  • We dive deep into a critical troubleshooting session with our Electric Trucks battery management system (BMS) and generator. After a minor mishap, we learned valuable lessons on voltage requirements and system reliability. 🛠️💡
    What to Expect:
    * The Oops Moment: Discover how a simple voltage mismatch led to a fried BMS and what it taught us about electrical systems.
    * Generator Woes: We explore the effects of generator load on voltage stability and how it affects system performance.
    * Safety First: Watch as Eric dons high voltage gloves for a meticulous safety check, ensuring everything is powered down correctly.
    * The Upgrade: We're fitting a new 3-in-1 device capable of handling higher voltages, which means better performance and future-proofing our setup.
    * The Fix: See the step-by-step process of replacing the BMS with a safer, more efficient design and the adjustments needed to accommodate the new hardware.
    * First Road Test: Witness the tension and excitement as we take our upgraded system for a test drive in the parking lot, preparing for the open road.
    Learning Points:
    * Importance of precise voltage management.
    * Innovations in our new BMS and generator setup.
    * The intricacies of prototyping and rapid iteration in tech development.

This is exactly what prototyping is for. If it don’t break you are not working it hard. When it does break you fix it and the issue that caused it. Now you have a better truck because if it. Kudos on the break line air.

Guys I love what you're trying to do but use the electrical insulation gloves properly. Please. To put on gloves
Step 1 apply talcum powder to the insides of the rubber gloves.
    Step2 insert hands in glove
Step 3 insert the rubber gloves into the leather gloves that came with the rubber gloves.
    Then do work.
The leather gloves are of vital importance. They absorb the damage from sharp edges and the dirt and grease that can be found in the electrical field.
You NEVER work with just the rubber gloves. The smallest pin hole in the rubber glove and it is no longer rated for high voltage. High voltage needs only a hole from a hypodermic needle to jump the insulation of the rubber glove and make contact with your skin. If I had seen any of my electricians do what your man did. The gloves would have to be sent off for recertification. I know you're just loggers and field mechanics. But high voltage must be treated with respect at all times.
So always keep the rubber gloves in their plastic bag. These rubber gloves must be clean at all times. High Voltage will find a path on dirt.
Now I assume your voltage is 480v 3ø Y which is not high enough to cause most of the issues I've stated. That being said follow to proper safety rules on using these gloves. Because you are using a tool use it in the manor it is designed to used. If you're higher than 480v then.what I've said is vital for you to follow. Finally if you're over 480v buy a High Voltage tic tracer. On voltage over 600v we use only high voltage tic tracers because the voltage will explode a multimeter.

Bump this up, you only need to kill or maim one tech to regret it forever, and EV stuff has more than enough power to end you instantly. Get a class taught to the team, and refresh once a year.
Also, while on the topic of safety, does your shop have an emergency protocol for battery fires? Cuz it'll happen, that's just statistics, and you need to be aware that lithium batteries won't extinguish with an ABC extinguisher. I'm curious what a big shop can actually do to keep it safe, cuz on small scale stuff I've had to resort to "chuck it in the yard and wait."
Fantastic work btw, very nice trucks.

Another locomotive inspiration for ya, locomotives will "crowbar" the high voltage systems when you access the high voltage cabinet with a door interlock. This will tell the computers that the system is also discharged, and you can follow a flow chart if the computers are inaccessible to verify high voltage systems discharge much like you did manually.

Those battery disconnects, is there a chance that it could allow the 2 batteries to connect to a common bus at 2 different voltages. The switches seem to run into a common bus bar at the angles i see. From what i have seen that could cause a dangerous scenerio where the lower battery tries to get charged by the higher battery if there isnt some sort of protection. Am i wrong?

In the future, say "the generator runs at constant RPM" instead of "at 1 RPM" 😂

"The generator runs at 1 rpm", probably should say a set rpm, or a fixed rpm

Could a large capacitor between the generator and batteries smooth out the drops?

From what Chace said at the beginning about the voltage drop from the generator taking a load. Couldn't you simply use a loop PID on the generator RPM so that when it takes a load, it will automaticly readjust itself at 1800 RPM. Instead of it being a constant ? There is a PID ready to use in the plus 1 Guide that you are using to program.

I was just wondering if anyone here has heard of Dynacert its a Canadian company aswell. I feel like if their product works it would be a great fit for your project.
It is supposed to make cleaner and stronger combustion with hydrogen and oxygen it produces from electrolysis.
Just an electrician not a diesel mechanic.
