Air tools with wire brush!! My essential tools here in Canada for rust repair... It makes a lot of dust tough, better be prepared and see if filters can be inserted onto/on the air conditioning system. Small hole on the rear body of the S15 is easy to fix by welding a small plate indeed... I prefer using a MIG welder to do that kind of repair. The chassis rail, it definitely seem it's OEM undercoat taht have been applied and stretched. I don't think it has been repaired before. Are you getting the shields sandblasted and painted too? I'd do it... I agree with catching back some sleep, you need rest too!!!
Should always use an etch primer on the metal even after a rust neutraliser. Could be worth spraying some bed liner underneath to seal it all (upol raptor isn't expensive) Cheap, not a huge amount of prep needed.
I like a mains drill or air de-scaler (needle gun) for rust prep. You need the torque. If you have AC put a shop vac by where you are working to catch as much dust as possible. Anything that is a blister needs to be cut out and replaced as it indicates much deeper rust than converters can deal with. Box sections in particular usually rust from the inside out so treating just what’s on the surface doesn’t always fix it. In the UK that S15 would be considered very solid.
Maybe for the s15 Door maybe you cut up some of the non damaged bits like maybe 3 inch by 3 inch squares and you put them in orders perhaps? And the damaged bit just cut that off and put it on the wall.
To be fair you can use that door to hang on the wall of the new shop as a piece of memorabilia from where you started. It creates a great story to tell to people when they come over and ask about it. You could use a lot of parts etc you have to create a wall just like you do with the banners. Just a thought for you Sam. Keep up the great work!🙌🏽
Run the clean cycle on that coffee machine like, once every 4-5 cups. The directions don't really give a recommendation, and if you don't do it enough, it dies on you.
Dude make sure you wear proper eye protection when using those wire brushes with the air tools and make sure the wire brushes RPM is the same or greater than the tool you will be using they are so bad for flying out! Cheers!

one cool thing you can do whit the door is make it to a desk/table/coffee table, put a harden glas sheet over it and secure it whit long bolts to get a some space between the glas and the door.

Well Sam, it looks like you survived Vegas syndrome. You went to SEMA, met your business obligations, went out with friends and saw the strip. You then hopped on a plane to go back to Japan. Yeah, three days or so to recover from a respiratory bug that goes around this time of year sounds about right. You actually did well. Big events like that are really hard on the body. Then covering all those time zones doesn't help. At least the pink S15 will be getting closer to completion! I think you should skin the door and hang it in the HQ as a Wall of Fame thing.

there is a high fever sickness going around the states. both my dad and i hit 103.5 and where down for like 3 days hard, and another 3-4 days with 99-101 fever but much more manageable but the chest congestion after the fever was the worst part. it's been 3weeks and we are starting to feel "OK"....

Convention Plague, its the worst. Every year I used to get the PAX plague (Penny Arcade Expo Boston), started chewing Airborne tabs every day and somehow have beaten getting sick lol. Also, great intro this video lol.
Sam reason you got sick is the air your soaking in all the fumes etc in Vegas and sand or the micro sand don't help but when you get back your system gets in to shock pushing all that bad stuff out due to japan air is cleaner and not full of that stuff in the air. That happens to me when I go to mainland and back and that what my dr told me
also becarefulwith the wirewheels.they have a max rp. wires flying at you at 10+ k rpm could belethal im sure. wire wheels arent made for super hi rpm. theres other tools forthose jobs.,
All those converters work pretty much the same, Bunnings has Bondall Ranex converter, which you could follow up with a good aerosol zinc etch primer. Alternatively a rust encapsulating primer can be good on underbody too. For cavities you want a spray wax/converter with a lance. Decent auto paint suppliers or places that sell truck bed liner etc will have products for you.
Run 4 bonnet pins one in each corner and get rid of the hinges you will never bang your roof up again if you forget the pins. No matter how many times you promise yourself you won't forget again... Trust me... You will

Just a hint: if you are brushing too fast, you close the "pores" and trap the rust in it. the converter can't reach it = rust again.

Don’t use permanent marker. If they done remove it properly it can bleed threw into your new paint. Use a paint pen 👌
