Why don't you try putting the eye lids in before you connect the last far left and right sections of the head? Then you'll connect the corner of the eye lid as you connect the right and left sections of the head.
A regular undercut is a single cut half way through the back side of the foam and v groove under cut is a valley cut half way through the back of the foam allowing you to be able to fold the foam creating a peak on the top side

Hey, dunno if this seems like a stupid question, but what do you do to heat form it? Like are you just making it rounder with like a heatgun? Like trying to get it to the shape of your head?
Man that came out amazing! I could see the template be used for a lot of other super heros, like black panther, moonknight, or maybe Ironman with a few modifications.

Hey if you're going to use it wood burner with foam definitely get a respirator mask or something because those fumes are toxic.

Yes I use a heat gun to form a curve in the foam to fit my head better

Printed at 100% will fit a 24” head. Adjusting the pattern by 7% will adjust the size by about 2”

Yes you can use your knife and heat it and they will expand
