Great explanation. Came here because I tried using my drill to mix some mortar, and it started to smoke. It still runs but seams to have weakened in its power and smells when I turn it on. Doesn't seem to smoke, but haven't tried running it too much either. It's almost brand new. Should I still check the brushes?
I have a dead spot. The drill will start 9 times out if 10, but on #10 I have to frank it manually to get it started. Works fine once I get it going, as long as I don't stop. Cleaned the brushes, trigger, housing, still happens. Any ideas?
I thought the brushes were bad but actually the transmission was jamming The drill. Found the rollers in the front transmission not staying in place. Still trying to figure out why.

k, but what if it's smoking while at relatively low RPMs and not under any load?
That sounds like the armature has been overloaded which damaged the insulation around the windings. Once this has occurred the motor will smoke whenever it is turned on due to the short in the windings. The armature will need to be replaced. -Mark

What is wrong when the drill case gets hot as it sparks and starts smoking and smells of burning???
That is usually going to be a burned up armature. In some drills the armature can be replaced on its own, in others you will need yo replace the motor assembly. -Mark
Had the same problem on my Bosch, took the motor apart (removed brush assy) and cleaned - was the armature - needed new motor
Sparkling is normal. Will happen in any speed. The smoking is an issue tho
