Hi Adam! I LOVE your RUclips videos on puppet making! You seem to have thought of everything! I can tell you have been working on your techniques over the years. Is there any reason why you can’t use the foam pattern to make the fleece pattern? In theory wouldn’t the fleece just be a tinny bit bigger than the foam?
Different materials move differently and require their own pattern for the best results. In the same way a pair of jeans is a different pattern than a pair of leggings, even though they cover the same part of the body.

This is pretty similar to how I pattern the fleece covering for the head, however I still haven't had much luck with the wrap-around technique which is why I still prefer to sew the fabric directly over the head using something of a combination of the baseball stitch and the Henson stitch. I've heard of using velvet (or an inexpensive velvet substitute) for the mouth - I haven't tried that yet. I traditionally used felt, but I find that with the thickness of the fabric folding over itself (not to mention the throat and tongue) made the mouths a little more difficult to keep completely closed; last year, as an experiment, I tried a cotton material as a substitute. Big mistake. It wrinkled and bunched up (especially considering I cover the entire mouthplate with glue and not just the rim).
What I used to do is this: attach the felt to the mouthplate first, then like you say, glue the edges of the fleece to the edge of the felt-covered mouthplate, then pattern, cut, and sew the rest of the head from there. I always did that until this past year when I tried doing different things.
Very nice video. Thank you again for sharing your ideas. Do you glue the rest of the velvet fabric (you only added glue to the seam allowance) to the mouth plate before closing up the back neck seam to prevent the velvet fabric from bunching up and wrinkling inside the mouth?

How much does the thickness of the foam matter?
Depends. 1/2 or 1 inch foam would work.

Same goes for the neck...
