- In this video we make a final attempt to figure out why Willie, our 1997 Suzuki DR350 idles unsteadily and backfires. I am getting discouraged about the motorcycle, but I have a new idea to possibly diagnose the problem. I think whatever the issue is, it's something electrical that is affecting the ignition timing.
Amazon has an AC CDI with pigtail for 11.99, have used them many time on multiple machines without any issues.

Good shout, assuming you get a wiring diagram good to keep one as a diagnostic tool.
Look at 16:07 - there's arcing from the coil to the earth.
Took me a while to see what you were seeing but good catch, this needs more likes so he will see.
Had to replay like 4 times to see it. I knew the problem had to be electrical! So the high voltage cable is grounding. No wonder it runs like shit.

Awesome troubleshooting work Jake! I never would had imagined you could interchange CDI's from different machines. You inspire me to want to learn more about electric systems (that I've intentionally avoided doing for 30+ years)

Amazing all that trouble because of the CDI, good job figuring it out Jake. I say either try to find a cheap parts bike and make one good or just get rid of it as it is

See if you can repair the CDI. Probably be a pita to get into, but would be cool to see.
My prediction: Water has got in one of the original connectors or inside the unit and it's caked in blue corrosion flavoured gunk. Contact cleaner and a cotton bud if that's the case - or a soldering iron and some hardwiring! I had an old trusty friend that was going to cost me £300 until I found that a supposedly sealed booted connector was letting in water everytime I washed it which resulted in a very similar symptom. My budget solution was contact cleaner a good component level scrubbing and a ziplock bag over the whole thing! Worked a treat.

Has anyone mentioned that the regulator/rectifier on this bike is from a lawnmower engine? I just cant stop looking at it, also possibly could have caused the CDI malfunction. Just saying :)
I caught that a few vids ago about that and commented that the regulator is common on briggs and Stratton engines, didn't get a response. . That could be a cheap alternative to getting vintage machines running.

Rad mod with the CDI Box. Very cool.
Would love to see if the old CDI works now as it could have been a bad or dirty connector/wire. If its back to its old tricks I would have a bet that its a blown decoupling capacitor which may be puffy or should get hot when run for a few seconds and can be chopped out without any side effects if you find it. As decoupling capacitors are typically used for high frequency rippling which usually is overkill engineering.
That's what I said yesterday and the last time you ran it - except I kept it to myself. No one ever reads my comments 😭. Even though I'm right about 85% of the time. 55 years of working on motorcycles will do that for you..
There is a used CDI unit on eBay right now for $85 or best offer. Being sold as fully operational, so if it does not work you can get a refund.

I would like to see what your local motorcycle scene is. For example, here in India, scooters(Honda Activa's) are the norm in cities and in villages 100cc Hero splendor's(Honda Cub clones) are the norm. The motorcycle market has expanded to up-to 400cc where some 400cc models are also selling like 2000 units a month in the country. The activa's and splendor's see around 250K and 300-350K units annually.
What do I think? I wish I was half as good as you at diagnosing electrical systems. Happy Thanksgiving!

I was pretty sure the CDI was your culprit! Reminded me so much of the go-kart I mentioned yesterday in the way Willie acted when he would konk out. So glad you got the problem figured out! Now, the next problem - is it worth a new CDI? Or better yet, can the original CDI be resurrected? Here’s hoping for the latter!

Maybe try this... I have an old Bug an IT would Run perfectly fine when cold, but onnce IT warmed Up, IT stuttered and even shut Off. Problem was cold solder Joints in an Relais. Maybe you have some cold solder Joints in that CDI? Resoldering fixed IT for me :) might worth a try! Greetings from Germany :)

Grandad always used to say first loss is always the best loss! love the vids as I work on tons of engines from atvs motorcycles and lawn equipment and I'm surprised you didn't hear me tell you it was the cdi when I was screaming haha.

you could soak the carb boots in winter green oil to soften them
Keep up with the DR and make it a killer woods machine a little at a time. Come on viewer try to help with parts if can . Hand guards etc.

You should get the other Suzuki an make one good running bike .
You got it this far, why not make a complete frankenstein bike (ratbike), there are universal cdi units that have adjustable timing, they are not more then $20 and for everything else just put on parts that you already have or can get for dirt cheap/free, if you go for the ratbike style an old smaller beerkeg for example could be the gas tank and a rolled up carpet the seat, just let your inspiration go nuts and then you can later sell it as complete bike for a lot more or just have fun with it. Still love love the old pan headlight style ;)
Also if that’s got a flat side carb the mid body gasket will couse all these issues ur having if it’s got the mid body style we’re the carb comes apart about the float bowl that’s were the mid body gasket is. Like on the 450s

Interesting.... You should purchase an inline spark plug tester to do a comparison between the 2 cdi boxes with the engine running to show what a healthy cdi box looks like compared to a faulty one. (The inline spark tester is like 5 dollars)
Can it be a bad ground?
That cdi looks like the GY6 china special. Doesn't look like the original honda part. The gy6 you can adapt to any motorcycle pretty seamlessly
There's DIY CDIs out there that is basically a PCB with some components on it that isn't potted in resin, cos a PCB with some components on is all that a CDI is, worth a googling to see what you can get for cheap... :)
I suspect the Ignition was faulty and caused the backfire, fire, and caused the sheared key. It was probably the main catalyst for the whole series.

Back side of your coil is sparking and grounding out on the frame. You can see it at 16:20

That's pretty lucky I think to have a cdi from a completely different bike work like a champ!
Nah brother, The Honduki was my '81 DR400 that had '86(iirc, it was a while ago) CR500R front end & pro-link back end grafted on... (and later DRz front plastics/225 serow seat & back). That thing was fun, my shoulders & right leg would tend to disagree but it was! Christened HonDuki over HonZuki since it was a hot pile, but I loved the thing.
I found a CDI box on Ebay for $85. May be worth pursuing at that price.
I’m telling yah jake look into rejetting that bike due to aftermarket exhaust and also a intake valve that’s not sealed when closed will couse the symptoms ur having . I been working on these for years and I’m betting it’s a carb jetting issue it’s got aftermarket exhaust look to see if it’s been jetted a size or 2 up from stock . If to lean it will couse backfire on Deceleration.
It’s worth about $1500-$2000 parted out on eBay. Probably worth $300-$500 as is.
This is why you need multple bikes... N+1 is the right amount, but having the space is the issue for most.

Most singl spark plug cdi are pretty much the same i fixed my 160cc pitbike with a random one in my friends part bin like a klx 110 man ran like a dream so snappy

My 2 cents, you have solved the issue so achievement unlocked. Unless you’re looking to restore it, enjoy the satisfaction of successful troubleshooting (nice job on that btw), kick it to curb as parts for someone else, and move on.

Check on that 500 dollar dr350, check the DMV fees, if you can get a bonded title you could do a frame swap.
