You'll want more gap between the radiator and the intercooler. You may even want to use some foam tape to block the airflow from hot zones like the upper side of the radiator to prevent the fans from sucking in hot air from the engine compartment.
Further, you're using two horizontal flow cores. Typically, manufacturers will put a horizontal flow after cooler in front of a vertical flow radiator. Doing this allows for lots of little square "passthroughs" of airflow mostly unimpeded through both cores helping to pull more air through the zones with high turbulence. Using same flow cores make a wall of turbulence decreasing both cores ability to cool.
Maybe trying to line up the fins so air can pass through unimpeded?

I have the same intercooler on my XR4i(uk). It has caused issues with high engine temperatures on trackdays. I suspect the thick alloy the intercooler core is made from dose not alloy air to flow past easy.
I think if you have that front flat xr4i grille that's half your problems... Limited airflow so no forced airflow thought.... Use the xr8 style grill won't have any issues
@@JustinPaul1st not an issue with air flow as mine is a mk2 Sierra with the sapphire cosworth style front.

A few things. 1. All 5 mins jobs last at least 3 hours at my house. 2 i am exactly the same, while i do this i might as well this....3. Those headlight inners looked poor against the uk/euro full units anyway(why do the US have to f*ck up euro cars by changing the headlights & bumpers?), move the indicators and it looks meaner with the intercooler 😁. 4- cant wait to see this in its final form lol. Good work pal.
Could you not make a trunking and run the wiring loom back across on top of the radiator Nath? A piece of 1" plastic waste pipe split down one side and wrapped around the loom to protect it.

Why cut the bumper, just drill a hole with the step tool put LED in the headlamp enough room for it. Get back some lost time management....LOL
