Shawn, Hello, Good news mate, The DR is now up and running again. Has several new gears, new Primary Shaft and yes, the clutch was worn out but now replaced. Get yourself another DR, they are a good bike. Parts are readily available and wont break the bank account when buying. Let us know what you go for.
Parts can break on any bike regardless of brand or model. Lots of folks like to hate on this brand or that brand but in reality, they all have many moving parts inside of them and can fail without warning. Learning to repair them yourself is very rewarding. Ride safe!
Obviously too late now, but it's worth noting that these bikes really aren't too hard to fix even deep in the engine. I recently bought a DRZ400e with a blown motor and I completely rebuilt the top and bottom end without any prior experience or any tools beforehand. It was a great way to get to know the bike and now it's running beautifully. You just need to know when to stop spending on upgrades haha
Maybe in the future when I can work as a project bike, providing I have other bike to ride in while I working on the engine. My thought was I rather ride than fix a bike🤣
That's terrible! Yes, a tiny number of DR 650;s have suffered third gar failure since it was released in 1996. It is very rare but if it happens to us it is very frustrating, and expensive. I have two of them, both 2002 bought used, one with high mileage and one with low. We all know someone who had the gear fail, but it is because of the internet that we hear about it. The vast majority of DR's will never have a gear failure (99.9%?) but we all hear about that 0.1% engine.
My introduction to motorcycles, in 1971, was from getting a Suzuki with a blown jack shaft for free. I was 12 yrs old, but I tore it down, found the broken shaft, got a new one for $12, and put it back together, and it ran! I had few tools…but got an impact driver and snap ring pliers, learned to hold the clutch ball in with grease while re-assembling, and learned a lot, mostly how easy it could be. Nothing here except that memory. Cheers.
Sorry to hear about your misfortune. But before I bought my DR. 2024, I did some research and there was a few years in there where they had a problem with third gear. Suzuki took care of that problem and it everything works great. Now I put 3600 mi on my DR last year. I have a lot of mods change all the suspension, the exhaust, the gearing and I put a Harley Davidson carburetor on it. It's a screamer now but very reliable and I also have on order 2025. See if moto MT heard. Lots of good things. Read a lot of good things. And I think it'll be a good second bike. If I was you I would get another DR. If you really like your last one. Nothing sadder then seeing your bike being driven away , broken or not, we get attached to our mechanical friends. Get yourself another DR650 , and continue your adventures ! ;)
Yep, third gear was a known issue, along with the neutral sending unit. Not too hard to rebuild, if you’ve already torn it down and split the case (and other stuff didn’t get banged up too badly). But I totally understand. It’s hard to ever trust it again after something like that. 😕
What a shame. My DR has been nothing but reliable and I will keep it until I am too old to ride it anymore, that's how much I love it. Looking at the type of relaxed adventure riding you seem to do, apart from another DR I would recommend the new RE Scram 440 when it arrives in Australia. It will do all the off-road stuff I have seen you do, and it would be nimble on road, that is of course if you can accept the 26bhp? If you need something with better performance capable of handling highway miles better than the Scram, then I would go for the new Himalayan, or if they ever get launched a Triumph Tiger 400!

When they get the new Sram 450 in AU that might be a interesting choice.
Thought at first Neutral safety switch curious on the 3rd gear issue how many km's on your bike? I really like the DR650 myself as still very simple to work on.
Suzuki changed the part number for 3rd gear in 2006 and 2008, hopefully newer models don't have this issue. Maybe worth replacing with the updated 3rd gear for owners of older models?

I've got a 1978 SR500 Yamaha I got it about ten years ago with about 63,000 kilometres on it near my home at Grafton It passed registration no problem then straight up took it to Sydney in my ute and with Harley mates rode to Moruya on the NSW south coast, where at a caravan park I gave it it's first oil change, in a screen in the removable sump plate at the bottom of the engine I found a "dog" a lug from the side of a gear one of three dogs that engages into the next gear The mates suggested I should carefully try to make it back to Sydney, but it had been running great to this point and I had no idea how long it could've been since this breakage had occurred so I decided to ride on and got to Bombala bike show and got top Japanese After that I put another 80,000 kilometres of hard riding on it before finally dismantling the engine a couple of years ago Before that I'd tracked down a new replacement gear judged by the piece that came out and also got a complete XT500 gearbox from the US for about $25 plus postage so had the parts on hand once I finally striped it There was wear on a couple of gears that had lost hardening so I've mostly used the whole XT box except for one shaft The XT box was in great condition and they use the same ratios as the SR so problem solved Get a Yamaha
I had a '78 SR + 2 '78 XT's... Great bikes! I also had a 1993 DR650 and later on, a new 2003 DR650. The 2nd gen was much better than the first gen. I may have to look at getting another..
@MademotoADV When I got that XT gearbox from the US the fella had about twenty of them and I wish I'd gotten a couple more I actually got it for less than $25 it was on US E B and the fella didn't sell to Australia and I wasn't able to even send a message to him so I made an offer to create a way to message him explaining he didn't have to accept the offer it was just a way to get onto him, but he accepted the offer anyway and I got it for about $21us, it was before yank postage skyrocketed so I got here for about fifty or sixty dollars Australian gear box and postage As I said I wish I'd gotten a couple more at that time and price, I like having spares on hand and I've seen them selling here recently for hundreds
Got these gearbox apart - maybe put in one of those "Nova Racing DR650 Wide Ratio Gear Set".....13% taller 4th and 5th gear kits, which also lowers 1st and 2nd- perfect for hwy riding ??.
I have been searching for a dual sport and joined a Facebook group for each one that interests me. I was surprised to see how many DR &XR owners are having breakdowns! EVERY RUclips review says these bike are unkillable. I guess it's reputation over reality.
Im sorry about your bad luck. I have become a huge fan of these bikes after buying mine new in 2010. It has morphed over the years into an adventure bike, tho the commutes to and from work and town i mostly use it for are not very adventurous. It is more comfy and capable of hauling a bunch of cargo. Im up over 22,000 miles now and runs good as new. I have heard about the 3rd gear being improperly hardened on these occasionally. That six speed set from procycle is enticing but expensive, should i ever have problems with the 5 speed that is probably the route i would go. I am curious how many miles you had on it when it failed?
Well, you could look at it this way: you already had the 3rd gear issue, the chances of it happening to the same person twice is probably pretty low. Maybe give it a go one more time?
I have a T700 and I have traveled 81540 km to date. No problem, extremely reliable. I ride alone and when I fall I have a lot of trouble getting up. That's why I bought a DR650 2002 in May 2024 because it is powerful and comfortable enough to ride on the open road with luggage and single track. With the DR 650 I learn a lot to ride and I dare to try a lot of things because I can lift it easily. So far I have had no problems. Everyone says it is super reliable. But on the other hand, I see on the internet that many people rebuild the engine, the gearbox and that makes me doubt the reliability. I am preparing a long trip next summer and I have doubts. I also saw your story of broken 3rd gear in other videos. I wonder if I should change the 3rd gear now before it breaks. Can your specialist who reassembles your gearbox answer? Does he know any important points to watch? Thank you very much for your video.
Though there are numerous reports of failed 3rd gear in the DR they are still a very small percentage. Many riders have 50,70 even 100,000 miles on a DR with no problem. Mine is at 31k+ miles with no problems.
Depends, now that you had the DR reflect on your experiences. What did you love about it? What did you wish it had more of? Focus on that and use it to compare against possible replacements. Something will rise to the top. It might be the DR, and might be something completely different. As a DR owner I know it’s not indestructible but I balance that with the ability to maintain and repair it myself. You just had the ultimate DR failure…most would walk away but I would want to know if the cases are salvageable and if so what an opportunity to add a Nova box and 790. Failing that, it’s a parts bike for the next one that all the upgrades can be swapped to. Maybe I’m broken…there’s no hope for me… Better luck next on the next one.

I was just watching your video about choosing cheap adv, either the triumph, hima,or cf moto but ended up to Suzuki dr. Then after I saw this video that it broke down..maybe its time to go back and pick either of those 3.

hey mate thats terrible.get another dr650 this time pull the clutch out and loctite the screw back in. there are hex head screws you can get that you can wire them together they will never come out again. very sad mate. good luck
Had exactly the same problem with mine at 28000 klms. Get something made and DESIGNED in the 21st century you will not regret it. I thought the DR was the best - until I rode newer bikes. Good luck - plenty of options out there.
Get a CRF300L. Honda is the only truly reliable brand. These DR650s are over-hyped by old geezers reminiscing of days gone by. Thankfully, you had a good friend with you. Awesome guy!
It looks like you want to go out on adventures so why don't you be adventuresome and get a CFmoto 450. I am sorry for your loss. The other way you can approach this situation is to teach yourself how to work on your own machine and get another DR 650 or something like it that real simple to work on (something without a computer). @@MademotoADVSupposedly may have different ratios. If they space the ratios right a 5 speed would be ok I think since it has decent power. Lower 1st and higher 5th
@@MademotoADV True, Here in Oz we have had the e model with pumper carb & plastic tank, excellent low down toque, good pickup and a bit lighter than the s.
Man up and start repairing your own bike. BTW this is actually very rear for this to happen to a DR650. Even if you would have sent the bike out to be repaired by a reputable shop it would be much cheaper than any other modern bike repair. Hell, some of the plastics alone on the newer bikes can run you well over $250 for each one. Ride safe on whatever you buy.
Another DR where they have fixed that issue and NSU bolts as well. The new CFMoto 450MT is looking like a good bang for buck with good reviews so far. Depends on what you are mostly doing. DR is just the one most true to title of DUAL SPORT in my opinion, middle of the road bike.
@MademotoADV ya man I bought a new one and I have almost 4k, no issues, love it. I honestly would choose between a DR, DRZ, and XR650L for a good all rounder. You looked at the new DRZ4S yet?
Not KTM. Buy a leftover, new bike. At this price, they are all pretty good- Honda, Suzuki, Yamaha, etc. Each has pro's and con's. A new DR might last you a long time.
@@MademotoADV You could also buy one and bring it to a shop and have the mechanic update the gears with stronger gears and update the clutch too. Pro-actively fix what people in forums say can go bad. Carry a good selection of tools so you can also fix many things while out on the road. Spare plug, chain, master link, fuel filter, brake pads, a Multi-meter, etc.
I bought my Dr 650.brand new in 2006 and never had any problems with it....Best bike made and it's the only one I'll take into the outback. I think u were just plain unlucky but 99 % of these bikes ate bullet proof
You owe me $3 for using my past comment in this video, lol. Unfortunately, you experienced one of the rare failures. I do find it odd that your buddy follows you in a truck, and why not just put the DR in the bed instead of waisting time getting a trailer. You bought a beat-up DR650 from the start, I would look for a well maintained one. There are about a million in Australia.

That's very unlucky mate . If this happened to mine I'd try and rebuild it with a Nova gearbox . Whatever bike you get I hope you have better luck :)

Depends on budget, have a look at the AJP PR7 if you can afford one. BMW 650 X-Challenge is a cool budget offering.

Apparently the 3rd gear explodes on these bikes, make sure it’s a solid 3rd gear in there

I had about 58,000km on it when the third gear went out.

It is a hard decision to make, but I am glad the DR gave me a lot of experience to draw from when choosing my next bike.

This failure is very unlikely to happen to you, mine just a isolated case. Keep riding what you have :)
Try a KLR 650 they are pretty good value and very reliable

hey mate thats terrible.get another dr650 this time pull the clutch out and loctite the screw back in. there are hex head screws you can get that you can wire them together they will never come out again. very sad mate. good luck

Get another DR650. This time, reach out to the guy that bought your totaled bike. Ask him to teach you how to fix the “doohickey “.
Had exactly the same problem with mine at 28000 klms. Get something made and DESIGNED in the 21st century you will not regret it. I thought the DR was the best - until I rode newer bikes. Good luck - plenty of options out there.
I've been riding different bikes and they all perform great, but the DR was special... It came with the age I guess.
Get a CRF300L. Honda is the only truly reliable brand. These DR650s are over-hyped by old geezers reminiscing of days gone by.

It looks like you want to go out on adventures so why don't you be adventuresome and get a CFmoto 450. I am sorry for your loss. The other way you can approach this situation is to teach yourself how to work on your own machine and get another DR 650 or something like it that real simple to work on (something without a computer). Man up and start repairing your own bike. BTW this is actually very rear for this to happen to a DR650. Even if you would have sent the bike out to be repaired by a reputable shop it would be much cheaper than any other modern bike repair. Hell, some of the plastics alone on the newer bikes can run you well over $250 for each one. Ride safe on whatever you buy.

Another DR where they have fixed that issue and NSU bolts as well. The new CFMoto 450MT is looking like a good bang for buck with good reviews so far. Depends on what you are mostly doing. DR is just the one most true to title of DUAL SPORT in my opinion, middle of the road bike.

@MademotoADV ya man I bought a new one and I have almost 4k, no issues, love it. I honestly would choose between a DR, DRZ, and XR650L for a good all rounder. You looked at the new DRZ4S yet?
Not KTM. Buy a leftover, new bike. At this price, they are all pretty good- Honda, Suzuki, Yamaha, etc. Each has pro's and con's. A new DR might last you a long time.
I've been looking into some other models, but the DR has always been special to me, maybe I'll give it another shot. 😄
@@MademotoADV You could also buy one and bring it to a shop and have the mechanic update the gears with stronger gears and update the clutch too. Pro-actively fix what people in forums say can go bad. Carry a good selection of tools so you can also fix many things while out on the road. Spare plug, chain, master link, fuel filter, brake pads, a Multi-meter, etc.

I bought my Dr 650.brand new in 2006 and never had any problems with it....Best bike made and it's the only one I'll take into the outback. I think u were just plain unlucky but 99 % of these bikes ate bullet proof

I do find it odd that your buddy follows you in a truck, and why not just put the DR in the bed instead of waisting time getting a trailer. You bought a beat-up DR650 from the start, I would look for a well maintained one. There are about a million in Australia.
