Put a fork in it as I like to say. Finally… Done…
The goals being to preserve, as much as possible, the original 1966 XLCH and to ensure, as much as possible, that it would be a safe, reliable, every day driver. So 20 years of deferred maintenance has been performed: tires, brakes, clutch, suspension, carburetor, electrical, ignition, etc., etc. This bike is a legacy piece, a family heirloom, it is about to be passed on to the third generation of Marines in this owners family. Hopefully I’ve done my job well so that the new young owner might not have to deal with the myriad of problems that often surface on old Harleys.

The 1966 XLCH project marches on, the bike is legacy being built for a Marine, so of course it marches on. But, today it takes one step forward and one step back. I really enjoyed the series on this bike. To me it doesn't get any better than a 60s XLCH. Thanks for doing this. Question: Seeing that the XLCH models didn't come with an oil filter wouldn't a spin-on set up piped in to the front left motor mount be a good idea? Anyway, this is by far the best channel for the Ironhead guys. Keep 'em coming!
no need, not if you follow the suggested 1500 mile oil change interval suggested in the owners manual
tinman7130 makes a good point, but an oil filter can't hurt. HD did equip the XLHs with an in-tank filter.

I used to work on these Sportsters when they were new (how old am I :) ), they sold + .020" and -.020" over (and under) length shifter forks and shims for the shifter assembly to fine tune the gearbox operation .
Yes, and I was test fitting different forks when I discovered this problem.

It royaly pissis me off when you buy a new part, with an inflated price and then you get it and then you have to modify the piece of shit to make it the way that the factory should have made it in the first place. Good job.
I've grown to expect that nearly every aftermarket part will need some level of modification.

I think the most impressive part was you noticing the lack of the spring click while shifting into 4th... then to see how to resolve the issue was the icing on the cake. Thanks (I think that xr750/mix cycle would fit me just fine!!!)

Mine always shifted good until it didnt.some how .tranny went to crunching in 3rd gear wound up just before I was ready to shift 4th and everything locked up.put big crack in tranny/engine case halves underneath the starter.i haven't dug into it yet.
