    Legend has it the reason the piping wasn't welding right is because you were stood on the gas line. :)

    Tip to drill metal (as other materials also) always start with smaller diameter drill tips and gradually increase diameter.

    You can sharpen drill bits with a simple angle grinder
    120 ° to 130 ° tip angle is what you need.
    Keep it cool.

      I use my dad's drill bit sharpener he got off tv like 20ys ago and its awsome and in most cases better than new .

    Hey, great vid but:
    At 5:10 it looks like you are fastening aluminum brackets to a steel one. It might corrode.

      Stainless steel to unpainted mild steel. I'm gonna get the whole thing powdercoated when we pull the engine!

    Tip for tig when you Weld something hollow you have to fill it with your shielding gas or else regular air will cause porosity coming from inside the pipe

    Caleb I'd say that your problems welding the intercooler piping is possibly that you got cheap tubing

    If you have a High Frequency Ignition on your Tig Machine Use it to break up the Oxides on the aluminum before you begin welding

    Tips for tig welding aluminum:
    When welding two different size pieces (radiator -> mounts) it is important to heat up the bigger piece a lot. Thin aluminum has a tough time distributing heat all over the piece, some times I use a torch to get the whole piece hot. 90% of the time more heat spread out is better.

    If you want an easier time drilling, get a decent name brand set of cobalt drill bits from amazon. They last much longer compared to normal bits and do excellent drilling harder metals.
    Cutting fluid also helps, and drilling holes larger than about 1/4 with a pilot hole first.

    Aluminum welding is tricky, it’s a heat sink and it puddles/melts at a much smaller temperature range than steel. You need to sink a lot of heat into the rad and less into the bracket because of the vast size difference. Once the puddle begins on the rad bring it over to the bracket and you should be good. Keep at it boss !

    If your drill bits are getting dull, your using them wrong!.
    I have used the same bits for over 5 years now, and I sharpen them two or three times a year.
    They will last if you are using them correctly! Low speed, lots of cooling paste while drilling and let the drill do the work, rather than pressing the drill into the material. Just a little tip. :)

    If you want to stop your drill bits from dulling, use cutting oil. Less heat generated and an easier cut. Whenever cutting pipe, try putting a sodden dowel in the middle. It will stop the pipe from rounding out.

    If you want some low engine temps, check out; reflect a gold. It's a great heat resistant wrap! Loving the build dude, I've watched since the video game days.

    turn your frequency up on the welder, also for dirty aluminum like that you can turn your balance to more postive for more cleaning action

    Release the pressure on the drill, let the drill bit do the work and keep it cool with water or oil, it will prevent your drill bits from dieing 🙂

    try using cutting lubricant or at least WD40 when drilling to keep your bits from dulling after 2 uses. Also the nitride coated drill bits from harbor freight are absolute trash. get high speed steel bits or high carbon ones, but they're more brittle so a drill press is recommended.

    Maybe something to try for the brackets. Swivel the bracket out of the way and use a torch to heat up the radiator a little bit. Flip the cool bracket onto the warm radiator and arc up on the radiator then walk the puddle over to the bracket and weld it up. Looks like the radiator is dissipating the heat really fast and the bracket is melting before you can get a puddle on the radiator.

    you have to get aluminum super clean and fairly hot when welding aluminum, i would suggest blowtorching your aluminum before welding because it dissipates heat so damn quickly, double checking gas flow and make sure your tip is basically new and you should have a much better time. Great video though, love seeing this car get some love.

    Hey Gingium, I haven't been home in a while, but I don't know if live in the same place that you used to a while back, if you do then we now live 2 houses down from each other. I'd love to kick back and drink a beer with you. I love your builds, I was building a 2010 Audi A4 2.0T, but it was totaled a few weeks ago. I used to show all of my friends your house whenever the Miata's were outside. I'd love to hangout or even help out one day. I won't be home for a while because I'm stationed in NC.     Gingium as far as the welding part of the video don't feel too discouraged about it I can tell you that welding is about fucking up a lot when you're learning. I can give you a peice of advice in that trying to weld thin gauge aluminum to a thicker peice like the radiator is an uphill battle, the thermal conductivity of the radiator is gonna keep it cooled while the thin edge of your other peice will be eaten away.

    The gas used for tig welding is heavier than atmosphere I believe which is why you had trouble overhead?? Possibly

    Bro you gotta use some lubricant (even WD40 helps) when drilling metal to help keep temps down and to mainly help save the life of your drill bits. don't be lazy and skip lube, it makes a huge difference in the lifespan of bits.

    Looks like the PCV or the breather port on the Valve Cover is not connected, could that an issue when idling? The one the goes into your intake piping?

    What kind of brush are you using to prep the surface of your aluminum? It looks like your welds are contaminated. When I weld aluminum, most of my problems were traced back to contaminated or alumnium that wasn't cleaned enough with a stainless steel brush. I totally understand your frustration though! Aluminium TIG is a whole different animal in comparison to steel TIG. Keep working at it, your practice welds look very nice. Hope this helps

    you couldn't weld on the radiator because it still had some leftover fluids at the bottom and it was colling down the surface area, therefore, it wasn't heating up the surface enough to melt the two surface together

    You should try and get some matco hyper step drill bits. They are super nice. And you can warranty them if they get dull or break. There is only one row of bits in the box they won't warranty and it's just the small ones. But from experience they rip.

    ever held a flame to water balloon? i think that's why the radiator doesn't weld to the tabs. the water is keeping the aluminum to cool to melt together. just a theory tho

    When you throw metal, if it was magnetic, it reduces the force but I doubt that that would be the reason....

    Unpainted intercoolers are cooler (by temperature), but the difference is soo little it doesn't actualy matter

    For drilling metal consider using wd40 or some sort of oil to help extend the life of drill bits

    Did you change your tungsten to support aluminium welding? And i think the gas needs to be changed to 75-25. 75 argon 25 c02

      Actually, when TIG welding any material (steel, stainless steel, or aluminum) you want to use 100% argon or a argon helium blend if you need more penetration. Tungsten does make a difference too, personally I like using lanthanated tungsten for low amp starts/welding. I have 2 years welding experience.

    You should get one of those blow off valves that do the little whistle, like for example the GReddy Type S or one of those nice HKS ones.

    When you weld aluminum i always used a brass wire brush and then cleaned it with acetone or brake cleaner to take of any oils from my hands or from my gloves or just any residue that's what my 15 year old self did and yup im 15 but that's why you could not weld.......maybe or it could be just something else that's dumb

    you need to back purge that's why you got high porosity welds.

      Oh also the 6 speed trans/3.90 LSD in the NB holds way more power than the 5 speed/ 4.30 VLSD in the NA

    When you get the built engine will you have the funds to upgrade the turbo and manifold or are you just gonna max out the current turbo setup? Would sound rowdy with a equal length tubular manifold and a Garrett Gt550. But I understand is that is out of budget right now. Especially with the bus mishap.

    Gingium , you got anodized aluminum. It's harder to weld then regular aluminum.
