    in this video i explained the circuit and basics working theory of igbt mma welding machine for single 1, 3 three phase china, arc inverter igbt mosfet welding machine. it receives ac voltage rectifies it into dc volatage, which pass through ntc and charge the capacitor, now low voltage power supply having SD6834 / SD6832 Current mode SMPS PWM controller converts into dc 25 voltage. which are applied to main relay, fan and further to 7815 15 volt and 7805 +5 volt regulator.
    15 volt are applied to universal control card having SG3525 or TL494, SD7500 which generates 46KHz frequency to drive signal transformer. then that signal is processed through pulse forming to drive the igbt mosfet gate driver. igbt or mosfet switch the main dc voltage to high frequency power transformer. the induced voltage in secondary of the transformer are rectified through fast rectifiers and provided in output welding electrodes.
    the current sense shunt is used to measure the current in the output and it is monitored at control card, and it controls the drive pule duty cycle.
    the required current is adjusted and fed to pwm controller ic.

    What a great series this has been. Much better inderstanding of the inverter power supplies of all types as a result. Many, many thanks for your time on this. Now, coincidentally, I have a complicated TIG welder on my workbench that is dead as a doornail that I need to fix.

    Hello Haseeb. Thanks for a great series on the IGBT welder. Please can you explain what the difference is between PWM in a smps power supply and PWM in a welding machine. In a smps power supply, the duty cycle is adjusted to change voltage, but keeps the current constant. In the welding machine, the duty cycle is adjusted to change the current, but the voltage stays fixed.

      in smps power supply, there are two types,
      1. voltage mode smps power supply (in this smps the pulse width is adjusted to maintain the output voltage, and the current level is maintained using vcc voltage from bias winding)
      2. in current mode smps power supply (current flowing through the mosfet / driver transistor is measured by means a current sense shunt resistor connected in series with mosfet and primary winding of the transformer, while the voltage level is maintained using optocoupler)
      in welding machine
      the output current is measured using a series shunt resistor,
      regardless to the output voltage, the current is maintained (even the voltage will drop to minimum voltage around 1 volt or less, for example)
      output current value is translated into relative voltage, and it is compared with our required current (set by the front panel current adjustment pot)
      then the resultant value is applied to the pwm controller to adjust current value

    Hello. Your videos are amazing and informative.
    I just want to ask as to what might be the possible faults in our arc inverter welding machine. The machine turns on normally and the output voltage is 40-50 V when measured with a multimeter. However, when we begin to use it (at the instance that the electrodes touch the metal) the O.C. light turns on and there will be no output to the machine.
    I hope you can answer.

      yes. the NTC will used only during starting to protect the input circuit from excessive inrush current. after that the relay is interlocked for routine operation

    Welcome. Question Please I own a Fronius 150 pocket welding machine. If you run the machine. It says E04 on the screen then disappears and solders normally. The meaning of the symbol in the machine book. Open circuit voltage not reached:
    Electrode in contact with workpiece/hardware fault
    Remove the electrode holder from the workpiece. If the service code persists, should I submit it to a repair technician or does it just need to be updated?

    Sir why to use such huge circuit... If we want output volt as dc volt or ac volt of just 24 or 40 then y not use stepdown transformer in making welding machines??

      transformer cannot produce so huge amount of current.
      this machines are reducing the size, power consumption and reducing the price

      you did not mentioned, which resistor is burning out.
      if it is at input (inrush protection resistor) in parallel to the relay
      then the relay may be damaged.

      @@HaseebElectronics Yes this is the resisor. I have already changed the relay, rectifier bridge and i have put a bigeer resistor and now one of the big capacitor have exploded.

      most critical components are
      IGBT / MOSFET
      Output Rectifier
      Control Card
      smps IC (in low voltage power supply section)
      bypass relay (in rare cases)

    Thanks for your video. Can you tell me if 105V open circuit voltage on the output is ok or not because some people say that anything more than 90 is not ok? Does checking the output by touching + and - with a piece of insulated wire cause just a spark or cause a short circuit and blown igbts?

      welcome dear.
      105 volt output is very high,
      it can increase over voltage stress on IGBT/MOSFET (and igbt/mosfet may damage)
      check control card, may be it is creating ore duty cycle with no load, if it generating more duty cycle, you have to set current setting / current feedback circuit

      Set current potentiometer to minimum on front panel
      connect oscilloscope to the output section of control card and
      try to set minimum duty cycle at no load by means of current limiting potentiometer on control card
      So it will increase its duty cycle when the input current potentiometer is set to different current limits

      I am an amateur, hobbyst, trying to help my friend, already replaced 2 blown igbts(there are 4), now it is not dead any more😄 but uc3846dw gives 6.6v instead of 5.1v on the output according to datasheet. I will possibly solve that problem by following your instructions using pocket oscilloscope ds212 which can handle 40V. I have to find out where the output of the card is. Can I use the output of this chip uc3846dw? There are two potentiometers for 2 channels and outputs on pins 11 and 14 (12 is gnd). In your other video you said to set duty cycle to 50% for both channels. What percentage is good in this case?

    Inverting a pwm signal I try it’s work but the oscillation ic need 15 volt to get good inverter voltage for low side driver the peak valve is the bigger issue if the duty cycle is turn don’t the high will drop to 5 volt and the low will go up to 13v I don’t like this design too much issues with driver the igbt in a sti

      pin 1 or 2 are connected to sense line. selection of pin 1 or 2 depends on output polarity
      pin 1 is inverting
      pin 2 is non inverting

      exactly perfect
      we apply pulses to the gate of IGBT and igbt allows to flow the current in transformer primary winding in that period and when the pulse is in off period, the igbt will stop current flow in the transformer. so current will keep changing in the winding to create changing magnetic field to produce voltage in secondary side

      please adjust its duty cycle.
      there is current limit trimpot. try to adjust it
      or
      try to decreasing switching frequency
      or you can remove 1 turn from both portions of secondary, if possible

    There is something wrong with the igbt gate oscillator transformer, between pin 1 and pin 3 is to IGBT mosfet😀

      actually the triggering pulse is provided to gate. and gate and source
      so gate drive section must be configured properly. because gate components for igbt and mosfet are different
      and if transformer have high output pulse then it can also make issues

      yes I understand that but the schematic you described is wrong with pin 1 and pin 3. pin 4 should be on pin 3 as a low side mosfet gate. pay attention to the start of the winding and the end of the transformer GDT winding. if you continue to use this scheme, it cannot be used on the SMPS Halfbridge, but it will only be used on the SMPS Flyback Double Mosfet sir😀
