Fixing my slipping clutch on Suzuki DR650 (NOT a how to) |¦| Sum4Seb

    Had to replace my clutch on Suzuki DR650. We were out riding the other night and the clutch started slipping and had a burning smell. Coincidently it was right after trying Rotella T4. My uncle had upgraded his clutch a few weeks ago, so he gave me his used clutch that he took off, which still works and is in good condition. This was our first time tinkering with a clutch and is by no means a how to video (always refer to service manual). We took the bike out for a test ride after, and it works great! The clutch lever is stiffer and no issues so far. The bike now has over 70,000 kms with the same clutch. Good luck with your repairs if you attempt this.

    A few weeks ago I took part in The Great Australian Rode, travelling off road from the furthest point East on the coast of Australia, through the red centre of the outback to the furthest point West on mainland Australia. Byron Bay to Steep Point. On the 2nd day my clutch was damaged on a swampy muddy road that turned into a clay like substance in torrential rain. My clutch was slipping all the way to Birdsville until our mechanic Was able to do the same thing. He used half of the plates from another bike that has its clutch replaced. That evening I was able to take the bike out onto Big Red which is the largest sand dune in Australian located on the edge of the Simpson Desert. We spent the evening racing up and down that. My clutch made it al the way across. There were other issues along the way, including a buckled front wheel and the bolts holding my handlebars on, snapping in half in the desert , which I temporarily fixed with zip ties to get out. NOTE The mechanic added a couple of thin washers between the bolts and the springs to compact and secure friction as the plates added we taken from a damaged clutch.

    You need to review your oil you have been using. Remember to measure your clutch plates as it helps diagnose issues

    just opened mine up to check it at 58,000km. I felt a slip pushing it hard in 4th gear (140 km/hr). It is possible I hit a rev limit but noticed my free play was gone so thought I should open it up. What I found was the first friction disc was glazed/ blackened but in spec and all other plates were in great condition with lots of material. Springs were also in spec. I found measuring the springs to put the whole spring in the caliper gave best results and measuring plates on an angle (as opposed to caliper pointing to where the centre of the plate would be if it wasn't hollow) to ensure it is measuring meat on both sides of the plate since the pads are not right across from each other on the plates. I'm just going to replace the first plate. I grabbed a machinest square from Home Depot and checked tiles for flatness and bought a smooth flat glass tile to check for warpage. They all look good. One word of caution because I did it was the clutch spring torque is so low it's really out of the effective range of a 3/8" torque wrench even though the numbers went that low. I snapped a clutch spring bolt with wrench set to 10NM (7.3 ft-lbs) of torque on it and will replace all of them tomorrow if the local dealer has them and buy a good 1/4" torque wrench for all the light torque stuff on bikes.

    I was talking to some guys at a moto shop about my clutch recently... They said that Suzuki changed the clutch plates for the 2012-14 models and that semi-synthetic wore them out far too quickly. 10 customers returned with slipping clutch problems in a very short time span... or something. Not sure how much truth there is in what they had to say, but thought it was interesting. I'm assuming your Drs are a little older though?

      Hi, yes mine is an 02 and Summer's an 03. I was trying Rotella T oil because everyone swears by it and my clutch started slipping on the first ride... switched back to the Castrol 4T 10w40 oil because I never used an issue with it. Rotella works out to $2 a litre so it was an appealing option. I have my old clutch soaking right now because it looks fine physically so it will be a good back up 😀

      jajajaja pues creo lo mas importante es saber que se necesitan 7 libras de torque al momento de ajustar los resortes del embrague y presionar en forma de cruz, tampoco entendi nada jajaja solo esa parte. saludos

    My clutch cable was way too tight and by the time it was caught and adjusted the clutch is now slipping pretty bad. Have a Barnett clutch replacement kit I ordered but they did not send that inner steel plate or wire. Is it necessary to replace that inner plate and wire?

      Hi, I was basically in the same boat as you. Didn't have the part on hand and didn't want to wait so I decided to continue without changing it and I rode it for over 20000kms without any issues. I didn't see anything regarding that specifically in the service manual either (pages 3-13 & 3-49) Sorry I couldn't be more help, goodluck with your install. Cheers 😀👍🍻

      ronenfe Hi, I didn't want to lay it on it's side for the oil not to come out... so I raised it just enough to not have to drain the oil.

    The manual says one of the plates should be a number 2 plate which is different than the rest 7, do you know anything about it? I only got 7 in the EBC kit

      ronenfe Hi, off memory I think that's the last plate that is secured to the clutch basket. Double check pictures on forums to make sure. Let me know how you make out and good luck!

      I found out I've made a mistake. They provide 8 friction plates and 8 steel plates, one of the steel plates is thicker. The friction plates are all the same. The problem is I broke one of the teeth of the clutch basket. I'm going to use with a missing tooth I guess.

    A bit of unsolicited advice (take it or leave it) ...
    It is important to use motorcycle-specific oil (only) because most all automotive oils contain various amounts of various detergent agents. This can cause unpredictable performance from the clutch and (maybe) the tranny because there is one, common pool of engine oil which is shared by both. The weight of the oil is also important. ... Ideally, you should always use 10W40 *Motorcycle* oil and it is best to use non-synthetic oil and to avoid any other oil additives. In a pinch (on the road) you may very well use auto oil, or synthetics, without any noticeable or detrimental effects. Surprisingly, even most small auto-parts shops sell 10W40 Motorcycle Oil (and chain lube). ... Automotive gear oil can be used as chain lube, if chain lube is not available (or too expensive).

      phrankus2009 Completely agree, I had done countless hours of research and that oil had all the right certifications for wet clutches but had recently changed the formulation... I will continue to use the cheap Castrol from Canadian Tire. Works good and cheap 😎 The other oil worked out to $2 a liter so it was worth a try instead of $6.99

      I've been using Castrol 10W-40 in my DR for years. Never had an issue. It meets all of Suzuki's specifications.

    Nice work. Just one little thought: I'm totally against performing anything mechanics while wearing flip flops... but you didn't even wear flip flops!!!
    Safety on the highway and out of it. That's the best practice for a motorcyclist.

    You omitted quite a few key details , for someone doing this there first time to much info was left out . For instance the lock ring removal and install GET A NEW ONE .

      Sum4Seb fair enough , I wasn't saying your video was crap or anything just that since there isn't but a few videos regarding the dr650 clutch replacement it would have been nice to see a detailed video covering the entire process since I just replaced mine using what I could from your video. Good video anyhow and safe riding , have a wonderful day !! I was successful in the replacement and glad I got a new lock ring something that I gathered from one of the other videos but install I figured out myself tucking it into the groove with a flathead screwdriver!! Back on the road and couldn't be happier!! I went with the EBC clutch and upgraded springs!
