This issue was actually repaired with a new contactor. I disassembled the old contactor and found a squished BUG in the magnet of the contactor that was causing all this racket!

It is the contactor. I've had the same problem. IMO, the sound could be due a loss of strength in the EM field generated by the coil in the contactor. Just change the contactor with one with similar properties, usually they are coils of 24Volts working for 30, 40 amps in 240Volts.
Probably dirt, bug, or something else preventing coil from pulling in. When you push it in manually you are making more of a contact and less resistance....just my thought. Easy enough to just replace the contactor.

i did (mentioned in notes) when i disassembled the contactor, there was a bug mashed inside it ;)
god a bug caused all that racket!
This is common in the south with ants getting into the contactor.

I couldn't hear the fan because I could hear the REALLY LOUD buzzing noise but the fan was running
When in doubt use compressed air to clean contactor and area.
