I made this from this video. One thing i did for comfort, was use the headband piece from an old PPE hardhat so I didn't need to line it in foam to fit properly. I found it breathed so better, and it actually protected my head when struck. I just glued the four parts that clip into the hardhat to the inside of the helmet ensuring the depth was correct and it was level on my head. the size adjustment dial was a bit of a nuisance to adjust, but once I got it a snug fit, I haven't had a problem since.

I am constantly finding uses for it that make tasks easier. Recently I put in a new deadbolt on one of our doors. I knew I had to enlarge the hold where the deadbolt goes into the door frame. At first I thought I would have to get a big router and figure out how to use it for that, but then I rermembered we have the dremel. I was able to enlarge the hole almost as easy as if I was drawing with a pen. It's also great for grinding our dog's nails done and so many other household tasks.
15:15 - My dog started FREAKING OUT, she thought that was a fly or something, she was looking everywhere for it. So of course I played that part about five times.
While getting edges aligned, use toothpicks. Stick them into the edges and they will bridge the gap between spaces like the upper and lower eye gap, keeping it lined up so you can heat it to bend the foam into place.

One way to avoid drips in the epoxy is to always start at the top of the piece and pull down. This includes after applying to horizontal parts. Pull the epoxy down. That way, if you do have "drips", they will all be down at the bottom, and not in and around details.

Foam is one material I've never used (and I also haven't scratch-built a prop or costume in a very long time), but I think I might finally pick some up and give one of these helmets a go. through my past fee years building helmets i’ve found that if you take your rotary tool and sand the seams before caulking them it makes them a lot smoother…just a tip for anyone
I've found that if you use a thin plastic, you can actually use contact cement and it work really well. Just make sure any heating you're going to do is done before you put the plastic visor in!

This is so, so, sooo important - it's also good to remember to take breaks when you work with anything sharp. If you're spending several hours on something, after a certain point it doesn't matter how careful you thing you're being - if your hand goes "lol nope" you're gonna get hurt. If you're lucky and ya counter the moment quick enough, it'll be nothing or minor enough to be nothing. If not, who knows. Not a great chance to take.
Yep, ALWAYS stay focused on what you're cutting, and not what you're going to do next. I was totally guilty of thinking of next steps and not paying attention while I was cutting.
@@apoccooking4364 something else I think a lot people take for granted. EAT and STAY HYDRATED. if you are hungry and dehydrated, you can get tremors. All it takes is a small wiggle and BOOM serious injury. It's such a small thing but it's really important.
There's lots of places that have patterns and how-to's, but they never have the quality of build, instruction, and humor in a watchable video length like punished props does

So honest question. I just finished gluing one of these together, and I feel like the resulting helmet is HUGE. What would be the best way to reduce the size of the helmet without losing to much of the vertical coverage?
I had the exact same problem. I actually printed the pattern at 90% size because I was afraid of how big his looks, but it was still too big. I got it to look much better by cutting out a strip of about an inch thick straight down the center of the helmet (middle of the eyes to the back of the neck). It also make the helmet look much slimmer. Sorry if this advice is a bit too late tho, hope you figured something out :)
Spent 4 hours cutting my 1st ever foam helmet project with a knife. started cursing when you pulled out the band saw. I have a tilting scroll saw!! I also have a laser cutter/engraver which apparently i could use too 😅

So, just a note about the usage of Flexbond: When using Flexbond to seal EVA Foam, Most costumers/cosplayers will apply a minimum of three layers to ensure true smoothness. The final layer I prefer to apply using my finger (which I will intermittently dip in water) so I am smoothing the layer as I go (somewhat similar to how you smooth the caulk in the seams). The way you applied Flexbond is fine, but I feel like the results demonstrated (and your commentary on the topic) isn't a fair representation of what the product is truly capable of. Anyhoo, I highly recommend Flexbond as a sealant, especially if you are looking for a non-toxic, small-space friendly, flexible product that will fully seal your Foam without lending it towards cracking or fragility. It also doesn't peel off like Plasti-dip is prone to do, and can withstand high temperatures as well! As a Texan, I appreciate that!

I made the helmet out of soda can boxes and it's not terrible, gonna try foam next. Took me about 2 days for the cardboard and is easy to make

There's lots of places that have patterns and how-to's, but they never have the quality of build, instruction, and humor in a watchable video length like punished props does

So honest question. I just finished gluing one of these together, and I feel like the resulting helmet is HUGE. What would be the best way to reduce the size of the helmet without losing to much of the vertical coverage?
you don't shrink the helmet, you fill your head with air.

Interior. Make it look nice, fill it with electronics and padding and greeblies to make it look even better. Really sells it.
Printer Option. Print Original Size ist the Original. Know the size of your Head, then reduce the Original Size of the Page in % of your Head.
I had the exact same problem. I actually printed the pattern at 90% size because I was afraid of how big his looks, but it was still too big. I got it to look much better by cutting out a strip of about an inch thick straight down the center of the helmet (middle of the eyes to the back of the neck). It also make the helmet look much slimmer. Sorry if this advice is a bit too late tho, hope you figured something out :)
Your Dremel sounds so anxious when it's used on the helmet.
Spent 4 hours cutting my 1st ever foam helmet project with a knife. started cursing when you pulled out the band saw. I have a tilting scroll saw!!
I also have a laser cutter/engraver which apparently i could use too 😅
When I watch this video I thought I could never make a Mandalorian helmet but here I am watching this very easy tutorial and it's fun while I'm doing it thank you for the stuff you make
So, just a note about the usage of Flexbond:
When using Flexbond to seal EVA Foam, Most costumers/cosplayers will apply a minimum of three layers to ensure true smoothness. The final layer I prefer to apply using my finger (which I will intermittently dip in water) so I am smoothing the layer as I go (somewhat similar to how you smooth the caulk in the seams). The way you applied Flexbond is fine, but I feel like the results demonstrated (and your commentary on the topic) isn't a fair representation of what the product is truly capable of.
Anyhoo, I highly recommend Flexbond as a sealant, especially if you are looking for a non-toxic, small-space friendly, flexible product that will fully seal your Foam without lending it towards cracking or fragility. It also doesn't peel off like Plasti-dip is prone to do, and can withstand high temperatures as well! As a Texan, I appreciate that!
