- Introducing our next Knucklehead Garage Project Vehicle. We are taking the Biggest SUV ever built and making it into a capable overlanding off road vehicle. That's right Project Towverlander is starting as a 2000 Ford Excursion 7.3 diesel powered beast. This Ford Excursion Overland Build is not going to be easy but we are up to the task. First let's talk about why this Mega SUV is awesome and what makes this the perfect Overlander Build for our needs. Then we will talk about the downsides and weak points of this 4x4 behemoth. The Ford Excursion Off Road Capability is definitely lacking. Finally we will discuss how we plan to go about this diesel excursion build and what all we want to do to it.

@@BustedKnuckleVideo , I want to make a custom 1960s or 1970s Ford F-250 or Ford F-350 non-dually long bed crew cab and make it into a super luxury custom SUV because, to be honest, Ford and Chrysler should have had the courage to challenge GM, Jeep, and International Harvester in this regard, as it would have been like one of the best vehicle wars of the 1960s and 1970s.
My 2001 F-250 4x4 has the following upgrades: Icon Vehicle Dynamics for suspension upgrades. Redhead steering box. Full Force Diesel injector/turbo/Hydra combo. Riff Raff FRX. FASS lift pump and filters. Adrenaline HPOP. Banks intercooler and cold air/dry filter. Mishimoto radiator/trans cooler. External spin on transmission filter.
I went from 14+ second 0-60 and averaging about 15 mpg to 8 second 0-60 and 18+ mpg. The transmission and converter are still stock and at 200k miles that will be the next upgrade but for now I daily this truck, tow skid steers and tractors with it and couldn't be more satisfied.

My dad's got a 2002 Excursion with the 6.8 gas, tows anything u throw at it and can seat 7 with the Limited Ultimate Package, also has a DVD player for the rear passengers. Nothings ever broke on it and its been reliable since he bought it used in '04. has 180k rn and still climbing.

I drive a 2000 Ex 7.3 and it’s set up for overlanding, full solar system, 8in on 37s, drawer system with pull out slide and bed system, diesel heater, all the goodies. You will love it! Keep us updated.

7.3 Excursion...best SUV body/engine combination ever. Add a mild programmer, upgrade the air intake and filter (AFE) and you've got it made. 208K miles on mine and still running like a Swiss watch. Excellent fuel mileage too.
We added a few more things to make a reliable 500hp 😜

Looking forward to this build! I wanted an SUV to be a people mover, but wanted a truck for the hauling capability. When I first discovered the Excursion, I knew that I found the best of both worlds. Love my Excursion and am gearing up to customize mine. Best of luck with your build.

Sooo as an excursion owner, change out the lift gate struts to the 2wd ones. Then it will actually lift enough to not bash your head. And husky floor mats. Then i v/b code springs. Tho you may want something diff for offroad. I also like timbrens in the rear for towing
We plan to lift the entire vehicle so we won't be needing the 2wd struts but that is a good tip!
The strut are a good tip. But after we lift the truck, the gate will probably already be too high for my tiny wife 😂
Heck yeah! I'm working on a similar build. Overland Excursion. Going lightweight with mine. Chose to go 5.4L supercharged. Same power as the diesels with less weight! Maybe I'll post some videos as well. Looking forward to your progress!

Swap the front axle out for a beefier coil setup out of Super Duty.
That is the current plan. Maybe a Super 60
Not worth it unless you're doing serious off roading. You're better investment is wheels and tires. I recommend 37" A/T tires on 20's. Unless you're doing a lot of heavy off roading coil conversion is not worth it. I own a 2003 and just upgraded my springs to 2650lb from the 2050 stock springs and went with Bilstien shocks. Rides like a caddy on 37's and can do anything offroad I need to do. If you just want to spend the money then go for the conversion. Just MHO
the conversion solves a few issues and will ride better and perform better offroad

Going to be awesome to see what you guys do to this. Depending on how much lift you want you should check out the superduty spring conversion, helps fix a lot of issues.
Going a little taller and a little softer. It’s a good swap for street use, but a little stiff for off-road.

@@jaminseat6701 check in to the v codes for the front, and normal c for the rear, thats what I just did on mine really happy with the way it drives. rides as good or better then factory.

Old Griz your owner’s manual might say 12k, but I’ll put 12k behind this Excursion and tow laps around you. You’ll spend more time at the gas pump than on the road 😢

I would like to recommend that you add in Amsoil oil bypass filtration system. Because the 7.3 and the 6.0 both use an injector that is fired by oil, clean oil makes a huge difference in how smooth it will idle and better throttle response as well. Not to mention the cleaner oil would add a lot of longevity to your engine as well

Excursions are LITERALLY tanks! My family had one when I was a teen. Drove to to Florida from Indiana, around in Florida, then back to Indiana. (Mind you we were in fl for almost a month) on a front end that was literally falling off. It was the 7.0 liter v10 though. Not the v8 diesel.

Love it, miss my 03. Oh, an 05+ SD axles are NOT super D60's, those are in the 450/550 trucks. Do the 05+ axles for the coils and arms, it would be sick.

Hey busted knuckle!!! I seen a excursion in Tennessee around Nashville early this year and that thing was lifted and at least on 35” tires had led light bars on the front and roof. The diesel made a huge amount of turbo spooling as it took off. I’m 6’6” and I’d say I’d need a boost to get inside the door. Lol. Don’t know where your from but tvat ford was definitely the ultimate excursion.
This one should turn some heads when we are done with it.

I have a 05 Limited, 6.0. It's migrating to becoming my overlander. I was looking at LC/LX 470's but they really don't have the space I am accustomed to with the Excursion. I will be following your build to see how it develops.
Funny, I owned an LX470 and this Excursion at the same time. The first time I took one of my sons (I have 2) camping and off-roading, I knew it didn’t have enough room. I pack like a woman, I need capacity!

On the rear lift gate, they offer a 2wd and 4wd variant, 2wd struts push the rear glass higher so you don't bash your head. My excursion is on 37's with an 8 inch lift so I haven't worried about that too much lol
I wish I’d known earlier. But just like you, once it’s lifted, it won’t be an issue anymore.

I bought a 2000 with a V10. My mission has been similar, with a smaller budget.
philosophy- keep it simple. I started with this:
F350 leveling springs and rear suspension.
35" tires.
2011 ford e-locker.
Huge improvement. Next will be bumpers and sliders.
Nothing wrong with the V10, you can buy a lot of fuel with the $$$$$$$ you save not buying the diesel. Keep it up! Sounds like you’re on the right path 👍

International T444E Water pump. Used in school buses and industrial applications. The water pump has an integrated spin on filter housing. Stock 6.0l transmission cooler is a huge upgrade too.
I’d never seen the filtered water pump, that’s interesting. Looks like it would interfere with the power steering pump though. We are definitely upgrading the transmission cooler. The factory cooler is a joke.

I dont think anyone have addresed the transmission, but with bigger injectors you might as well get a built transmission. If you install an upgraded trans cooler and your transmission goes south, you would have to replace the cooler again. You might as well check your connecting rods, whether they are forged or pmr. It is not recommended to go over 400 HP on pmr rods and 500 on forged, therefore you are somewhat limited on the injectors. Anything bigger and you will end up rebuilding the engine as well. But regarding the transmission and bigger injectors , at least the valve body upgrade is a must.
It’s a 2000 so it has forged rods. These transmissions are pretty solid as long as you keep them cool and don’t go crazy with the engine. The 2000 model had the tiny external trans cooler and no cooler in the radiator, so the cooling needs definite attention. I think the torque converter and VB will keep it alive. I generally run pretty light tuning and only mash the skinny pedal when I have to.
I ran stage 1.5 single shots on my stock trans with over 300k on it with no issues.
2011 and newer front, new style mirrors, f250 or 350 front frame swap, interior swap. That's my dream truck!

I have the exact same rig. Always wanted a Kelderman air suspension. I did the X/B spring swap and it tows much better than factory which was scary as hell. Duel Beilstein’s up front and single on the rear.
I think the X/B code swap is the right move for most folks. I just need a softer spring for off-road comfort.

I like the Excursion. I think the Suburban 2500 with 8.1 big block and 4.10s was rated for 11k or 12k towing.
You’re correct. The Suburban guys let me know that real quickly. I’d still be more comfortable towing 12k behind the Excursion though.

Love my excursions, she’s gonna need new springs for sure those trucks are so heavy the springs go flat after 12 years, also you can order 2 wd rear window struts so that back window will go up about another 2 or 3 inches. Put a rancho dual steering stabilizer bar on the front end it will change the handling and driving abilities tremendously. Definitely upgrade the radiator and inter coolers to mishimoto noticed a major difference on the engine performance. You can do a 2005 ranch hand front bumper just get the 05 front clip swap comes with the new modern look and you can get the massive ranch hand not the smaller one from 2000-2004.

I have a one 7.3 2001 model but I would like to change a standard automatic transmission (4R100) for a manual transmission with a 6speed 👌👍 and keep everything original it's a great truck 👏👍👍👌
Why do you want a manual? Hard for me to sip my coffee and shift gears.
shifting gears off road adds to the challenge
I've owned my 2000 Excursion 7.3 Limited for 10 yrs and love it. The only downside is my ride is a 2x4 which really means its a 1x4 as only one wheel does the brunt of the work to move this beast. I would love to convert it over to a 4x4 but can't justify the cost. I am also in N. GA and my ride has always been a N. GA truck.
Get you a nice posi or locker for the rear so it'll be 2wd, you'd be surprised how much better it will go
A good posi unit works wonders. But I have had mine stuck in my yard, with a limited slip rear, in 4wd...

Diesel is the only way to go
They blow spark plugs out of the heads periodically, but they can be repaired without too much fuss. The 5.4 is slow and the V10 is thirsty, but they are good trucks, and cheap!

Hope to get a reply. Born and bred around 4x4’s but want a better list of things to bring with. Maybe you guys can put a video together on basic necessities for tough wheeling and things you guys have found useful on the trail. You know, for inexperienced wheelers like myself.

Love our Excursions they are work horses. One Triton V10 almost at 400,000 miles original engine and transmission never had issues. Second is a Triton V8 almost at 300,000 miles and same. Gas prices right now suck though lol.

@@Adventureswithbecky I know, but I have a diesel. I might be a diesel snob, but I think the gasser Excursion are great trucks also. It’s all about individual preferences and/or needs.

Definitely tuning in for content but man I wouldn’t have paid $13,000 for it great truck though 7.3L is bulletproof other then the oil coolers no issues what so ever
They are pricey when in good condition.
They are for sure!! Especially now it’s sort of like fossil hunting for 7.3’s in mint condition! So I get it.

U should go to a s369sxe turbo or a s372sxe that definitely would wake that 7.3 up
better turbo and injectors would be great.
