Splitting the motor and replacing the countershaft on my 1983 XR200R
Replacing the countershaft in my 1983 XR200R that broke this past summer during a harescramble. While is open, I'll check to see if there is anything else that needs replaced or freshened up.

I finally get to ride the '86 XR200R back on the trails I grew up learning on. I rode an '87 model from 1996-1999 back on these trails until I got my XR400. Its nice to be able to ride the bike I had as a 16 year old again.

I came across one -- i think i can get it fir around 2800 ---- xr400 r --- looks pretty mint. I am questioning the kick start --- i am a very healthy 55 year old--- any issues with kick start?
Awesome! That’s a great price of if it’s clean. Kickstart isn’t an issue as long as you are patience and follow the procedure. Not the kind of bike you just start kicking away on like a 2-stroke.

How did you keep the crankshaft from turning when you undid the oil filter nut?
I just used an impact gun which will usually zip it off without having to hold, but you can put a penny in the gears to hold it in place too.
Nice ride! Great riding! I would have been stumped much earlier on a number of locations. A TW 250 or 300 would help a lot, or maybe a 2wd TW via hub motor up front and a battery tucked under the seat above the rear tire. It's hard to go too fast because the suspension isn't super. To be fair, it has to wrestle a lot of unsprung weight in those big wheels and tires.
Thank you! Even though she struggled a bit on spots, it goes to show how capable they are still completing most of the loop. You are right on about the suspension. I think that’s the most lacking part but works great for what it’s intended for.
I’m in the process of this very thing on my old 400…..I’m old moto racer from 80s and I still love this machine over any bike I’ve owned. I can ride this slow bike pretty fast vs a fast bike slow. Getting harder to find parts for her though …man I do wish Honda would bring this bike back with few minimal upgrades and a reasonable price tag. I think motorcycle sales would get better if the factories would realize that.
That’s awesome! I think you are 100% correct. If they sold these again with some slight upgrades at a price under or around 5k, they sell like hotcakes.
Back in the mid 1970's, a friends 400 Suzuki had the same problem with splines on the output shaft. We bought a new sprocket and I tack welded the sprocket to the shaft being careful to limit heat around the seal. If that fix broke or the sprocket needed replaced he could then do the full tear down you have done. That worked for the several more years he owned that bike. He never did split the engine.

Thanks Chuck. It’s definitely bit intimidating the first time you do it, but it’s really not that bad once you dig into it. Having a manual and taking lots of pictures helps too.
The gasket maker looks like Honda Bond or Yama Bond. You will want to use it in spots like case half’s valve cover. Regular RTV won’t last. Good video.

Hello happy new year y'all Im honestly stuck I have a 82 Honda xr 200r and I'm trying to get it road legal and I'm completely stuck with the whole electrical stuff can't seems to find anything online or just clearly don't know what I'm looking for can anyone help
Hi Gordon, Happy new year! Not sure you can use the stock lighting coil for anything other than running headlight and tail lights. You would need to wire in a switch so the brake light functions when the pedal or lever is actuated. Most people put the Tusk dual sport kit on which includes its own battery that you can charge and not have to splice into the bikes wiring harness.
the flywheel taper wasnt tight as you mentioned. run some valve grinding paste on the crank taper and lap it against the flywheel by spinning the flywheel on it without the key. just be sure to clean it off. this will make sure it stays tight and doesnt shear the key.

You've probably finished this job by now but: Is that homemade tool a precise enough fit on the special nuts? They look chewed. Are those J.I.S. screwdrivers you're using? Some of those crosshead case screws l would NOT be re-using. Generally good careful work, keep looking at the manual and watch out for the dowels. 👍
Still need to put her back together but that is a homemade tool. The nuts were a bit chewed up from someone else being in there. I am using JIS screwdrivers. Which case screws are you referring to? All of the case bolts holding it together along with the side covers are all 8mm bolts. The only screws I can think of at the moment are the two that hold the oil pump on. Thanks for the analysis! @Garage2Trail Fair enough on points one and 2. Any cross heads that are chewed l would replace. That engine is in surprisingly good condition (given that it's an '83 with that filter/head/follower design). I don't think l would even replace the rings if they measure within tolerance. That minimal amount of 'blow by' could have occurred before the rings bedded in. Even the head and cam/followers look reasonable from what l could see on camera. Has the tensioner blade rubber gone hard?
Yeah I was surprised at how nice it was inside. I am going to replace the rings and piston pin and hone it. The rings were still barely in spec but on the far end. Figure I’d replace them now since it’s apart. I’m also replacing the cam chain and tensioners with OEM Honda stuff. The tensioners look a bit worn. Getting an OEM Honda head gasket and acorn nut crush washers for the cylinder too.

Honda do/did a special spline lube to take some of the shock out of the sprocket/spline. I use it on the early and late splines (and a new retaining plate each sprocket change) lots of chain play is a big help as well. Set it so its a wee bit slack at max suspension compression and thats about right imo.

You have a new subscriber here. That bike is great except for the rear shocks. One thing I noticed in the video is how easily it wheelies with just an application of throttle. That makes going over obstacles much easier. I can't wait till I get mine running. That's going to be several years though as it's a basket case. When I get through it's going to be better than new though. In 1973 I got my first motorcycle. A new Honda SL100. I wanted to ride trials but there was none in the southeast, so I went Motocross Racing for the next 20 years. The TL 250 project is going to be a long one, so I bought an 1986 Honda TLR 250 monoshock to have something to ride in the meantime. Wow !!! That thing is a serious trials bike !!! I had to import it from the UK. It's a pain in the butt process, but I'm really glad I did it. Please keep the videos of those old Honda single cylinder bikes coming. I love those bikes. You have a great Channel. Is there any chance you would have a early '70s Honda SL350 you could video ?
Thanks! I would love to find one of those monoshock versions. Seem tough to come by. Yeah these TL250s are like tractors and will wheelie with ease. Fun bike to mess around on. I thought about trying some vintage trials on it sometime but the shocks are blown. I’d def have to address that before doing any competition on it.
Chevron fuel injector cleaner 4 ounces may also keep the carburetor operating in clean conditions with added gas..
Main seal looks like is needed ..

Thank man! I also have an 86 that I recently picked up. What an awesome bike they are. I am blessed to have grown up on these trails and still have them today with all the development that’s gone on in the area. Most of these have been here since the early 70s!
I'm liking the vids . I have a question. Would like to get your opinion on. I'm 5 foot 11 260lb and 51 years young . All of the modern 2 strokes are to high strung and to tall for me and I can't stand a four stroke for slow trail riding. Have you ever thought about doing a big wheel conversion to a modern 2 stroke? There's a guy/company in Arizona BVC that does ATC and big wheel conversions for modern bikes I've have ridden a Yamaha BW200 years ago and the traction was unbelievable front and rear but it just was a slug on power and on ground clearance. I'm thinking of getting a X trainer and doing a BW conversation I've talked to this guy and he says that the conversation just gives up about an inch of clearance. Lol after rolling your eyes what is your opinion of this idea? You seem experienced in my kind of terrain so any feedback before I spend 14k on bike and conversation would be appreciated. Thanks
Have you sat on an XTrainer? They are great for short guys like me. I’m 5’8 around 180lbs and I can almost flat foot. I would try it first. This bike gets traction the way it is because it’s geared and tuned for tight nasty stuff. The hit is so smooth you don’t even notice it. With the wet map tune makes it even more mellow and tractable. And thanks! I’m glad you are enjoying the vids!
@@Garage2Trail thanks for the reply ! Yes I've ridden one for a few minutes and it was fine height wise but I'm 100lb heavier than the suspension was set up for . I've ridden old Yamaha TD's mostly so I'm used to a very low seat height and I'm getting older . I ride in the Appalachian mountains of Tennessee very steep if I let it get away from me to the down hill side it can get rough on an old man lol. I want a new modern bike parts are getting hard to find for the dt400 and the brakes have always been terrible! I'm just exploring options at this point I'm wanting something easy to ride I'm not in a hurry to get to the end of the trial. I'm going to buy a x trainer for sure I'm not sure about the bw conversation. Thanks! Most people don't think the bw is the way to go I'm not sure yet. I keep remembering that bw200 and the way it would climb the only thing that would stop it was the lack of power. Thanks again

The issue is the guy that does the kits hasn't done a x trainer so he needs my bike to the kit and he is a beta dealer so I could buy one from him and save a lot of money in shipping! Once the seat foam and seat cover gets worked on the bike is getting to where you and your friend wants to see it through ..!
That gunk certainly interferes with a good spark until it is cleared up..!
The chain will be grateful to have it cleaned up with kerosene and a brush and of course when dry to give it fresh lube
