- In this video I repair the rusty sills on my campervan. I try my hand at welding for the first time for my upcoming MOT. It's the first time I've ever welded, so it's been a learning experience!!!

My dad's whole career was welding, i showed him your video, he said in his Yorkshire accent "Great Job Lad", so there we go :)

Thanks @@VantasticIdeas, I've had my girl for a good 10 years now and love it dearly, it was in storage parked up for 4 years and after some new tyres and a fresh battery she started on the first turn of the key and drove home fine.... just some sills and arches to weld up and I will be good to go off on a new set of adventures - you are never too old to have a happy childhood!!! 😁

Synchronicity, I am about to embark on some welding of the inner sills and under the OS front arch on our Peugeot Camper. Your video insired me. to progress. The 'have a go' attitude is one worth going with, especially when little independent garages are now charging up to £75 per hour. When you factor in the costing and compare to a garage, it is a winner outcome, as you have investment which pays for itself almost immediately. Thank you fella.

It's 100% one of the most rewarding things I've done. When you start the welding journey you will yearn to weld any two bits of metal together :) It's daunting and things can go wrong, but give yourself plenty of time and practise as much as possible. There's so many other projects that the welder will come in useful and it really can pay for itself straight away. Cheers 👍

I did a very similar jod on mine, such a tricky place to weld. and I just jacked up the van onto stilts, back and neck breaking. Well done mate!

Good job. You'll find many mot testers are reluctant to pass repair welds unless they are seem welded though. I know factory is spot welded but the argument is repair patches should be seam welded.
Thanks! I had read that before starting this and I did seam weld a few areas (mainly the rear portion). I did like using the plug welds where I did as they were coming out really strong (with good penetration) and seemed to be inline with the factory welds as you mentioned. I was preparing myself to have to maybe seam weld a few of the parts if the MOT mentioned it, that's why I hadn't put waxoyl on anything just incase!
I will go with your advice when I do the next parts as there is more to do. Cheers 👍👍

give your self a pat on the back young man. a tip for you. get some scrap metal and just practice welding. try and use some treatment on the bare metal too, to stop it from rusting on the inside. good job . well done.
Thanks!! I started spraying the parts with zinc spray and I have got some cavity spray now. I agree with the practising on scrap, it’s a steep learning curve lol. I found welding to be incredibly enjoyable, luckily with owning a Bongo I’ve got a lot of welding to do 😂

I actually bought some for this job, but ended up making my own as I wanted a slightly longer bottom part (and they don't sell the cill shape for the rear of the van as far as I know). They are a good fit though so would recommend them.

Hi, it did pass (I added that at the end of the video so you can see how it worked out). It's actually passed for a second year as well just recently!!
I think it was 1mm thick, 1.5 would have been nice, but I used what I could find. The 1mm was nice and east to bend into shape so was pretty good to work with, just tricky welding.
Tips would be to watch a professional welder do it and not me lol!! I think the main tip is to use the lowest amp and a really low speed setting on the welder. Then buy extra metal and just practise over and over, also take your time and don't concentrate the heat in one place with your tacks. As you saw in the video I changed welder as it just wasn't working out. I've recently bought some SIP wire which has improved the welding experience yet again, so I'm confident I could do a better job on the next round of welding. Good luck!!
That looks like a really neat job and did the trick passing the MOT. I've got a similar job to do in my older Bongo but have been reluctant to weld under the van on ramps.
How would you describe working under? Difficult but manageable or a total nightmare?
Thanks, it was fairly daunting at first, but once I got into it I was enjoying ripping out the rusty stuff and welding in the new metal.
I would go with difficult, but manageable. My main piece of advice would be to get some good bright lights to light up the welding area! There were parts that I found really hard to reach with the welder so that was frustrating. All in all a rewarding experience when it all came together. Cheers 👍
How long did the process take you roughly? I’m about to start the same on my bongo
It's mainly preparation work really, I spent roughly 2 weeks doing it. But I was having to regularly take breaks as everyone in the family came down with the flu, so I had to keep going back to the house to check up on everyone and feed them!
A timeframe is sort of difficult as you never know what you'll find when you start digging around, for example I wasn't expecting to be welding the rear part of the cill on the drivers side until I got into it. Just make sure you either have a good weather window as you'll need dry weather or do it inside a garage!! Cheers 👍
what gauge of sheet metal are you using for the repairs ?
I used 1mm (basically what I could get from B&Q), it was very easy to bend and work with but might not last as long as using thicker material. cheers!

It's still in the pipeline! I'm trying to source materials cheaper as it's coming out way more expensive than I'd like at the moment. I also got sidetracked lately with rust and other projects! Hopefully get to it soon!!

positive some idiot parked mine for two months in the sea...
big thick guage, spot weld stitch in awkward locations... seam otherwise with finished job sprayed inside n out with zinc, semi-bake n waxoyl.
decent mask an absolute must... borrowed a pals who spent the same on mask 😷 n gloves 🧤 as the welder.
miles easier when you can see, but BE VERY CAREFUL welding upside down. Snots don't cool down when they hit your calf muscle... 😖😩🤬
speaking from experience, with added bonus of a horribly infected bullet hole. 😉

I learnt to be fully covered very quickly when welding upside down!! especially crammed under the van with no room to move, horrible job.
I'm going to tackle the sills on the drivers side next year as those aren't going to last long.

Welding up rusty vans looks easy on film , in reality its a dirty horrible time consuming job , if i get a bongo going to make sure it need no or not much welding .
Agreed, video editing makes it look a quick and easy job, the reality is far from it. I need a spell of good weather to weld my other sills up and wheel arches, hopefully one day I'll have a rust free Bongo.....maybe
