You might also consider hot gluing the new plate to the top of the old one in situ so it stands proud. If you clamp it in place then you can raise the spinning blade through both plates thus cutting the top one.
09:35 why not start with the plate flipped over and cut the slot in the topside first, then you can flip it over the right way round and cut through the underside, that avoids having to rout the channel in it ;)
The blade doesn't go low enough, even when flipped over it will rest on the blade. However when I'm batching them out I use a different method, that's not as safe hence I did not share it.

Excellent! Nice and easy, and the table saw is even the same as mine! Why had I never thought of using a flush trim bit to match the existing plate? Genius, keep up the good work 👍👍
Hi Tomas! thank you for this! it was exactly what I needed. I also have evolution table saw but as I am 162cm high, it is quite high for me. is there any way i can lower it down? thansk!
Thank you so much for doing this video. I live in South Africa and we get almost the exact same table saw just branded a different name. I have also found the plate insert to be pretty poor and flimsy. I lve actually had the end of the timber, once pushed through the blade, it almost pinches the Timber and angles the cut as the Timber is being pushed in towards the blade. I will definitely attempt this. Thamk you again
nice video. tried making a couple without success. As you need to route out the thin lip you really need good quality plywood. I am going to try now with some hardwood which should hopefully bring success. Another thought, how about just getting perspex of the right thinkness and then no routing is needed. Would it be strong enough?
Hmm the perspex could be not thick enough and would bend too easily under pressure plus not sure how it would cope with potential heat build up from the spinning blade. It could become too flexible from the heat generated?
Hi just wondered if you fancy doing a router insert plate for the rage 5 s would be interesting to see what you can come up with Thomas. Rage 5s is very rare at the moment and i plan to purchase one from machine mart on the 16 of June 2021 when they are being restocked at £289.00
Great idea for the insert plate! I need to build one myself because the plastic one just broke.... Could you please tell me the size of the little washer you used for the locking mechanism? Is it 10x10 oder 20x20? I can only find 20x20... Thanks in advance!
Hello Thomas. I would like to ask/sugest if you can do a video of a zero clearance insert plate for your Evolution Miter Saw. Thank you. Regards from Portugal.
@@pasaraiva hi, I started to make it but I can't take off the original plate. It started to brake as I was pulling it away. So I left it be. Did you managed to take it off?
Hmm z pewnością na ich stronie z UK. Nie wie czy wysłali by bezpośrednio do PL. Ale warto też spróbować na polskim Amazon. Jednak ja bym polecał zrobić swoją 😅
I made one of these but instead of the lugs and locking mechanism I just drilled a hole through the wooden plate and the metal lip underneath tapped the hole in the metal lip with a 4mm tap and fitted a 4mm machine screw through it. Better still would be for Evolution or any manufacture to supply a zero clearance plate as well as the original. I can't think why they don't??? Thank you Tomasz. Great video as usual.
Worth mentioning that the current plate that ships with the Rage-5S has a little vertical ridge underneath about the width of a lollipop stick. It is shaped to cover a gap under the plate to stop dust getting it. You might like to glue something on that.
I am assuming that there is such a large opening in the original insert plate around the blade to allow the blade to be tilted over for bevel cuts. How can you tilt the blade with your zero-clearance insert?
Hehe I've not made one yet as I can't take the original plate off. Not sure how it's mounted on that mitre saw. Some sort of clips I guess but so far I only manage to break the plate slightly so I stopped trying to take it off.
Brilliant video Thomas very informative,. perhaps instead of glue use double sided tape ( I know Ice mentioned this before, it may be to late to change this demo) perhaps you could do a demo on how to use double sided tape as an alternative to glue . I have used to to hold a few things and I'm 85 and find it difficult to hold stuff with one hand and using a screwdrverdrill in the other due arthritis. I'm going to install a led batten fitting on my shed roof which a step ladder is necessary so I putting double sided tape to where I want it and just push the fitting onto it enabling me to screw it to the roof I'll send images if that is permitted. Thanks for inspiration Mike
Used a label engraving material incorporating a layer of Aluminium. This matches the depth required for the plate and has almost no give. Have marked inner and outer edge cutting lines and used it white side up. Have considered safety colors but white works much better in practice. Keep your hand out of the white area whenever the motor can drive, easy. Had problems with alignment of the table flatness and the blade. These were adjusted optimally using the screws above and below inside, now good enough for most jobs. Love your videos, keep them up, excellent worl, many thanks Casual DIY. Well have you bothered to check how mamy years ago this video was made? Maybe just maybe after so many years my Etsy store is no longer active. And no, I don't make those inserts anymore. And I don't get any notifications from Etsy as I have nothing to sell on it currently. So maybe rather than venting your frustrations on a comment section on RUclips you could just take the same amount of time and drop me an email with a question, rather then just running with some "assumptions". And no I'm will not delete the links as they are in few hundreds of my videos. And usually people if they can't reach me somewhere they just email me. All the best 👍
