You guys have given me so many ideas for our rebuild of our 1989 Fleetwood Tioga Arrow. I had planned on completely gutting it to the frame and starting from scratch. I really like your aluminum frame and the monococ construction. I think it would be much stronger than the wood framing the camper currently has and have better thermal qualities. Not to mention it looks a TON better. I am really enjoying the videos!

I'm converting an ambulance myself here in The Netherlands. I think the construction that is used on my ambulance (the box) is really similar to your way of making the frame and panels. The Only difference is that the inside paneling is also aluminium sheets. Anyway, I really enjoyed watching, can't wait to see the rest of the build!
We were actually very inspired by the ambulance bodies! The issue for us is that here in the states they are usually only 6’ interior height and we are both 6’2”. Thanks for following along and watching our videos. Good luck with your build!

I have been searching high and low for information on an aluminum framed, foam core composite build and was afraid I'd have to make it up as I go. There's not a whole lot of information out there for building with materials that are easily accessible. Your channel is fantastic- I had to binge watch the whole series. Thanks for sharing the info! Also, Raptor Liner is the best and worth the mess! I've spent some time in custom manufacturing and sprayed it on everything from jet boats to dump trucks. However, when it comes to my own fab work or side jobs I reduce it 10-15% and use a plastic 3M Accuspray gun with a 2.0mm tip. With that setup, cleanup takes about 20-30 seconds and only uses 4-5 oz of acetone. The finish looks like satin powder coat and easy to get perfectly even, though it takes quite a few passes to get a good amount of mils.

Cool guys use toilet paper to filter the oil in their trucks. Also, I'm always paranoid rivnuts will spin when I'm torquing the bolt into them, especially when making them "Riley tight," like I would be inclined to do on those tool boxes. Looks like you are using quite a few per box, which can only help. How confident are you they will hold? And how is Riley going to avoid galling them since they're stainless?

You guys did a fantastic job on this rig! I noticed you were using stainless rivets on aluminum. Also on the bathroom stainless wall you used aluminum trim. Do you have any corrosion from them being these being in contact?
Thanks so much! We actually used aluminum rivets on everything. There hasn't been any corrosion between the aluminum and stainless in the bathroom, but there is a healthy bead of Sika between them. We did use stainless rivet nuts into the sub frame to hold the under body boxes on. I'm keeping an eye on those, so far no issues.
I would like to install a shower in our truck camper and can’t figure out how to make that happen and here you guys are making a truck camper. I hate you. No, I don’t! I’m just envious of your talents. Keep on truckin.

Not to be that guy, but you might want to rethink grinding down the weld beads on aluminum. Since the weld does not provide the same sort of penetration you get with steel, a strong joint usually requires the bead material.
I only ground the welds on the under body boxes and plan to keep an eye on them. I really appreciate you voicing your concern and thanks for taking the time to comment George!
The Tern-Overland seem like a great product. What made you guys head that direction? I know Bison Overland Campers and Expedition Upfitter seem to like them. I'm guessing the Scout campers might be using the Dometic. Can't wait to hear how the panels hold up long term. I'm curious to hear how the rivets manage. I know my buddy said for his build on a trailer he went with the stainless to avoid shearing. As for the panels truely a pain to buy unless you are a RV manufacturer. SAD really in this day and age! I tried a local company Azdel- and had no luck... no surprise there....lol Still on the fence which direction I'm headed for our Overland Truck Camper Build. Currently Aluminum is the plan. Just wish it was easier to buy composite panels locally. Nice to see the two of you are thinking out side the box with the overall construction. Thanks for the detailed comment! We considered a few different window options, and ultimately wanted a Euro style acrylic window. The Tern Overland lead time worked best for us given our short build timeline. So far we are very happy with the product quality. I want to caution you, there is a potential problem for galvanic corrosion using stainless rivets on aluminum. The aluminum rivets we used have a shear strength of 350# so it doesn't seem likely that we will see any shear issues. In this setting, the function of the rivet is really to act like a clamp while the Sika 252 adhesive cures. We looked at Azdel at one point in the discovery phase of the project. They were able to get me a list of distributors that carry their composite plywood replacement product. Do they also make composite SIP panels? Hi there! We live in a shipping container and Airbnb out the main house on the property. But we work out of the 2 car garage attached to the main house when we don’t have guests!
It's too bad you guys haven't switched to metric yet. For anyone that says metric is hard to use, please explain how one can defend using fractions over a decimal point...? 1/4, 1/2, 3/4, I get because we all use 25%, 50% and 75% but when you get into adding something up like 21-1/16", 3-5/32", 17-9/64" and 5-3/8", you really have to wonder why you hate the metric system so much. The sad part is that in the U.S., EVERYTHING is already running metric except the building trades. The automotive industry switched to metric decades ago. All science, medical, space program, aviation, military, etc. are all metric and it's costing the U.S. over a TRILLION dollars a year to run both because they are connected to the world for trade. Just imagine what that money could do if not wasted. Canada is officially metric but suffers as well from that in the building trades and person mindsets. Those imperial mindsets go to work in a metric world and bad things happen like being given the wrong dosage for something while in the hospital or crashing into Mars. In Canada back in the early 80's when Boeing had built one of their first, two metric management aircraft, an Air Canada 767-200 ran out of fuel an hour into a four hour flight because of just that, conversion error. Even though most building materials sold in Canada are in imperial measurements just as they are in the U.S., I plan out all my builds in metric. Drill bits are a bit of a PITA as are wire gauges but not working with fractions is so much easier on the brain. Haven't you ever thought that it looks really odd when you look at gasoline prices and they are shown as $4.99 9/10 instead of $4.999?
While watching the window demonstration I thought The Ramsey show was playing on my computer at the same time. Dig the music.

Bolts in rivnuts should be torqued to “just below the spin factor” tightness 😉. We used a generous amount of loctite to prevent galling!

Stainless rivnuts into aluminum could be problematic. They are far apart on the galvanic scale. Get that area wet and corrosion blossoms.

I have watched all the episodes so far and waited to ask this question, is there a specific reason for not preparing the door & window cutouts prior to the panel installation to the frame? Thank you.
We had not finalized a floor plan yet when making the wall panels, so we didn't know exactly where they were going to go!

It's too bad you guys haven't switched to metric yet. For anyone that says metric is hard to use, please explain how one can defend using fractions over a decimal point...?
1/4, 1/2, 3/4, I get because we all use 25%, 50% and 75% but when you get into adding something up like 21-1/16", 3-5/32", 17-9/64" and 5-3/8", you really have to wonder why you hate the metric system so much.
The sad part is that in the U.S., EVERYTHING is already running metric except the building trades. The automotive industry switched to metric decades ago. All science, medical, space program, aviation, military, etc. are all metric and it's costing the U.S. over a TRILLION dollars a year to run both because they are connected to the world for trade. Just imagine what that money could do if not wasted. Canada is officially metric but suffers as well from that in the building trades and person mindsets. Those imperial mindsets go to work in a metric world and bad things happen like being given the wrong dosage for something while in the hospital or crashing into Mars. In Canada back in the early 80's when Boeing had built one of their first, two metric management aircraft, an Air Canada 767-200 ran out of fuel an hour into a four hour flight because of just that, conversion error.
Even though most building materials sold in Canada are in imperial measurements just as they are in the U.S., I plan out all my builds in metric. Drill bits are a bit of a PITA as are wire gauges but not working with fractions is so much easier on the brain. Haven't you ever thought that it looks really odd when you look at gasoline prices and they are shown as $4.99 9/10 instead of $4.999?
