    80 amps. Not too shabby from a flyback convertor.
    Your idea of modifying a toroid to include an air gap is a brilliant idea. I would have tried to make do with an inferior pair of "E" cores.

    With in the two extra PCB boards, I assume that, one is PWM driver circuit. May I know what was the other one?

    that's amazing job, did you make the circuit yourself, and can you increase the amp up to 200 or 300 amp or the circuit needs major modification?

    How dificult is to make the output AC instead of DC? If you would want to weld on aluminum it MUST be AC to work properly...

    is it can make welding machine power by 24Vdc. battery without convert to 220vac by inverter.

      it is a step down converter design, so it has only a good efficiency if input and output voltage have a bigger difference. On the other hand with a battery that can deliver 80amps continuously you could directly weld with...no need for regulation as the battery is perfectly stable...

      this is the norm. put a resistance with a greater heat dissipation power, or several parallel weaker ones

      you need thick metal for high current, a normal PCB copper is just too thin and would burn instantly
