Making Foam Chain Maille with Foam armor

  • I met Ben Eadie at Ren Con a while back, and being a fellow maker we hit it off. Ben sent me some of his foam chain mail to try out. So of course I want to share this with all of you. Ben told me this is the new and improved version of the chain mail that Adam Savage used in Tested. Video link below.

    I actually preordered this when it was announced. I've been waiting to put it together until there are patterns available for how to make sleeves and such.

    Foam chain maille is a great idea for costumes.

    Good video! I would be curious to see how durable it will be in places like armpits if a full, shirt it made instead of just panels. Another way of making an even more realistic looking, more durable, and probably cheaper lightweight "chain mail" armor is how they did it for the Peter Jackson Lord of the Rings trilogy -- which is cut the rings from thin slices of pvc tubing. I have made a fiar amount this way, and it is far faster than making it out of metal wire, and in some cases stronger as the rings are already formed and won't bend back open like wire ones do. It won't be quite as light as the foam mail, but much lighter than metal mail. If you do a follow up video on this subject, it would be nice to show how the rings link together in the other direction if you are trying to make a long Hauberk as the laster cut section are only the size of a standard craft foam square.

      You can 3d print it too. Then you're only limited to the size of your printer bed.

    I've been checking a variety of videos for this material, everyone just makes sheets and stops there. What if I wanted to make the sleeve of a shirt, following a T-Shirt pattern. How would I join up the shape into a tube?

    Does sealing with creature cast kill the flexibility much? Would you want to have the project complete before sealing/painting or can you do it to subsets and then do a final assembly?

      No it does not. I would be lying to say it does not stiffen up a bit but nothing to drastic.

      Yes it dose get stiffer, but if you don't seal it it could tear easier.

    You could probably use a large crochet hook the pull the loops through. Might work quicker. ❤️

    Hey Ted. Great video, as always. I have a question that I was hoping you could help with. I recently watched a video of a guy who put a sheet of EVA foam into an oven, and then stretched it, and wrapped it tightly over a ball, to create a fairly decent looking dome, without any seams. I forgot what temperature he set his oven at, and for the life of me, over three days, I cannot find that video again. I attempted the technique, with horrible results. My oven temp. was set too high, the EVA foam shriveled and burned, and I stunk up my kitchen, in a matter of a few minutes! I could experiment with low temps, until I find the right range, but I was wondering if YOU knew how hot an oven should be, to soften EVA foam, and about how long you should leave it in the oven (obviously the thickness of the foam would make a difference). I'd like to try it with floor mat foam, and the the more dense stuff that T&T Cosplay Supplies sells, that's a little bit thinner. The foam I tried it with was exactly a quarter of an inch. Any advice you or your viewers have would be greatly appreciated !!! Thanks again for all you teach us!

      Hello Mike I would not use the oven to heat the foam. I use a heat gun to shape EVA foam.

      @@EvilTedSmith I think that's good advice. Thanks. Yeah, I never bothered with that oven technique again. It's easy enough to make a dome with just a few seams in it (after all, YOU taught me). I had to make a bunch of dome shapes for a client's costume. It's a cartoonish, medieval armor, for a video game character (the Golden Undead Warrior). He has huge dome shaped shoulder armor, and smaller dome shapes on his knees and elbows, and I was hoping to make a bunch of "stretched" domes, without seams. It was easy enough to make them all, using your method, with just three seams in each one. They came out real nice! Thanks, as always Ted!!

    since the make of it is so consistent and regular how would you make more organic shapes like clothing without making them look too boxy?
