The problem with sputtering is due to having a sealed gas tank. I think that is why the GS powered dune buggy is dieing is due to a vacuum building up and not allowing fuel to flow into the carb.
If you do paneling on the front I would like to see it on the sides. It might would look cool if you put the panels on the inside of the frame and then paint the frame one color and the sheet metal another. Just an idea

Ya know... if you were to buy a used Harley 5 speed transmission off of Craigslist, eBay, or a salvage yard, and got it to work with the torque converter on this thing... it would go from awesome to totally rad man. 😎
on the torque converter check the outer most cover/ part on the drive pulley. check the hole were the bolt goes to hold every thing together, check and see if the hole is chewed up at all, and that would be your sticking problem.
I have been watching the whole series and I've never seen so much welding for a project. It nice to see the different type of welds you are using in various parts of the build. I know you mentioned that sometimes a 15-second segment may actually take 1-2 hours. To me, it looks like you are not working from a plan you drew up, you are kinda playing it by ear. I've also never seen a measuring device, do you hold the pipe up to the kart, mark it and measure it? Nice video series. Keep broadcasting!!
Just an idea Why not keep the small gastank as a reserve? That way, you allways gone get out of the woods. If you only have the big one and it runs dry, your stranded. Giving the weigth of this thing, pushing it would be a hustle. Having a reserve, makes it even more offroad-friendly. Nice job, dude. Been watching the whole series, and subbed ;p
To help with the panel making noise u can use a bead roller, I think harbor fright has one. or bead roll ur logo, also weld tabs to the frame so the panel bolts on
Getting the weight of the engine off the rear axle would be a great improvement. It would require some method of maintaining drive tension during the suspension travel. I am not an engineer and have some thoughts on this. Perhaps you can make some designs that will work.
Have you added up the total of the products that you used in this project? I'd like to hear how much the materials cost you. Applause to you for your hard work and diligence. After watching you manually bend tubes and fish mouth them for welding, I can clearly see that you have a ton of additional time in fabrication. Those of us that do this, can understand. Great Job! Awesome.No such thing as 'too much fuel'.It weighs enough,so corrugated plastic panels screwed onto tabs?Easy on/off, for repairs,weather decisions,and Lighter.?
The reason it is sputtering and wanting to die is because of the gas cap not allowing the gasses caused from the pressure in the tank to escape. You need to get a proper vented cap it will cause pressure in the tank without that and cause your float to shut the fuel off.
If you add the sheet metal skin, I'd roll it up about Six inches at the top where a a windscreen would go. Make it so it stops just above the steering wheel. Otherwise it just looks too flat, blocky, & plain. Maybe even have it partially roll over the sides just to give it some contours. But all and all, nice build. As far as your custom trans... I built one very similar. I'm guessing it's getting stuck do to the pins binding in the sprocket holes. May I suggest an improvement? Instead of pins, use something like 1/4" thick by 1" long chunks of slightly curved steel. And make the tail end of them slightly ramped. This way when you disengage the gear selector, the sprocket will assist in separating itself from the selector. As you apply braking to the jackshaft, the trailing edge of the holes in the sprocket run up the ramps as it continues rotating just enough to where it pushes the selector out of the holes and away from the sprocket. This all happens as the jackshaft is coming to a stop. This all assumes the jackshaft sprocket spin free when disengaged. I hope that makes sense? You're a smart dude, I'm sure you get what I'm saying. LOL. 🍻 ✌

I think I may have an idea as to why you're running into the problem with the engine not wanting to run as your day wears on, you need to vent your gas tank. As you pull fuel out of the tank it starts to form a vacuum in the tank (and yes, I know the cap leaks a wee bit) so the engine begins to starve for fuel. Easy way to test my theory would be to drive it around until it starts to stutter, stop, remove your gas cap, replace it and see if it runs any smoother.

Also there are no baffles in the tank so at low fuel level a good slosh could cause a lot of sputtering.
Hill On Wheels drill a small hole on the cap or put one way valve to avoid vacuuming in the tank

You could tack weld the body panel and then attach to all of the cross members with beads of construction adhesive. That would dampen the rattling.

I put yamalube grease in my torque converter and it works a lot better so I would recommend trying to get some and put some on the torque converter

you can use a bearing box with a screw tensioner like a cycle rear wheel hub.
You can lift the seat a bit, also when you paint it, you can boil the paint and brush it, comes out like glass.

It's actually a good thing the cap leaks. You need it to breath otherwise pulling fuel into the curb will cause it to vacuum and flow rate will drop.
Don't forget spring plate for gears...pushing in both directions

The tin cover you want to fit, silicon it on, easy, wont rattle, and easy to get off later if you want to.

On the cover a slight crease corner to corners in a metal brake would keep it from oil canning and rattling. plus would look cool.
What tube did you use for the frame?

Could you fit a manual clutch to this ? Pretty sure it would help with gear changes and landing jumps without damaging parts
Use a constant mesh gear system , and use electric clutches to engage and disengage each gear.

the gas tank shouyld have rubber bushing when install on metal to avoid spark
It will also crack due to vibration if not rubber mounted, that's why motorbike tanks are always rubber mounted.
welds crack at some poine t the tank will crack .should be held with straps .ever seen any vehicle welded in ,there all strapped
Could need a vented gas cap might be vapour locking when gas gets lower, causing sputter and dying out.
In the future,try Smoke testing the tank for leaks.
A little air pressure and a spray bottle with dish soap and water works too.

Graphite lube from home Depot on that drive clutch
