Since he has it I feel like it's the best option, because either way he is going to have to be doing some cutting and welding. What looks like the easier route now can turn into more of a headache and wasted time. Plus the added benefit of the OEM look and fitment.

Use the sedan floor, oem result and its not as awkward as the rigged up version of touring floorpan
Plus they’ll get the oem mounts for the exhaust.
It won't fit with sedan floor since it also has the spare tire mould. Only e39 which has place for the second muffler is the M5.

Hey guys, just wanted to give you a big compliment. The videos are great and fun to watch and you know what they say, so many people, so many opinions. The things that are shown on many RUclips channels cant be compared to what happens at home in peoples garages. When building a project car within a very short time we would all need to win the lottery or have a ton of sponsors (and no daytime jobs!). So you guys are just showing what is out there and providing ideas. Keep on doing the good stuff and good luck!

You strategized and executed the $6k challenge correctly. Almost every one of those folks commenting are (let's face it) just operating on troll logic. This is honestly my favorite series you guys have done so far! Plus you've really been consistent with the upload cadence; helps to stay engaged! Also, Pete just keeps getting crapped on by the BMW...I would have never made it past the hatch hydraulics *shutters*

The dual exhaust is a iconic m5 design detail, and the only exterior difference which distinguishes the e39 m5 from a m-sport. It must be done.

Really enjoying this build and how you make the "let's do it right" choice a lot. It's pretty common on RUclips for builds like these to get rushed to get the episode out, which is fine normally but I love M wagons so glad to see it get a bit of extra care and attention.
It will take a day to swap out the sedan trunk floor. It's easier than it looks. Just drill out the spot welds

I’ve done this conversion once before and can tell you though it is a lot of work to do right. Swapping out the trunk floor is worth it!!!! Everything fits. No janky hangers. Battery has a place to stay etc.

I remember working on my friend's E39 with him for the first time and he showed me those jack point/pads. I was baffled! That's the OEM version of one of those hockey pucks with a notch in it to go around the pinch welds haha
I have a 540i with rear muffler delete. I have cats and resonator. It sounds great! Not loud at all when you cruise, actually fairly quiet. And when you get on it there is nice sound. It really is the perfect middle ground exhaust. You don’t need those big mufflers if you don’t want to do any cutting.
Hey PT and JP you need not explain. It seems kinda obvious...what car can you buy with 6k. And then after that here is the potential of a 6k car. Great series. Have to agree with with JP thought, those LS lights are way better. Quality over Quantity 🤣🤙🏻
about the comment of being $6000 sedan challenge, one of the talking points should to be" Show you guys what you get when you buy a $6000 sports sedan and work required to make it new (ish) again".
I never thought it would be about a total $6000 investment, but what you could buy for $6000 and turn it into a great driver. Love the show, great work, Keep it up!
Unpick the boot floors and weld the sedan section in the wagon. Everything will fit then.
Also on the jacking points, the pinch welds being rolled over is sign of a bad mech not bad design.

for me i think i would try to graft in the whole M5 trunk floor then youll have all the mounts for both sides of the exhaust. and yes i know its a HUGE job!

The car purchase is always the base budjet, car guys will always mod their cars no matter what they start with. Some cars will need a little more effort and leftover budjet though. Car complexity, parts availability and price are things to consider before engaging in a build. I think the M5 project isnt for a beginner, it needs much planning ahead and really is a project. The lexus could be a daily driver that you mod and fix on week-ends and mostly never be down.
When opening the headlights of the facelifted model, there are a lot of "since you're in there"s that you can/should do. The adjusters, and clear covers is one of them (by the way, buy the ABS plastic adjusters, and avoid PLC plastic at all cost, because it'll just fall apart. I believe there's also metallic adjusters for these headlights, but i'm not sure if they're a good idea). Since the headlight came from a high miler car, the chrome coating on the inside of the projectors is probably quite degraded, and that'll usually affect (a lot) the illumination capability of the headlight. Since you're trying to improve the car, consider replacing the projectors with Hella EvoX-R bi-xenon projectors. The lighting output will be A LOT better.. Also, remember to apply some ceramic coating on the clear covers, inside and outside... they'll not last as much as the Hella original covers, but I believe that'll help them last a bit longer.
Regarding the mounting of the rear muffler on the passenger side, I believe that you'll need to move the battery of the car to the center of the floor pan (like in the M5). With the battery in the factory position you'll struggle to mount the muffler, without hacking it to pieces. It'll be a lot of metal work for that one, but if you really want quad tailpipes, that's the way to go. having a muffler on one side, and straight pipe on the other is very sketchy....

I’ve been watching this channel for months now and I’ve barely noticed I wast subscribed until today
Not trying to ruffle feathers, just some feedback: *it still feels like kind of a cop-out about the "challenge" referring to the purchase price.*
And it goes beyond semantics... if your overall project budget for a build is $250k (for example), what difference does it make if the base car cost $3k or $10k or $20k? I think the reason people have a problem with the name is that _it's not a "challenge" to buy a car for $6K_ when there's no real cap on the budget (from our perspective). With a limited budget, finding the best car for the cheapest amount _is_ actually a big consideration.
With that in mind, why not something framed as a "$25k Challenge"? Sell off parts to free up cash, modify whatever you want, but keep it under $25k. Judge the completed cars on "real world" performance: 0-60, 1/4, but also highway cruising comfort, interior decibel level, take them to a Cars & Coffee and have people vote on aesthetics, etc. I feel like that's a more realistic representation of what most people's "project cars" end up becoming (over a much longer timeframe) and more analogous to the real-world challenge of trying to build something cool without having bottomless pockets.

I love how the Lexus is just let's clean it, lower it, and supercharge it. The BMW is let's clean it, engine swap it, fix this issue...and this issue...and wire in a bunch of stuff...o yeah, brakes...ah screw it, rebuild the whole thing. 😂
Not sure what your point is... he could have done the same to the M5 but chose to do a complete body swap to build a not available wagon. The Lexus has had its share of issues as well.
@@jamest5149 the point is they are very different build mindsets. It's a lot more detailed work going into the BMW. I'm a BMW guy and that's how I do my repairs/mods. Always one extra thing to take care of to make it perfect.

When installing the cabin filter housing on the driver side, make sure it is properly seated and sealing. If it doesnt sit correctly water can get into the brake booster and cause engine damage!
Yeah those jacking points are great, until they start rusting and rotting away and your jack dissapears into the sill
I had a “sock” from dinan that they used on my e36 cold air intake. I’m surprised they didn’t use the same for the m5 🤷🏼♂️
Also, I'm sure the german jack pads at each corner are nice, but that doesn't forgive (at least in VW's case) no central jack locations for front and rear. With the Golf, you have to do this crazy tilting method to get it on jack stands if you don't have a lift/quickjack! The japanese, in my experience, seem to always have central lifting locations that help those of us with floor jacks out big time.
The $6k challenge I thought always referred to cost of the base vehicle. Then you guys did as all good enthusiasts do and dropped 3-4 times the cost of the vehicle in modifications. Seems pretty on point with what most of us do with our projects, just maybe a bit more expedited.
With as much work as you 2 are putting into these cars, I hope you hang on to them for a really long time...6-7 years would do nicely. When car shows start happening, I'm sure ppl would love to see these cars show up; allow you to show off your work...
I think the only time I complained on your channel was when there wasn't enough slo-mo Moose using a slide hammer. Other than that I shut up and watch!

Yes please make a 10k total budget build!
Option 1: I would definitely get the sedan trunk floor -complete. And splice it in as complete as you can. It seems like more work, but it isn't. Your final result will be much cleaner looking. Trying to section in a piece(s) where you are thinking of just making room / cutting will be very difficult ; even to make it look decent!
Option 2: At the least, I would get the oem trunk floor and section in the one piece you need ; you will have a few seems / new non- oem joints, but at least it will look and fit properly.
You need to sit back and think that conversion through -do not rush. If body work isn't you jam, get another opinion and some help as you will need to MIG weld (spot welds) or get a dedicated spot welder. You will most likely have to splice the whole piece in and make a new seem, but try to keep that to a minimum.
Maybe a Y pipe exhaust might be the way to go on the wagon (or at least a good back-up idea ).

Having a mk4 Supra, a Matrix and having owned an IS250awd i never had issues with the Toyota pinch welds like some of the other brands. My S2000 also has strong areas on the pinch welds that work well. Definitely had issues on older nissans with that. Surprised that an LS430 would not have properly supported pinch welds!

Timelapse was made for working on BMWs for all the pissing about on a seemingly simple job. Shonky materials are the absolute downfall of even modern beemers. It took me about 30 mins getting off one single 8mm bolt on my X5 😬 Keep up the great work fellas!
Save yourself the trouble and us a axle back without a mufflers. I thought it was crazy but as long as you have the factory resonators and cats its still amazingly quiet. Did it on my 03 M5 and was surprised with how tame it was.

ebay "e39 headlight level rebuild kit", they're about $20 Canadian, had the same issue on my 528i, worked great, still do after 5 years or so. Had the same issue with the glass too, spent hours sanding that back, like an idiot.
VW, at least on the mk5 Golf, still use the pinch welds to lift. Well, they don't, they have a special pad that slots into two holes on the chassis rail. But you get to bend the frig out of your seams.

I’ve rebuilt a few pairs of e39 headlights. I feel your frustration.
My c5 z06 requires jacking pads. Was a surprise to me as well coming from imports my whole life. Really is the only way to jack up a car. Every Japanese car I have owned is exactly as you said, completely mauled on the pinch welds.
Could've told you about the plastic noses in the headlight. In germany we call it "Scheinwerferreflektorhalter" :)
That block off plate for the SAP is the same plate used for the e46.
Having owned a slew of German cars before my LS430, I know why the German cars have jacking pads. I always had to work on them. The Lexus? Not so much
I've only had to jack up my Honda once and that was for a flat tire 😂 just goes to show the japanese don't really need them

About headlights. If they are already open do the projectors as well. Bi-xenon projectors don’t cost much but end result in the dark will be more than worth it.
Also please get euro side markers for those headlights
The dedication to that POS BMW is really impressive.
The problem with those intakes is the filter is so low you basically can’t drive through even minimal floodwater if you don’t want to risk hydro locking your engine. AEM made similar intakes for the 370z but everyone gravitated toward the stillen style intakes where the filters sit right behind the upper front fascia, basically where the kidney grills would be on the M5.
switch floors. after working at a body shop for a period of time i learned drilling out panels is not that bad. clean the seam seal off and you'll see all the spot welds. get a spot welld drill bit and go to town. after drilling there might be more seam seal between panels. break the seam and it falls right out. when drilling make sure you only drill through the panel you want to remove, you want to make sure you leave enough metal on the main body to plug weld when you go to put on the new panel. im sure there's plenty of videos on doings this. in the end you'll happier with the results, and learn a new skill.

Not all German cars have jacking pads, only the higher end ones tend to like Merc's. VAG still use the pinch weld, as do Vauxhall/Opel. Not sure about Audi but since they are VAG and share the chassis across the range (Golf=Leon=A3=Octavia) I imagine they use the punch weld, but I've never looked at or worked on the higher end ones like the R8 or their higher model number A/S/RS ones.

Regarding the trunk floor/tunnel.
I actually think it would be an easier job to just replace it with the M5 one than try and craft something on your own from scratch.
Extra benefit is that it will also give you your exhaust hangers.
Use the M5 floor pan. Good content and much more OEM/satisfying in the end. You spent 400 on a plastic piece to make it right, make the trunk right 😆
Use the sedan floor. Do it right cry once. And then it'll be proper. It's just some welding and body sealer
do it once, do it right, just cut the trunk floor from the sedan, it might be more work, but it'll look so much cleaner.
Using the M5 trunk floor is what’s normally used but to step outside that box for a change just fabricate a completely new dual exhaust system, race cats, x-pipe and have both pipes exit the factory wagon location, yeah I know it won’t look like a M5 at the rear but it’ll still be cool af, and just so you know axleback performance mufflers on an M5 will only enhance sound and release maybe 5Hp, to gain power you need headers and the exhaust mods I mentioned above. I know I’ve said it on every post so far and will continue to say until you admit I’m right lol
When I built my m5 wagon, I cut out the spare tire well and put in the m5 well....it moves the battery to the center too and takes less time than cutting...
you can get a single exit diffuser for the M bumper... cut out the Y pipe and do a signle pipe :P
The supercharged SSEi came out in 92. The n/a SSEs were out before then.
And likely cost $6k and up considering the market these days.
Divert the right side to the left and join them into a bigger muffler.
Saves you tons of work and makes your wagon a sleeper!
If your going to cut the trunk floor and put a new piece in then you might as well use the sedan trunk floor section and save a huge amount of fabrication.
+1 for swapping the sedan floor. Puts everything where its supposed to be. No ‘hacking’ required, just (HA! Just....) drill out the spot welds, separate the seam sealer (both cars), clean the wagon one, and put it it. Spare tire well, etc, will remain. Notching through the wagon one will be MORE work....
I used the Ebay special headlight lenses in E46 M3 not the same as bosch, they were OBOSCHO they do work but chip much easier.
