7:52 , no Misha you must! Protect VA at all costs, especially your intellectual property! Business is business :)… SO excited to see what you guys build at VA. I originally went to school for this (Automotive Systems Engineering)… this is the stuff I DREAMED to do. So stoked to see this content.

I used to work at Oak Ridge National Laboratory (a federally funded R&D lab in the US). We did a lot of work in 3D printing and additive manufacturing in general. Worked closely with a lot of companies, including Local Motors. We also build a 3D printed carbon fiber Shelby Cobra and a full scale house.

Nice BigBoy-Printer...but for the sizes of your shown wing-testprints it makes probably more sense to get another smaller printer like a voron or ratrig. It would save you much much time!

Here's things I would recommend you guys do to get more out of your 3D printer and 3D prints
1- Change the Slicer from Cura to Orca Slicer it will make printing time way less and make printing very reliable and strong.
2- Dry your filaments and ensure they are kept in a cool place not too cool not too warm because that will cause them to be brittle and break easily and cause a Jam you don't want a Jam trust me.
3- try to add heated print chamber it will be great for filaments like ABS and other high temp filaments and stops them from warping.
That's all I have for tips wish you all the best

I'd LOVE to see a new type of prototype race car. 4 high downforce ready wheels with regular suspension for low downforce car, one or two downforce underfloors mounting to the uprights in stead of to the chassis. The downforce doesn't load up the suspension, just the wheels. Unsprung mass, but we see with in-hub motors that it can be alright.
Could existing cars get unsprung downforce add-ons? Imagine a modest F3 car getting them as an upgrade for time attack and hillclimb. The unsprung floors could of course also be fan powered. This might allow them to be less unsprung mass. The fans and hoses sit on the chassis, only the structure and inlets are unsprung. Imagine a "sleeper" F2 beating car that looks like a Formula Ford. Fan aero, real slick. Engine chosen for power to weight. Some rallycross unit? Relatively affordable tyres as there is so much downforce, you can go narrow, rated for a heavier car.

i tried 3d printing a very generic airbox, like an open air filter for my car, i printed it with abs and nylon carbon fiber on a bambulab x1e and it deformed. It is located in the engine bay, i dont know how you would print an airduct for the brakes knowing that brakes could go to 1000 degrees, if you are using a special type of filament (probably you are) or using that 3d printer for mockups.

Surprised to see that it is an open printer. This will limit the materials you can print, especially at this scale. That said, 80C bed is too low for things like ABS, polycarbonate and most nylons. I guess you guys are mostly printing PLA and carbon fibre PLA, petg and perhaps TPU. Some PA6 nylon would be an edge case. I would think glass fibre TPU90 would be a useful material for aero, as it has a bit of flexibility as well as added impact strength.
