the project.
Also, in the video you'll see I used a "close nipple" for the handle. After I installed it, I realized that the "close nipple" configured the handle much too close to the cart frame causing pain to the knuckles! I switched that out to a 2 1/2 inch nipple. Much better!!!
-A second video will be published, illustrating how I stained the cart and what products were decided upon and used. I anticipate the final video to be released sometime between now and early June 2020. I'm a front line worker with deceased individuals. I have been working long and unpredictable hours. Please be patient. I have a great idea for the table top finish AND I added casters to the front.
I hope this video helped you if you’re attempting a similar project. This was an easy project and a lot of fun to build as well. Feel free to leave questions and/or comments below. I will respond to them as quickly as I can.
-It should be understood that I AM NOT A CARPENTER AND DO NOT CLAIM TO BE ONE. I'm sure there are points in the video that could have been done better or more efficiently by a professional.
I have a Basic Materials List thanks to viewer Chris Flynn who took the time to develop one based on my video. Please leave a comment giving special thanks to him. Here is the basic Material List:

I like your design & build - the suggestions I would make are:
    (1) possibly use pneumatic tires, that way this can go across the lawn a little easier, or even load onto a trailer heading to a tailgate during college football season!
    (2) consider making the shelf removable, to give more flexibility of the enclosed storage place (great place to stash the cooler with the *premium* brews!!
    (3) add some additional piping, much like the cart handle, for towels to hang from, and maybe add S hooks so utensils can hang as well - keeps the top free for important things... like brats!!
Happy times with this unit! Looks great!!

@@mrow7598 I was thinking sort of the same thing. I would add a piece of sheet aluminum on the bottom under the grill. Just in case of hot coals falling. Which they do from time to time and grease that WILL drip through the grill. You can find sheet aluminum at your local newspaper or publishing printing operation. They call them plates. Put the print side down or get the comic section and put the print side up!

Take the edges off the front legs to keep them from splitting. Erase all pencil marks. Get some good outdoor poly to finish it with. Call it good! Personally I love the look of pine. Not bad. One thing I'd add to it
Drill holes in the legs and install some carrage bolts in the bottom of the 2x4 legs so the legs don't get chewed up by moving the cart around with the hammer in nuts you can also use them to balance the cart if its not on flat surface it will also keep water from wicking up into the legs.
I think I would have used ceder over pine
    Decking materials also ceramic screws.
Doing this makes it safe outside all year.
A stain sealer will keep it looking new.
You might also consider a metal shelf under the grill in case hot embers fall out it won't catch fire.
I was thinking along these lines but welding one using bed frames I salvaged. Saving the materials from the scrap pile you can use an old appliance like a dryer side for the sheet metal or
Buy some dimond plate for it and the top this would keep the box dry to store coal and lighter fluids all year outside.
I grill all year I've done it when its snowing outside.
Nothing like a grilled hickory bugger in the winter. Ill mix lipton onion soup 2 packs to 3 lbs ground beef and a BBQ dry rub mix it up then grill it using charcoal and smoke from hickory chips webber makes some great dry rubs. You cant add too much.
Also never clean your grill out the carbon the smoke made helps the flavors get better. If it starts blistering off just knock off the loose stuff.
You can use foil to clean the grill grate.
Then brush it off watch for metal brush tins. An old brush will loose needles.

You have listed many AWESOME ideas. Actually I will have the finished video coming in the near future. I have added casters to the front legs because the cart was getting too heavy to pick up and move around. In the video I believe I bought plastic discs with a nail that I hammered into the bottom of the legs to keep them off the ground. The casters are totally GREAT and work wonderfully. I will showcase them in my completed video this spring. I have also located a large cutting board that I will be staining and using on the top as an additional way of protecting the top and making cleanup easier. I also have located a large enough cover I will show and illustrate in the final video. One thing though, I store all of my smokers and grills in the garage so the elements will not be eating my units.
Thank you for the awesome comments and supporting the video and my channel. MUCH APPRECIATED!!!! Please susbscribe if you haven't already. Stay safe and healthy!!!

I'll grill chiken beef, fish. Veggies, fruits, pork, turkey game hens, you name it its going on the grill. Bbq coals with wet wood chips smoke dies out flip it indirect heat by the time I do my first flip the wood chips flavor has permeated the meat really deep ill flip and add more chips. Cant add too many chips. Smoke it till its done after both sides cooked its bbq sauce time with smoke. Each side once at least. I also do beans pataos
I did chiken a beef dogs and hamburgers last night with pineapple and chop up peppers in a foil cover pan with the pineapple juice from the can
I was going to make kebobs but couldn't find the skewers. It was still pretty good.

Nice build. Thanks for taking the time to share. One suggestion I have would be placing the wheels on the opposite side of the grill and obviously the same for the handle. That weber is a very lightweight grill and you already have much more weight in wood alone on the other side. It makes more sense to have your heavy side over the wheels for an easier time transporting the cart. That might require a new locking system for the doors to make sure contents don't push the doors open while in tow. Otherwise, great design. I may do something similar but with a conduit frame for my PK grill.

Unfortunately, until I get the cover on the back deck, we don't use it very often. Okay, I loved the video, all your ideas are really cool. My only suggestion would be, when doing the shelf, only put one board in at a time, makes it easier to reach the back ones. Of course, on the downside, you won't have the front ones to rest on. Our 2×4 equivalent is 35×90. I've decided to put my wheels on the end with the cabinet as I assume that'll be the heavy end when it's full of charcoal and smoking chips. Great work mate, love it.

Looks like a really nice project. Very solid and very functional. The only thing I would add would be to make your shelf a pull out. It's not too deep as is so it would only be of you had to access something in the back of the cabinet. An added one by board with a 1/16th clearance in top would do it. Just make the shelf solid and unscrewed from the frame of the cabinet. A couple of swivel wheels with locks in the other end and it's also mobile without lifting one end. I recently got server Performer. The shelf space is nice but this would be even better. I agree with the lid hanger. That would be a be addition

a KEY feature to weber is the ability to hang the lid on the side when removed. sooo many designs like this one could have easily mounted the kettle off the end so you can hang the lid. with the designs that don't allow hanging the lid, how awkward it it setting the lid down? where? remember it's hot your work surface has stuff on it

    • @SmokinwithKasket

Hi Kurt. Thank you for watching and commenting. I definitely agree and I never like to set my live down anywhere especially because it could scratch the porcelain off the edges. I am going to design a post, for lack of a better term, that I can hang my lid on at the end of the cart.

There are thousands of woodworking videos on RUclips. This is one. But inside it has so many great carpentry shortcuts and tips that can be carried forward for thousands of projects!! This video is better than you think my friend. However, one portion missing is. How did you attach the kettle to the brackets? Vital part. Did you use screws or rivets????

    • @SmokinwithKasket
      @SmokinwithKasket  3 года назад

Wow. What an awesome compliment. Thank you so much for watching and supporting. The answer to your question is that the kettle rests on those brackets. The brackets slide into the curled rim, I think there’s a spot in the video where I show that up close. The handles are just resting on the surface of the table. Those brackets for some reason grip really well and the kettle will not shift, turn or move. It’s actually a great set up to use those brackets. It keeps the unit rock solid.

@@SmokinwithKasket wow great. I just figured you had attached it without showing. Seems logical to keep it loose for easy cleaning. I’ve got a Weber performer on the tripod. Looking to transfer it to something like this. I will be building this in the spring. Thanks for the reply!

Nice and complete instructions. Thank you very much. I plan to use these ideas to make a cart for my 26" Weber and use the storage for all my aftermarket removable parts. I also plan to use plans for a small bar or counter. Good job! Thanks

Great looking build man, very well thought out. My only additions would be maybe some hooks for tools, possibly a bracket to mount some paper towels/butcher paper (not that big a deal but handy. Also one thing I saw on a similar project was the guy put little nubs on the tabletop part, and built a matching cutting board with small holes in the bottom of the board (not all the way through) that matched up, so he could prep his food inside the house on the board, then bring it out and set it beside the grill, on the tabletop and the nubs kept the board from sliding. Then at the end of the cook you can just put your meat on the board, and pick it up and bring it into the house and cut it up right there without having to use a bunch of plates or whatever.
In any case well done, and def give us an update once you've got it stained and you're cooking something delicious on it.

Hi Adam, GREAT ideas especially with the nubs for holding the cutting board in position. I will definitely need to add some hooks and a towel bar. I should have a finish / stain video very shortly. Thank you for watching and lending your support here. MUCH APPRECIATED!!! Love your ideas!!!

Well done and Inspiring! That’s a design I can work with... I received a new Weber last Father’s Day and have been thinking about making a grill table; already bought bits and pieces (ie. bottle opener (!), drawer slides and wheels) to use. I’m halfway done with my new awning, so for the next project it’s either pizza oven or the grill table… Decisions. Decisions.

Super cool project. I will add for anyone who plans to do something like this, if your grill is going to stay outside, make sure you use a spar urethane to protect from moisture. I am a little hesitant because all of my grills have to stay outside all of the time, but I really want to do this. Great job. Looking forward to part 2.

Great to hear Eber. I hope this video helped. Just a simple frame with a top does wonders when having the grill next to your work surface. No need to get elaborate with a cabinet but, it helps to have a place to store BBQ tools and equipment. Happy Smokin'

Nice work. I really like the idea of putting the wheels on the frame of the cart. That way I can make the cart at a height I am comfortable with. The beveling of the brackets to hold the kettle in place looks to be a great design feature. I do not have a grinder, but maybe Hardware Hank can do that for me if I buy the hardware from him :-).
Putting a hook or holder on the edge of the cart for the cover is a terrific idea. The hook on the inside of a Weber Kettle works, but is a little small to be used effectively.
Thanks for a great "How to" video. It is easier watch a video, than to look and study a "How to" written document. Looking forward to the staining of this project and the BOM (bill of materials).
You did not demonstrate how to show the project is finished by testing out the bottle opener. :-)

Hi john - Thank you for the compliments. You could use a metal file on the brackets if you have one laying around. Hope this video was helpful. Thank you for the support!!! Interesting build, I would have put the doors on your cooking side. Also add hooks for you utensils. Might want to add a cutting surface that can be removed and knife block. Let me know if you want a custom Jalapeno popper rack.

@@xyshomavazax that's awesome. Did you build the exact same way or make changes? I would love one for our kettle and a make shift drying rack for our vegetables, but not necessarily with the cabinets, etc. Btw~ how long did it take you to build, and costs if I might ask?

    • @xyshomavazax
      @xyshomavazax 3 года назад +1

@@misskriss848 Minimal cost since I used reclaimed pallet wood and plywood a friend gave me, so all I needed to buy was the casters and other hardware. I can’t remember how much time, since I worked on it in small chunks over a couple of weeks, and I’m a beginning woodworker. If I had to do it again, I’d say 4 to 6 hours, but I’m sure an experienced woodworker could do it in 3 or 4.

This looks like a great idea for a small vending cart like for Hot Dogs. I wonder how heavy it would be to keep it mobile. I would probably change the wheels to maybe some kick scooter wheels or a child's bicycle tires.
