2002-2005 Explorer Mountaineer Fresh Air Cabin Door Flap Repair

  • Looks at another way to repair the plagued fresh air cabin door flap on the 2002-2005 Ford Explorers and Mercury Mountaineers.
    The door vacuum actuator lever arm breaks; causing the door to become dislodged from its pivot and fall onto air intake of the blower housing. With the door now blocking the air intake, air flow to all vents in the cabin is now almost completely restricted.

    Man, I've been fighting with mine all morning. From trying to completely disassemble it and pull it out to repair it properly, to getting pissed after busting my finger and violently attacking it with a giant flat head screwdriver. I just want you to know that after spending hours watching videos on youtube trying to get ideas on how to handle this, I watched your video and went out side with your approach. Got my handy dandy utility knife and fixed mine just like yours in not even 5 minutes. THANKS SO MUCH MAN!! I wish everyone on youtube facing this problem would find your video first. Such an awesome and easy approach. Take care my friend.

    Thanks for posting this. It was extremely helpful in solving my air flow problem in a 2003 ford explorer. With summer here and my ac not blowing air it has been frustrating.

    Thanks so much for this video. AC on the wife's car just wasn't cutting it, after watching this video and a little elbow grease I got the AC blowing nice and hard. Quick and easy fix.

    thanks your solution in cutting the plastic housing to make a free hang hinge definitely was a smarter idea than szaw szawing a big hole in the plastic.. ive been having the opposite problem though. air cycles 1..2...3 all worked but my 4 was out.. im thinking to get the back out that people arent sure how to get to you gotta go under the hood to access it behind your cruise control motor and winshield wash resevoir

    Thanks, i had the same idea but I didn't want to risk braking the part!
    Now with your solution I think I will give a try! You are right its been made that way on purpose so we can take our cars to repair and spend just about $12,000 dollars
    Imagine 🤔 how many cars there is for the same fix or problem
    $1,200x 200,00 units
    $240,000,000 get it?

    Could you just leave the door flap off? Mine seems to be working fine without the door flap. Or is it better to put the door flap to cut of the fresh air? I live in Texas and it doesn’t get that cold. And so far it seems to keep up in the summer. Any thoughts?

    Fits perfectly.

    My 2005 explorer ac is blowing hot air do you think that's the problem ?? I put freon. I'm not sure if stuck closed??

    by removing the three bolts/nuts, can that get access to the cabin filter? I have the Ford 2005 explorer. identical to yours /set up as i removed glove box as in your video. And is there even a "Cabin filter" at all on my Explorer ?

      I domt believe there is. I have a 03 aviator. Cant find a cabin/ac filter.

    Same problem with my 03 explorer, I did what this guy did after finding and screwing open the failed actuator arm behind the vents above the center console and they still didn't blow correctly. My door fell above the squirrel cage as well was full of leaves. I just took the door out and removed the living hinge door altogether....blows like a hurricane now.

    Your hands... Are soooo small... I couldn't fit my hand past my knuckles in there cutting where you did. No wonder people cut the whole thing out.

      The issue would be first, getting the silver vacuum actuator out. If I remember right, there are 3 bolts holding it in that are damn near impossible to get to. Second, I looked for the actuator arm and it's not available from Ford. You have to buy the entire housing assembly (with actuator). Runs about $75-$100 on e-Bay. Then, you have to install it. For that, you need to pull the dash board.

      ckpat50 exactly! Do the zip screw. The tape held for a while but ended up falling off. 1 screw on each side is all it needs

    Does not show me on a 2007 Ford explore how to change the air filter you’re showing me 2002 at 2004 but not a 2007

      Robert. The video description states 02-05 does not include 07 last I checked. Also man if you're wondering about your cabin air filter it's under the plastic guard below your windshield wipers I believe. Couple phillips screws and couple plastic clips and comes right off. Watched a vid earlier on that year escape. Not certain but I would think that would be the same on yours. If not check behind your glove compartment man
