How to Cut Plexiglas

Commonly used as an inexpensive, lightweight substitute for glass, this acrylic plastic requires patience when cutting because of its proclivity to chip and melt.
Step 1: Measure the shape
Measure your shape with a tape measure or ruler and mark it with a pencil. New Plexiglas sheets are typically covered with protective paper. Try to leave as much paper as possible on the Plexiglas to minimize scratching.
Step 2: Prepare to cut the Plexiglas
Put on your safety goggles and gloves. Use the scoring knife to lightly score along your cutting lines.
Tip
Plexiglas shards can cut just like glass. Be sure to wear the proper shoes and sweep up the work area when finished cutting.
Step 3: Score and break thin pieces
Score the Plexiglas where you want it to break, and then line the sheet up along the edge of a table with the scored side facing up. Sharply bend the Plexiglas down and snap it along the scored line.
Step 4: Cut with a saw
Use a table saw or band saw when cutting through Plexiglas that’s more than ¼-inch thick. Clamp down the Plexiglas to prevent slippage.
Tip
Consider using special Plexiglas-cutting blades for your table, circular, or band saw, available at your local hardware store. The blades have many fine teeth and will minimize chipping, cracking, and melting.
Step 5: Sand the edges
Sand the edges of your Plexiglas when you're finished cutting. Use fine grain sandpaper for a smooth finish.

Just did this to replace a sliding window in the back of my 77 F-250. Clamps are crucial to getting that clean break. If you're using a boxcutter like I was, do at least three passes along your cutting line, and press down like He-Man on that little blade. As well, when it does snap clean it's quite a loud pop. I thought I burst my eardrum the first time.

Note to viewers: If you're going to cut plexiglass with the scoring method, make sure you follow the video correctly, WEAR SAFETY GLASSES. Because, if you don't score deep enough, you will wind up with an unclean break, and small shards of plastic sheet flying at your person.
Cut the basic shape of each blade in square form and use a dremel tool and sandpaper to sharpen the edges...
World War II planes? They still use Plexi-Glass for airplane and helicopter windows. Lexan is the more common acrylic actually.

Ah I didnt know the scoring thing wouldn't work if it was thicker. That's why it broke :D I didnt'have internet when i tried this before. Now I know. I was trying to tell my neighbor you can do this for a broken window instead of paying $15 for a small window.
how could you try them with out having the materials to do them?

@tiktian plexiglass is the brand name of methacrylate ... polycarbonate is all another matter.

So... you can just use the scoring method then... the rest of the video shows an alternative method to the scoring method?
Surely a variable-speed jigsaw with a fine-tooth blades works WAAAYYYY better than a circular saw?

LanaMuckraker it does not. I just tried a 21 tpi blade on slow and high speed and it chipped the plexiglass really bad
cause i've attempted the first step, meaning i've tried it, but never had the materials for the rest of the steps.

use a jigsaw - a saw with vertical blade which is pushed in up and down direction
For holes first make a hole with usual drill than continue with jigsaw...
I tried that but it kept cracking.

The fact tip was .... WWII planes ..... polycarbonate wasnt invented till 1953 by General Electric. The facts in this video are correct , plexiglass was used in WW2 planes.
