I noticed the partition map was MBR, which has a 2TB limit. You might be able to reinitialise it with an Apple Partition Map with a 1K (or bigger) block size, or maybe GPT, but I don't know if the iPod would then read it!
I experienced a similar issue with a 3 TB HDD in one of my old computers. Because of the file system that was being used was a 32 bit build, the Master Boot Record would only allow for a partition of up to 4,294,967,295 sectors of 512 bytes i.e. 2.199 TB. The rest of that HDD was effectively useless because the MBR wouldn't let another partition exist on the same disc. (I was young and didn't know any better, sue me) The iPod's os is most likely a 32 bit build and therefore has the same size limitation. Combine that with the RAM ceiling you hit and it's pretty definitive that unless someone goes and writes a custom OS for an obsolete technology, that's the bioggest the ol' iPod's getting.
I'm still blown away at the fact you can buy 1tb micro cards.. I remember in the early days of smartphones, I saved up like $120 for a 12gb micro card for my phone. That was an insane amount of storage, considering at highest iPhone storage at that time was 16gb.
I still have the 256 MB SD cards here that I used in my camera and nugget back in the day. And they still work perfectly fine. Sadly I lost my later 2 GB USB stick
Thanks to your encouragement I purchased a good condition classic 160gb, the previous owner assumed me the battery was really good so I had an idea he was being slightly less than truthful. The reality was the battery was shot and causing a spot on the screen when charging. I bought a new battery with the blade tools and yes it's a bloody pain to open but it was worth the struggle. Now it's all back together with a new battery working perfectly.

@@FireFoxDestroyer Correct. The fields in MBR that hold sector numbers (designating first and last sectors in a partition) are 32 bits. 512B (per sector) * 2^32 = 2 TiB.
@@myxal there are 4k sector hard drives out there
@@danielt2k8 There are. But, last time I checked, SD cards have a fixed 512-byte sector. I don't know if that's still the case for SDXC and beyond, though. More to the point, whatever the SD cards use as a raw sector is going to be abstracted by the controller chip on that adapter PCB, which could do whatever it wants, and whatever the iPod disk controller will accept.
@@nickwallette6201 I have the feeling the controller just creates a striped volume of the cards. Or rather puts them as linear address space behind each other and exposes that combined storage to the outside. Nothing super fancy or complicated.

Try formatting the cards with a 4k sector size. If the limit is how many sectors can be addressed by the partitioning scheme, this should theoretically give you 8x the addressable space (512*8=4k) or 16tb of potential storage.

(I was young and didn't know any better, sue me)
The iPod's os is most likely a 32 bit build and therefore has the same size limitation.

I still have my old 1gb card. And I remember times when 512mb cards were used intensively. And was miracle for me. So much space in one damn card

I've waited my whole life to hear a Australian man say the word "Dunkaroos".
