Dathomir is not the only location where you can get the double-bladed lightsaber. You can also get it on Kashyyyk if you only follow the main story (and don't go to Dathomir before you're supposed to) - there is a lightsaber bench near the top of the Origin Tree where you will get the DBL if you access the bench. You can also get it on Bogano, but not on your first visit. Once you have Force Push (and I think a fixed Scomp Link?) you can return to Bogano and access a new area where you can find Cordova's Abandoned Workshop, including a workbench that gives you the DBL. In fact, getting it here on Bogano is likely the proper location to get it as it is the only location where Cal has dialogue when making the DBL, explaining what he is doing and why. If you get it on Dathomir or Kashyyyk he just accesses the workbench and creates the DBL without saying anything about what he's doing or why he's doing it.
You can't see that Ilum is the future site of the Starkiller base the first time you go to that planet when it just looks like a normal planet. You have to return to Ilum (after you have left with your new lightsaber) to see the giant trench in the planet.
BD-1 singing the Empire's theme when hacking a security droid does not happen only on Zeffo. This can randomly happen when BD hacks a security droid, which can happen on any planet - Zeffo, Kashyyyk, Ilum and in the fortress.
