as a tip for light diffusion: line the inside of the tube with aluminum tape (muffler tape) which is shiny and will reflect all the light inside flooding the tube more evenly.

Thought I would add here that there are folks who are successfully vacuforming EVA foam. One guy says he has formed up to 10mm foam. Probably wouldn't have been a lot of use on this helmet but sholder caps and such might be a time saver.
We made it by drawing references on a lycra bodysuit, cutting it apart at the seams, taking a picture of the pieces, drawing a new bodysuit in photoshop, getting the design printed on new lycra fabric from Spoonflower, then sewing a new bodysuit. It sure was a learning experience! There will be a video about the process in the next few weeks.

Rit makes their own dye for synthetics that works well on PETG. It's similar to iDye Poly. Regular Rit dye, meant for natural fiber cloth, doesn't work very well on PETG.

The closest thing I can think of would be TNT Cosplay Supply's foam dowels, which could easily be shaped into a sphere: tntcosplaysupply.com/product/eva-foam-dowels/ But if that won't work, there is glue available designed to work with styrofoam: amzn.to/2L46uKp
I wish I had been smart enough to use ABS and a lot of infill last time I went to make a lens like that, my buck half-melted and left me with a vacuum formed disaster :)
Punch a hole (the size of the vent curve) on each end of the vent and cut a straight line between the two tops, and two bottoms, of the circles. I learned that from Bill's Jade Rabbit build in his Foamsmith 2 book :)
I'm coming to the conclusion that if I want to do anything regarding Mecha cosplay I have to spend mega bucks on 3d printers and vacuformers....oh well

A friend who was an optometrist told me they commonly die sunglasses with Rit dye.
