Ford Transit Fuel Door Repair

  • The plastic hinges of the fuel door in a Ford Transit are prone to fail. Especially leaving the van when parked next to another vehicle, will force you more backwards, thus hooking the fuel door's lip with your trouser's pocket.
    Replacing it with a new door will cost upwards $125.00; with this mod, two zip ties could do the same job.

    Thank you! I don’t even know when I broke mine but I didn’t want to replace it knowing it would just happen again. I was able to use one zip tie and tighten it down with the big end somewhat exposed. Once tight, I was able to trim off the excess and slide the big part around back out of the way!

    I recently did the exact same thing on a sprinter. I used UV glue, it wasn't easy to get my hammy hands in the limited space but I did manage to get the missing plastic filled in. Then I used flat black model paint to hide the repairs.
    It's stronger than the plastic was so hopefully I won't ever have to do it again on his door. If I do, I'll probably fabricate a hinge out of aluminum and retire the plastic hinge idea. For the amount of money they cost you would think they would have made such a heavily used part better. Thanks for the tip though, if someone has one and it comes completely off that's a roadside repair that most people can do with items on hand.
    Might have to get creative on the holes but a flame, not near the fill tube obviously, but close enough to have two nails, pieces of coat hanger, etc.. heating and ready could do the job. And like duck tape, who doesn't have zip ties nowadays. Thanks for the info!
    Sometimes it's better than watching a van build. Common issues are popping up all the time.

      The zip ties weren't my idea, but that's what RUclips is for. And it works, for sure.
      Apparently, this happens often. Personally, I like the location and how the door functions as the lock. But inevitably, especially when you cannot fully open the door, your pockets tends to hook the door lip, with all the consequences.

      Yes Mark, it seems to happen quite often. Usually, when you're parked next to another vehicle and can't open the drivers door fully, you tend to bump with your bum against the fuel door :) That's how it happened to me.

    SOLUTION... Reinforce the plastic with metal before putting on the new Ford hinge assembly, Of course this will also repair the existing assembly but you will have to remove it first. Get some plastic repair Epoxy and a 1/2" x .032" x12" wide K&S Brass strip. Brass or copper is desirable because it will not rust. Aluminum is too soft and will not bond well. Cut the Brass Strip into two 1.0" lengths and bend into a U Shape around a 3/16" drill bit. Place these clips where the hinges like to break as reinforcement and bend to match contours of the plastic t the upper and at the lower hinge pins.
    Then rough up the plastic with sandpaper. Then epoxy the reinforcement strips in place using C clamps. Wait 24 hours, paint if desired and install. They will never break again.
    Also cut that tab off the outer door white cover and use 3/4" x 2" Velcro or two small magnets to hold the door shut. Problem solved.
    NOTE: If you do not want to cut the fuel door tab then install a strip 1.5 x the height of the door, using Gorilla tape in the door jam. Allow the tape to overhang outside the jam by about 1/2" -3/4" and hang outside. Apply another piece of tape to any exposed adhesive of the tape. Cut to width. Adhesive to adhesive. Do not tape fuel door shut. The tape will prevent the driver from catching the fuel door as they exit the vehicle. Just make sure you place the tape from the bottom of the door height up. This will prevent the driver from rubbing the top edge of the tape off.

    Recently discovered your channel and enjoy the detail you show in your build videos. In retrospect would it have been simpler or cleaner to just remove the door assembly to work on it? It seems like you really struggled to get the zip ties in place and trimmed. A fuel door replacement video I watched made it look like removal and replacement is pretty straightforward.

      Hi Chip,
      You may be right, but it was one of the easier repairs that I've done and it didn't take much time to do. I have considered replacing the entire door for the double door of a diesel model and use the second door as the filler for a separate diesel tank for a diesel heater or to hide an electrical shore cable. Cost of several hundred dollars for a new door shattered those plans :)
      BTW the repair is still working fine, although the awkward design of the door still plays a role when exiting the vehicle.

    Im trying to solve this issue on a work van. What seems to be working is bending the metal s spring so it's tighter. I'm going to put some zip ties in there too now. Thanks!

      Update, zip ties in addition to the bent spring seems to make it work well enough. Seems to be a little wobbly compared to a newer van, but it does the job!
