How to Make an XPS Foam Surfboard #04 - Shaping the Blank

  • In this video I clean up the blank, cut out a surfboard shape and I work on shaping down the blank some more so it can be prepared for shaping the rails.
    The foam used is from Home Depot, the pink XPS construction foam.

    I found the first serie on how to make a surfboard right when i was trying to leafn my own boards. You have no idea on how important those ideos were got me by than.

    I don't use a foaming glue to glue the two halves of the blank together for this very reason. Also, I under glue the stringer, so no glue within a cm or so of the stringer edges. Then I softly clamp the halves together. This makes the hot knife cutting much cleaner as it isn't jumping big beads of glue.
    Then it makes the shaping easier as you are only rasping foam not hard glue.
    Once shaping is done and before glassing, I then hoover the stringer area thoroughly then pour a load of epoxy into the stringer area. Top and bottom in two distinct operations. I gently pull the foam apart from the stringer and flex the board apart at the stringer and slide in a thin metal scraper with epoxy so epoxy flows into my incompletely glued joint fully gluing it.

    You're a legend!! God bless you! Blanks are too pricey to get on Mauritius island so this is a less impossible option! (polystyrene foam though!)

      You can cut on slabs and it's still cheaper. I've done like that.

    Yeah the glue joints are tricky. I ended up carving out the gluejoint with a knife a bit deeper then the rest of the board and then used ultra light filler to fill the gap. To bad the filler was not the same color as xps so the board ended up a bit with lighter parts in the gluejoint even if i did pain the board with acrylic spray paint before lamination.

    Couple of questions because I’ve wanted to be a shaper since I started surfing 30 years ago. I love working with wood and foam. I actually own a laser cutting business and I cut model airplane rc kits - predominantly WWII warbirds - and I would love to start shaping since I can’t get In the water as much as I would like these days thanks to wife, kids, work, etc... life in general.
    Anyway, my first question is approximately how much does it cost initially to get all the materials - foam, sanders (paper or electric) fiberglass, epoxy, etc...? I have A LOT of stuff already and can easily build horses to shape on, but I’m just curious the price point. Also, I would love to upload one if your templates into CAD and laser cut a template for you. Drop me a line and let me know

    Thanks for the video, I’m going to try one, lol. C how that goes 😃. But I had a question. If your ultimate goal was a 2 1/2 thickness. Wouldn’t it be easier to sand each block to 3 inches before even glueing the foam blocks together?That way you would cut out a lot of sanding.

    im curious...how would the board react to having a little concave on the bottom? maybe form an air pocket? increase stability, or counter it? i would think that with little or no rocker that it might help, but im just guessing. btw...nice work on the videos! well done! very informative, and pleasing to watch!

      In my experience the bigger the concave the more lift but you also want to mix it with flat areas , hull or V. My first board had mild single concave and it makes very stable. In terms of rocker, the flatter the better for paddling but it pearls a lot.

    I'm trying to build my first one. One big problem that I had is at this stage of sanding, I realised that if I push the middle of the board in the deck it bended. The glue was not good and it created air pockets :/ Cant find a good glue for pink xps...

    If both sides are uneven and unworked and then you start flattening out one side, the bottom, as you did, then the blank is sitting on a side that is uneven and therefor the spirit level thing is pointless.

      Won't matter, you never surf in both rails at the same time. I shaped asymmetrical with different concaves and is smooth as butter.

    Hello Andrew. A supplier near me provides CNC machine pre-shaping for 25 euros. Do you have recommend it? I mean, I'm already on my second board and time is a bit valuable for me

      Cedar, balsa even oak. Is best to make it out of a wood that can take humidity well. I used lots of Birchwood.

    I think I missed the section where you obviously glued extra foam on for length??? Which vid was that in???

      The apparent seam exposed at each end is actually the result of the curved profile of the board intersecting the joint between the two sheets glued in the first video. He did not glue extra foam on for length.
