Thank you so much. It saved me buying a new chasis. The one thing I would note is that you need to pay attention to the direction and location of the blade connector in the overall sleeve. The blade will only go in one way but the connector can sit in there multiple ways. So make sure you align it before putting it back together. Also the Sleeve over the blade assembly goes on one way as well. So mark them someway prior to removal.

Tried different blades and other hilts. They work fine. 3. Just heard back from customer service. They’re offering either a small discount if we keep or a complete return.
Thank you for this video! I took the pommel apart using your tips and did not have to disassemble further. My problem was my other crystal popped loose from the housing. Once I put it back in, it works just fine. May the force be with you!

I literally made it, as I was making it the balde didn’t ignite. Then they replaced the balde and it ignited. All was good but the princes were loose and sliding around so I took it back to see what they could go. They gave it back and it worked great for the rest of the day. But now 1 day later it won’t even turn on and the pieces are loose again
Do you repair lightsabers, my light wont turn on at all but the sojkd works fine. Got it at saberforge but the fees to send it back for repairs are ridiculous
Getting ready to go and build a couple of sabers in April. Question, does that cable move around with normal swinging???? Seems in there pretty tight???????
If you don't have a soldering iron already, you could pick a cheap one up on Amazon and try soldering the wires back in place yourself. It's probable that the only problem is the broken wires. You'd probably have to pay close to or as much just in shipping for me to fix it. My blade got broken on the way back from Galaxys Edge. The entire hilt works perfectly fine but the blade got separated from the little black part on the end and I can’t figure out how to get it out of the hilt. On top of that I need to replace the leds.
that is tough. and not something I've encountered before. maybe some long pliers and grab on to whatever you can inside what's left of the base of the blade then push in and turn? if there isn't much to grab on to, maybe attach something that fits inside the blade base with a bunch of hot glue or even super glue so you can push in and twist to get it out.
Ive been trying to fix my saber and these videos are a huge help so thank you. The saber wouldn’t light up and only make a short circuit sound when turned on, so I changed the ribbon cable and it now it sounds fine but the upper portion of the hilt and blade still won’t light up, any clues as to why?
it sounds like your blade isn't receiving power, similar to the problem i fixed in this video. it could be you've got a broken power wire in the hilt like I did, or maybe there's something on the contact pads at the base of the blade breaking the connection to the power pins. double-check that the pads on the base of your blade. If they're free of debris and clean, then it's probably a broken wire like with mine.
Could this also happen on the replica blades? Like the dark saber. Just got it yesterday and the blade won’t light but the hilt lights up and makes the sounds when the blade is in
it's possible, although the twisting action on the savi's blade connector that causes the stress that breaks the wires isn't really present on darksabers so.. maybe not? if it's a day old and you bought it from Disney you can contact them via e-mail at merchandise.guest.services@disneyparks.com or call them at (877) 560-6477 and tell them your darksaber is broken. They should be able to help in getting a replacement.

@@Ben-wq4zf gotcha. i don't have a darksaber and i haven't found a good teardown of one that shows how to get access to the electronics. i believe one of the phillips head screws near the base of the blade (the one nearest the connector end) can be removed and expose a small area of the blade electronics. you might be able to see if there's any obviously broken wires in there. but my guess is the broken wire will be in the hilt itself and that's something i have no reference on how to open.
Hi, one of the wires On my lightsabers wire is a bit torn, its not completely broken, but I can see som wire sticking sticking outside the outer layer. The wire is super thin.
does the hilt still work? if it does work, i'd leave it alone; maybe stick a small piece of electrical tape over the exposed wire. if it does not then the first thing you should do is contact Disney via e-mail at Merchandise.Guest.Services@DisneyParks.com and see if they can send you a replacement. if they can't replace it, then the wire may need to be replaced.
Legacy hilts have different electronics. First step in any hilt problem is to replace the batteries. If that doesn't work, next step is to contact Disney at merchandise.guest.services@disneyparks.com and tell them about your problem and see if they're able to help. if they can't help, you might be stuck. what's the problem with your hilt?

@@Jordanthe4th124 are you using alkaline batteries? "heavy duty" or "super heavy duty" batteries could create the problem you describe. They put out enough power to keep the hilt working, but they don't have enough to power the blade. Assuming it's not the batteries then it does sound like it's something internal, like a broken wire to the power or ground contact pins of the blade connector. Each legacy lightsaber has a different disassembly process. The general process is that there switch cover has to be removed and the switch pushed inside the body. Then there will be a couple more screws holding the internal body to the outside. Remove those and then carefully push the internal body out from the blade connector side towards the battery compartment side. here's an example of a rey/anakin legacy saber: ruclips.net/video/pcBKEqDpgG4/видео.html you can probably find a video that covers your legacy hilt. search for 'legacy' 'conversion' and your legacy lightsaber and you'll hopefully find one. you'll need to disassemble the hilt and inspect the wires connecting the blade connector to the PCB. it's likely one is broken and you'll need to resolder it, then reassemble the hilt. alternatively, you could sell it on ebay as-is. people would buy it just for display purposes, although you might not get as much as what you paid for it.
I just have one part of my blade that will only light up sometimes, other than that there’s not light in the middle of the blade, I checked the LEDs and didn’t see any burnt out ones and since it lights up sometimes I assume it’s a wire thing.
First thing to do is contact Disney at Merchandise.Guest.Services@DisneyParks.com. Tell them about your problems with the blade. They may be able to send you a new blade for free. I have to ask, have you replaced the batteries in your hilt with new alkaline batteries? Dying batteries can create odd behaviors in lightsabers. Assuming the batteries are fresh, it sounds like it could be some loose or broken connections. If only part of the blade ignites, but not all of it, that may indicate it's not a wire that's broken, but something inside the lightsaber blade. If it was a wire, like in this video, then the blade would either never ignite or it would ignite fully. Partially igniting makes me think there's a bad solder joint, likely where the LED string and the blade controller (small PCB at the base of the blade) are soldered together. There are 7 solder joints on the top, and 2 on the back. I would look at those 7 solder joints and see if there are any obviously broken connections there. If there are, you could try reheating the broken joints with a soldering iron until the solder on the joint turns molten and reforms the joint.
Hi I tried to do this repair but kind of messed up along the way. We’ve tested that current does flow from the white board and from the power cables to the twisting part in the hilt. For some reason thought the LED’s aren’t lighting up, the blade doesn’t activate, nor does the hilt recognize the blade is inserted if you have a solution it’d be much appreciated
the data line is how the hilt knows a blade is inserted. the data line goes from one of the pogo pins, down through the white wire, then out on the ribbon cable which connects to the base. check that there is a connection between one of the pogo pins on the blade connector and the point where the white wire connects to the white pcb. if the connection is good, then the problem will likely be with the ribbon cable. make sure it's inserted fully at both ends. if you insert a crystal into the hilt, does it recognize the crystal and blink the LEDs that are on the white PCB? if not, then it's almost certainly the ribbon cable; possibly one end has been inserted upside down.
Great videos, I was able to disasemble mine and all cabled seem fine. My hilt is not lighting up, but I get a sound when I insert the battery and when I connect the blade but neither the hilt or the blade light up. Any ideas?

I’m having the problem that as soon as I place the blade in before I even twist and lock it everything color and sound shuts off. I’ve taken it apart many times and can’t figure out why it keeps turning off as soon as I insert a blade. All cables have been replaced but it won’t light up the blade or mane the locking sound all other sounds and lights are working. Batteries have also been replaced and the blade works in my other saber. Any insight what could be wrong?
This is a tough one. Since the blade works in another hilt we can rule that out as a source of issue. So the problem must be within the hilt. The hilt is fine until you insert a blade. The blade connector has 3 wires: power, ground, and data. The problem is likely with the path of one (or more) of the wires. Perhaps something is causing a short when you insert the blade. If you insert the blade, but do not twist it to lock it in place, just hold it in the socket with your hand, does the hilt still shut off? If not, can you ignite the blade in that configuration? If you can, then there's a short being generated when you lock the blade into position. Check the wires in the hilt's blade connector. If as soon as the blade makes contact with the pogo pins in the hilt's blade socket the hilt shuts off, then something else is wrong. Perhaps the wires have been crossed somewhere and the short is happening inside the blade because power and ground are reversed. If you've replaced the red and black wires that run up the side of the hilt, this could be the issue. The replacement wires I bought from amazon had the wires reversed in the connector from how the hilt wants them. I had to remove both pins from the white connector and swap them. The correct orientation should have black on the right and red on the left when viewing the chassis with the battery pack side facing towards you and the emitter facing away from you. If the orientation of the wires is correct then I would double check the ribbon that runs up the side of the chassis. Make sure both ends are fully seated in their connectors. If the ribbon cable has been replaced, make sure the new ribbon cable is forward direction (see imgur.com/a/ghAh4nH). If you installed a reverse direction cable that would cause problems. If none of the above helps then things get a little more tough. I would try to rig something up that lets me access the power, ground, and data pins of the blade socket and test to make sure power and ground gives me about 4.5V (they're connected directly to the battery pack). and then i'd experiment with placing a resistor between power and data, something like a 10k resistor. If connecting power and data with a 10k resistor causes the hilt to shut down, then I'd think that the problem is with the microcontroller inside the hilt and that's not something that can be repaired. Maybe you could try increasing the resistance and see if some value fixes the issue. If it does, add it inline with the data wire coming from the blade connector. But that would be an indication that the hilt microcontroller is broken and I'm not sure how long that kind of fix would hold up.
I thought it was my batteries in my light saber when I put the crystal in it doesn’t make an activation noise for the crystal and the light saber won’t light up. Any thoughts on what you think it might be???
I have the same problem, it wont make any activation sounds or crystal siunds but when i take out the blade or turn on the lightsaber with the blade out it makes sounds, it just wont turn on, did you ever get an answer?
Great video. I just did a custom build a few days ago and put in fresh batteries. When I turn mine on, the blade lights up fine, and after a few seconds, it goes out, while all noises still work. Do you think this is a similar issue to what yours was doing?
My guess would be that it's a different issue than what's in this video. If the LEDs didn't power on at all then perhaps you're having a similar issue to what's in this video. However since the LEDs do turn on, then off after a few seconds, I would guess the issue is related to the voltage regulator that powers the LEDs. For example, if there was a short somewhere in the strip of LEDs then the current being drawn by the strip would be very high causing the voltage regulator to heat up and triggering the regulator to shut itself off to prevent any damage from occurring. That would cause the LEDs to turn off, but the microcontroller in the blade that talks to the hilt would keep running, so the hilt would still think the blade is plugged in and working. Whatever the cause though, I would recommend rather than trying to fix the issue yourself, you should contact Disney's Merchandise Guest services and see if they will replace the blade for you. You can e-mail them at Merchandise.Guest.Services@DisneyParks.com.
I left my chassis power on with the crystal together to save the battery power for while. But when I tried to re-insert the blade and activate it, it doesn't work anymore. I disassemble the parts and check the chassis, the light is no longer blinking. Even though I replaced my new battery a month ago. This could be the same issue as this??
@@Ruthsarian I tried with replacing the battery and still didn't work at the moment. The custom kyber crystal didn't work at first and I tried with regular white one. Both didn't work which was working properly last month. And suddenly I heard the crystal sound on the chassis but no light blinking. So I tried with the blade and it worked. But after several tries again, the activation was a hit and miss for other crystals as well. And the previous battery, I used to toy Darksaber and still works. So.. the battery wasn't the issue.
@@Ruthsarian Also... the chassis that I used was the new replacement by Disney after I try to find the solution with the blade wobbling from the chassis. (Comment from your other video.) Strange that these chassis can't survive for long time. :(
@@ark7204 i have a newer chassis that's maybe 6 months old. it has an odd issue i'm still trying to understand. if the batteries are too fresh, it seems it won't detect a crystal. if i use batteries that have seen some use, it works fine. it's very confusing. with your chassis that isn't working, does it at least detect the switch and make a brief noise when you try to turn it on?
@@Ruthsarian That's a funny part. While the switch makes the buzz noise properly, sometimes it doesn't ignite right away while the crystal is installed. It acts like some sort of flame torch if lucky. The original chassis I got was this year, Feb. 2. At first, the white crystal I got no longer working in a less than a month. Luckily, Disney sent another one which is glad. Next thing after few days or weeks later, the chassis got two issues. Blade wobble and none of the crystals (purple, white) were working. So I asked the 2nd chassis before my next trip on April 20th. The blade wobble got fixed with the new chassis. Crystals were working properly. One time, I bought the custom Darksaber painted kyber crystal from "I am a geek show" channel. The crystal didn't work at first and somehow activated with delay. Possibly due to the different shape. Everything worked until a week ago, the chassis couldn't read my custom crystal. (I left my chassis on without the blade to save the battery.) So like everyone said, I did switch the battery to new one and also try the one that I used on the legacy sabers. Right now, I installed the previous white crystal. While it doesn't read the crystal light blinking on off switch, it somehow reads the crystal and ignites it after few torching. If yours is like that too, I presume that something happened on late 2022 or I'm really unlucky with these Disney sabers. I don't know if Disney can help me out on this one.
Thank you for doing this minds does turn off when it make crashing sound, so I disassembled everything and same thing was the problem, but I want to replace with completely new power cable. Do you know what type of power cable is this?
CORRECTION: It is NOT a JST-ZH connector. I have ordered some JST-ZH connectors from Amazon and while they are the correct pin pitch, the connector is slightly too large to fit into the plug on the hilt. I'm deleting my original reply which incorrectly stated it was a JST-ZH connector and will research this further. I have some connectors that DO fit, I just don't remember where I bought them.

the blade is separated into 4 segments of LEDs. if one or more (but not all) segments do not turn on then i would guess either power line to the segment is broken somewhere or there is a short on the power line for that segment. in such case, the first step should be the same, contact disney and see if they can replace it email them ad Merchandise.Guest.Services@DisneyParks.com. if you're looking to repair it yourself, i would look at two places. first is the 7 solder joints that connect the control board at the base of the blade with the strip of LEDs. if one of those is broken it would break power to a segment of LEDs in the blade. reflowing those joints (reheat them with a soldering iron, maybe add some flux to help) would fix the issue. second place to check is remove the strip of LEDs from the tube and look for shorts (small bits of solder or an LED installed at an odd angle) where the LEDs are soldered to the PCB and remove the short.
There are two contacts for the microswitch. One should always have a voltage on it at or near 3V while the other will only have voltage on it when you press the switch. Did you measure both sides? What's the voltage on the other side while the switch is not pressed?
@@Ruthsarian Thank you for responding. Turns out it was a false alarm. My actual problem was twofold. I accidentally connected the ribbon cable upside down, and my replacement batteries ended up being bad. When I first put the batteries in, they were 4.5v total, but when I checked an hour later, they were down to 3v. Just before I put in brand new batteries from the store, they were down to 1.5v total. Your disassembly/reassembly video helped me realize what I did wrong.
try changing the batteries. look down into where the blade connects and make sure there's no debris. if you can reach, poke the pins in there to confirm they are springy and not stuck. beyond that, you may want to contact disney guest merchandise services for a replacement hilt. merchandise.guest.services@disneyparks.com
I don't have an obi wan hilt, so I don't have specific knowledge of issues with that particular hilt, however there are a few general things to check. Make sure you're twisting the blade in the correct direction to lock it. Savi's workshop hilts have the blade twist clockwise, but legacy lightsabers have the blade twist counter-clockwise to lock them in place. When you twist the blade to lock it, you should also be pushing the blade in towards the hilt. There are pins in the hilt with springs on them to help make good contact with the blade. You need to push down on the blade to compress the springs on those pins before you'll be able to rotate the blade to lock it in place. The base of the blade will have two silver guides that stick out; one is wider than the other. They're designed that way so that the blade can only be inserted in one specific orientation into the hilt. However I have seen instances where a person was able to insert the blade into the hilt backwards. When this happens the blade can't seat properly you won't be able to twist the blade and lock it. Try rotating the blade 180 degrees and see if it fits into the hilt. Do not force it!! If it doesn't fit, then your blade was not inserted backwards. Beyond that, you could try asking for help online at places like the Galaxy's Edge reddit (old.reddit.com/r/GalaxysEdge/new/) or the Galaxy's Edge discord server (swgediscord.com). You'll find people there who do own that hilt as well and they may have better insight into what's going on. You could also try reaching out to Disney's Merchandise Guest Services to see if they can help you. You can e-mail them at Merchandise.Guest.Services@DisneyParks.com. Good luck!

either take the hilt back to the park or contact merchandise guest services at merchandise.guest.services@disneyparks.com and they should replace it.

you'll need to disassemble the hilt and inspect the wires connecting the blade connector to the PCB. it's likely one is broken and you'll need to resolder it, then reassemble the hilt.
alternatively, you could sell it on ebay as-is. people would buy it just for display purposes, although you might not get as much as what you paid for it.

I just have one part of my blade that will only light up sometimes, other than that there’s not light in the middle of the blade, I checked the LEDs and didn’t see any burnt out ones and since it lights up sometimes I assume it’s a wire thing.
First thing to do is contact Disney at Merchandise.Guest.Services@DisneyParks.com. Tell them about your problems with the blade. They may be able to send you a new blade for free.
I have to ask, have you replaced the batteries in your hilt with new alkaline batteries? Dying batteries can create odd behaviors in lightsabers.
Assuming the batteries are fresh, it sounds like it could be some loose or broken connections. If only part of the blade ignites, but not all of it, that may indicate it's not a wire that's broken, but something inside the lightsaber blade. If it was a wire, like in this video, then the blade would either never ignite or it would ignite fully. Partially igniting makes me think there's a bad solder joint, likely where the LED string and the blade controller (small PCB at the base of the blade) are soldered together. There are 7 solder joints on the top, and 2 on the back. I would look at those 7 solder joints and see if there are any obviously broken connections there. If there are, you could try reheating the broken joints with a soldering iron until the solder on the joint turns molten and reforms the joint.

Hi I tried to do this repair but kind of messed up along the way. We’ve tested that current does flow from the white board and from the power cables to the twisting part in the hilt.
For some reason thought the LED’s aren’t lighting up, the blade doesn’t activate, nor does the hilt recognize the blade is inserted if you have a solution it’d be much appreciated
the data line is how the hilt knows a blade is inserted. the data line goes from one of the pogo pins, down through the white wire, then out on the ribbon cable which connects to the base.
check that there is a connection between one of the pogo pins on the blade connector and the point where the white wire connects to the white pcb. if the connection is good, then the problem will likely be with the ribbon cable. make sure it's inserted fully at both ends.
if you insert a crystal into the hilt, does it recognize the crystal and blink the LEDs that are on the white PCB? if not, then it's almost certainly the ribbon cable; possibly one end has been inserted upside down.

Great videos, I was able to disasemble mine and all cabled seem fine. My hilt is not lighting up, but I get a sound when I insert the battery and when I connect the blade but neither the hilt or the blade light up. Any ideas?
sounds like a problem with the ribbon cable connecting the top and bottom halves of the hilt.

I’m having the problem that as soon as I place the blade in before I even twist and lock it everything color and sound shuts off. I’ve taken it apart many times and can’t figure out why it keeps turning off as soon as I insert a blade. All cables have been replaced but it won’t light up the blade or mane the locking sound all other sounds and lights are working. Batteries have also been replaced and the blade works in my other saber. Any insight what could be wrong?
This is a tough one. Since the blade works in another hilt we can rule that out as a source of issue. So the problem must be within the hilt. The hilt is fine until you insert a blade. The blade connector has 3 wires: power, ground, and data. The problem is likely with the path of one (or more) of the wires. Perhaps something is causing a short when you insert the blade.
If you insert the blade, but do not twist it to lock it in place, just hold it in the socket with your hand, does the hilt still shut off? If not, can you ignite the blade in that configuration? If you can, then there's a short being generated when you lock the blade into position. Check the wires in the hilt's blade connector.
If as soon as the blade makes contact with the pogo pins in the hilt's blade socket the hilt shuts off, then something else is wrong. Perhaps the wires have been crossed somewhere and the short is happening inside the blade because power and ground are reversed. If you've replaced the red and black wires that run up the side of the hilt, this could be the issue. The replacement wires I bought from amazon had the wires reversed in the connector from how the hilt wants them. I had to remove both pins from the white connector and swap them. The correct orientation should have black on the right and red on the left when viewing the chassis with the battery pack side facing towards you and the emitter facing away from you. If the orientation of the wires is correct then I would double check the ribbon that runs up the side of the chassis. Make sure both ends are fully seated in their connectors. If the ribbon cable has been replaced, make sure the new ribbon cable is forward direction (see imgur.com/a/ghAh4nH). If you installed a reverse direction cable that would cause problems.
If none of the above helps then things get a little more tough. I would try to rig something up that lets me access the power, ground, and data pins of the blade socket and test to make sure power and ground gives me about 4.5V (they're connected directly to the battery pack). and then i'd experiment with placing a resistor between power and data, something like a 10k resistor. If connecting power and data with a 10k resistor causes the hilt to shut down, then I'd think that the problem is with the microcontroller inside the hilt and that's not something that can be repaired. Maybe you could try increasing the resistance and see if some value fixes the issue. If it does, add it inline with the data wire coming from the blade connector. But that would be an indication that the hilt microcontroller is broken and I'm not sure how long that kind of fix would hold up.

I thought it was my batteries in my light saber when I put the crystal in it doesn’t make an activation noise for the crystal and the light saber won’t light up. Any thoughts on what you think it might be???
I have the same problem, it wont make any activation sounds or crystal siunds but when i take out the blade or turn on the lightsaber with the blade out it makes sounds, it just wont turn on, did you ever get an answer?
Great video. I just did a custom build a few days ago and put in fresh batteries. When I turn mine on, the blade lights up fine, and after a few seconds, it goes out, while all noises still work. Do you think this is a similar issue to what yours was doing?
My guess would be that it's a different issue than what's in this video. If the LEDs didn't power on at all then perhaps you're having a similar issue to what's in this video. However since the LEDs do turn on, then off after a few seconds, I would guess the issue is related to the voltage regulator that powers the LEDs. For example, if there was a short somewhere in the strip of LEDs then the current being drawn by the strip would be very high causing the voltage regulator to heat up and triggering the regulator to shut itself off to prevent any damage from occurring. That would cause the LEDs to turn off, but the microcontroller in the blade that talks to the hilt would keep running, so the hilt would still think the blade is plugged in and working.
Whatever the cause though, I would recommend rather than trying to fix the issue yourself, you should contact Disney's Merchandise Guest services and see if they will replace the blade for you. You can e-mail them at Merchandise.Guest.Services@DisneyParks.com.
I left my chassis power on with the crystal together to save the battery power for while. But when I tried to re-insert the blade and activate it, it doesn't work anymore. I disassemble the parts and check the chassis, the light is no longer blinking. Even though I replaced my new battery a month ago. This could be the same issue as this??
Probably not. Your batteries were probably dead and needed to be replaced.
@@Ruthsarian I tried with replacing the battery and still didn't work at the moment. The custom kyber crystal didn't work at first and I tried with regular white one. Both didn't work which was working properly last month. And suddenly I heard the crystal sound on the chassis but no light blinking. So I tried with the blade and it worked. But after several tries again, the activation was a hit and miss for other crystals as well. And the previous battery, I used to toy Darksaber and still works. So.. the battery wasn't the issue.

@@ark7204 i have a newer chassis that's maybe 6 months old. it has an odd issue i'm still trying to understand. if the batteries are too fresh, it seems it won't detect a crystal. if i use batteries that have seen some use, it works fine. it's very confusing.
with your chassis that isn't working, does it at least detect the switch and make a brief noise when you try to turn it on?
@@Ruthsarian That's a funny part. While the switch makes the buzz noise properly, sometimes it doesn't ignite right away while the crystal is installed. It acts like some sort of flame torch if lucky.
The original chassis I got was this year, Feb. 2. At first, the white crystal I got no longer working in a less than a month. Luckily, Disney sent another one which is glad. Next thing after few days or weeks later, the chassis got two issues. Blade wobble and none of the crystals (purple, white) were working. So I asked the 2nd chassis before my next trip on April 20th. The blade wobble got fixed with the new chassis. Crystals were working properly.
One time, I bought the custom Darksaber painted kyber crystal from "I am a geek show" channel. The crystal didn't work at first and somehow activated with delay. Possibly due to the different shape. Everything worked until a week ago, the chassis couldn't read my custom crystal. (I left my chassis on without the blade to save the battery.) So like everyone said, I did switch the battery to new one and also try the one that I used on the legacy sabers.
Right now, I installed the previous white crystal. While it doesn't read the crystal light blinking on off switch, it somehow reads the crystal and ignites it after few torching.
If yours is like that too, I presume that something happened on late 2022 or I'm really unlucky with these Disney sabers. I don't know if Disney can help me out on this one.

Thank you for doing this minds does turn off when it make crashing sound, so I disassembled everything and same thing was the problem, but I want to replace with completely new power cable. Do you know what type of power cable is this?
CORRECTION: It is NOT a JST-ZH connector. I have ordered some JST-ZH connectors from Amazon and while they are the correct pin pitch, the connector is slightly too large to fit into the plug on the hilt.
I'm deleting my original reply which incorrectly stated it was a JST-ZH connector and will research this further.
I have some connectors that DO fit, I just don't remember where I bought them.
The correct connector is a 1.25mm "jst" or "pico blade". The wire should be 150mm in length. Here are some examples:

What if only part of the blade refuses to ignite?
the blade is separated into 4 segments of LEDs. if one or more (but not all) segments do not turn on then i would guess either power line to the segment is broken somewhere or there is a short on the power line for that segment.
in such case, the first step should be the same, contact disney and see if they can replace it email them ad Merchandise.Guest.Services@DisneyParks.com.
if you're looking to repair it yourself, i would look at two places. first is the 7 solder joints that connect the control board at the base of the blade with the strip of LEDs. if one of those is broken it would break power to a segment of LEDs in the blade. reflowing those joints (reheat them with a soldering iron, maybe add some flux to help) would fix the issue.
second place to check is remove the strip of LEDs from the tube and look for shorts (small bits of solder or an LED installed at an odd angle) where the LEDs are soldered to the PCB and remove the short.
My lightsaber just died too. I think the microswitch for the kybercrystal went bad? When it's depressed it only shows me 1.5v instead of 3v
There are two contacts for the microswitch. One should always have a voltage on it at or near 3V while the other will only have voltage on it when you press the switch. Did you measure both sides? What's the voltage on the other side while the switch is not pressed?

Turns out it was a false alarm. My actual problem was twofold. I accidentally connected the ribbon cable upside down, and my replacement batteries ended up being bad.
When I first put the batteries in, they were 4.5v total, but when I checked an hour later, they were down to 3v. Just before I put in brand new batteries from the store, they were down to 1.5v total.
Your disassembly/reassembly video helped me realize what I did wrong.
I have a problem where my custom lightsaber won't detect any blade being connected, but if I plug the blades into legacy sabers they'll read just fine
try changing the batteries. look down into where the blade connects and make sure there's no debris. if you can reach, poke the pins in there to confirm they are springy and not stuck.

My blade won’t lock in or turn on when I use it with my obi wan saber now any ideas on how to fix?
I don't have an obi wan hilt, so I don't have specific knowledge of issues with that particular hilt, however there are a few general things to check.
Make sure you're twisting the blade in the correct direction to lock it. Savi's workshop hilts have the blade twist clockwise, but legacy lightsabers have the blade twist counter-clockwise to lock them in place.
When you twist the blade to lock it, you should also be pushing the blade in towards the hilt. There are pins in the hilt with springs on them to help make good contact with the blade. You need to push down on the blade to compress the springs on those pins before you'll be able to rotate the blade to lock it in place.
The base of the blade will have two silver guides that stick out; one is wider than the other. They're designed that way so that the blade can only be inserted in one specific orientation into the hilt. However I have seen instances where a person was able to insert the blade into the hilt backwards. When this happens the blade can't seat properly you won't be able to twist the blade and lock it. Try rotating the blade 180 degrees and see if it fits into the hilt. Do not force it!! If it doesn't fit, then your blade was not inserted backwards.
Beyond that, you could try asking for help online at places like the Galaxy's Edge reddit (old.reddit.com/r/GalaxysEdge/new/) or the Galaxy's Edge discord server (swgediscord.com). You'll find people there who do own that hilt as well and they may have better insight into what's going on.
