On facelift E39's, the parking light is off when the full lights are on and only omit when the indicators are on. You should look into getting the harness or coding the parking lamps off.
Lucky you caught the bracket for the rear bumper. I changed my diffuser on my e46 a while back and broke the bracket. Didn't get a replacement and then lost the diffuser going down a back road at night never to be seen again.
Glad it was not truly “broken”...it’s an awesome looking Wagon...I prefer the Black kidney grills over the chrome ones. IMHO the style 65 rims look best...and it needs the M5 badge it adds 7hp.
Nice to see the facelift grills on the car. as far as the key goes I got mine cut by a guy on ebay. I just had to send him a picture of my key and it actually worked. after that I was able to program it to my e39 by myself using an AK90 programmer.
I know you were maybe being sarcastic about it never breaking down on you, but these really are great road trip machines. Everything is so over engineered that you have plenty of warning before a part truly fails to the point of leaving you stranded. I took my 190k mile M5 all across the country and it loved it
As a long term E39 M5 owner ( 18 years ) I can tell you that the temperature gauge on the M5 is very very sensitive unlike other BMW's. Ask me how I know ? I went through a phase of replacing the thermostat 6 times . The difference between the lower dot and the upper dot seems to be only 10 degrees C . In ALL other BMW's the temperature gauge sits at exactly 12:00 O'clock over a wide range of temperature. . The M5 temperature gauge does move around . As long as its between the dots and above 75 C its fine. What you can do is access the secret menu on the dashboard and call up the water temperature . Thermostat should open at 82 . Thus the temperature should be somewhere in the 77 / 87 range. I would dare suggest if your temperature goes below 75 then there is probably an issue with your thermostat . What I will say is these S62 engines do seem to run cool. You can if you like fit a thermostat that opens at 86 C which seems to do the trick and I haven't replaced a thermostat for 10 years but the gauge still does move around, but as I said its very very sensitive unlike other BMW's who seem to have a damper on their gauges at 12:00 O'clock. Hope it helps.

You can get the key cut, but you will need to program it. There is a tool you can buy online that will copy the programming of one key to another, and once that is done you will need to pair it to the car. That's how it works on the E46 at least, so I'd assume it's the same on the E39
To be fair to the BMW, most of that stuff was consumables. Pete, the bracket on the PAS resevoir isn't going to wear a hole is it? It looked like it was a bit pointy. Also 100% add the M5 badge, or put a 518i one on.
Quick word of advice, if the changes you did don't stop the power steering leak, there is a o-ring gasket that goes under the power steering reservoir cap that needs to be replaced to stop the power steering fluid from seeping out.
Nice videos!!! Regarding the key, you don't need to re-code it. Just take apart the old one and there should be a tiny little chip (it looks like a black tiny- 3mm or so- squared piece)stuck to the plastic cover (i think in the front part of the key fob where the metal rod meets the plastic). That chip is the one that sends the signal to the steering column that you have the "proper" key and lets the engine crank.
How about painting the black kidney grilles to match the blue paint. When that looks crap - you can put the chrome ones back in. On a lighter note - your 'Process of elimination' for the temp issue really means 'unloading the parts cannon first'. Even the mightly Lexus has issues sometimes. You maybe happy to know that the thermostat on my own LS430 recently failed too so they're not impervious either...though I didn't change out half the engine components trying to diagnose it :) Great vid as always.
About a key. I recently changed this old one to newer key (kinda from F10 bmw but with folding blade). Guy from aliexpress cutted blade pattern from a picture that I send him. If you want to have old key to be still in use you must code new transponder chip. If you don't care about old key you just can put transponder in new key fob and that will work. If you want to code it by yourself you can buy ak90+ and new id 44 chip PCF7935AA or PCF7930AA will work with ak90+
You can code the keys your self after you’ve had them cut there’s a few forum posts on it about specifically getting the updated keys. We did it for my buddy’s e38 pretty easy process
I still remember servicing this old SC300, came into the shop misfiring and running like shit. It had close to 200K miles on it. Turns out the owner just never replaced the valve cover gasket and oil was filling up the spark plug holes. New gasket, new plugs the car runs perfect. Just hilarious how it contrasts to a similar situation with a new BMW that I serviced where it had a misfire, looked to be a coil, so we thought to swap coils from one cylinder to another just to do a quick check... oh BMW put a different connector on each coil? Thanks... turned out to be the coil anyways and it wasn't cheap, lol.
The thermostats are a super common failure point. It’s good practice to replace the seal inside the housing too, your old seal was half the reason the new thermostat just slid right in.
Old key is EWS I, new key is EWS III. Might be possible to transfer transponder chips within keys and get the new key cut. Otherwise you would have to modify the wiring to upgrade to the EWS III module, then there would probably be coding, and still have to cut keys
I have an autel maxisys ms906BT, it can be used to program keys, I haven’t tried it myself but it’s one of the features. I live off Grays RD not too far from your shop. You guys can borrow it to program the BMW key
The cap of the steering fluid reservoir has an o-ring type seal or gasket, which is sealing the cap to the reservoir and that is leaking all the time. Changing them on my BMWs solved the problem always.
All are classic bmw problem. I share few weird one that may help you later. If you stall while give the car throttle, don't assume it's the fuel pump. My 540i have a tired relay (still function, but fine burn mark at the contact point later)that have limit current to let the pump run at full power. Ignition switch fail that you need open your sun visor light before you can start the car. Lots of wired problems.
About the key coding... If you don't want to use both of the keys (old and new one) for starting the car, it is not necessary to code anything. Just take the original transponder chip out of the old key, put it in the new key and after you cut the key properly, you will be able to start the car. The programing of the remote control for the central locking system is very simple. Just get into the car, close the door, put the original key with the working immobilizer (transponder) chip in, turn it on position 2, turn it back and remove it, get the new key and press and hold the centtral button with the BMW logo on it, and press the UNLOCK button 3 times while still holding the LOCK button. The car should lock and unlock, which means that you successfully programmed the key. You have 10 seconds to repeat that procedure with the original key to program it to unlock and lock the car. If you don't do it, you will not be able to use the old key anymore.
for key coding (if you still have immo) you need tool called "AK90". Pairing the remote is simple as turning ignition and touching button 3 times. For key cut search locally :)
Chrome grills where fine when you had the chrome accents on the windows but since you've blacked those out then it makes sense to black out the grills too :)
I'm one of the likely few who prefer the chrome grills over the black, as the black grills always looked a bit cheap to me and I feel like the chrome flows better with the BMW badge and clear parts of the headlights. Also, I like the M5 badge on the back, but I also think it looks fine without it.

From what I know, BMW keys can only be coded and cut at a dealer. The older ones can be done yourself if you have the right software. I think it's pre-E46 era cars. The dealer will charge like $300-$500 per key.... ask me how I know.
I’m not sure if the dealers have key cutting equipment. I’ve worked for 2 different dealers and we had to order all of our keys from Germany and they come already cut. We just had to code them to the car. However I quit working on them back in 2013, so maybe they can do this in-house now.

You can change the RFID chip from old key to new key to avoid coding, remote control for central locking is easy to make work: 1 get in car 2 ignition lock to position one for under five sec. 3 take key off from ignition lock 4 hold lock button pressed and same time press unlock button three times. I was surprised you didn’t wrap the chrome on the grill when the vinyl guy was there doing the window surround. Also cut the strings off your hoodies if you’re working on equipment or running vehicles

They Keys btw. have to be sourced from a dealer because of the Chips that have to be coded to the Car, don't buy knockoffs or secondhand you will just get something that doesn't work or has a flat non replaceable Battery. The indicator bulbs you're looking for are made by Osram and are called either Diadem or Diadem Chrome depending which you want. Pro Tip for all the Touring owners, those taillights go flat no matter what you do and the only fix is to buy those aftermarket ones by MHW or in.pro or put clear film over them. Zehnder is still in business but only as a OEM Parts maker as the Tuning Division was desolved in 2008.
I'm not sure if someone already mentioned it but here it is: You had the engine out on stand and didn't replace the thermostat and pullies then? So much easier and it's simply no brainer.

We got our key coded with a super cheap tool we found on Amazon called AK90+. Really easy to do. Key cutting was done at our local locksmith.

Pete, you can sand those inner tail lights with 600 grit and clear with a 2k clear. Should take you less than 1-2hr and It’ll look brand new.

Your lights are perfect, the whiter light tone looks more modern and the chrome bezel kidney grills look much better than the black ones.

Had this same issue/error on my E46 M3. Ended up being the thermostat; failed wide open. Pretty easy fix.

those idler pulleys can easily just replace the bearings.. 5 dollars for a 6204 or 6203 bearing or two each
The black & silver grilles tie the front end together sooo much better.
Our you could do LED switchbacks on the turn signals. I have those in my car so they are white when running but amber when indicating.

Very nice build. I could be wrong but that age BMWs came with oil caps that have Castrol written on them.

Power steering reservoir is also a filter ,you need to replace it,it’s not expensive. And it’s the same as many models either newer or older.
We drove with bad pulleys on an m52 for about 5 years. Never had an issue. Eventually we replaced them because we got tired of the sound

For the key - if it has a built in transponder, get an AK90+ and pull your key lockout under the dash.

I've made my own E46 key for $60. Ebay key, locally cut, coded at home with an ak90+. Should be similar with e39 if it has same EWS system
