while you have easy access before you start building the "Box" on the chassis i would recommend relocating the air tanks to in between the chassis rails then you can use the exterior to build storage and/or water tanks

Mount the tanks between the rails of the chassis is a good move as it will free up loads of room for storage. You would have to mount them facing front to back not across the rails so you can clear the prop shaft and gearbox etc. great work both of you well done so far, Hayley love the tea station by the way ❤
With the domed rivets, the best approach is to grind off flush with the chassis and then punch then out with the air chisel. when you smash with a hammer all you do is spread the metal of the rivet and make it harder to get out.

@@RoadToOffGridwas about to suggest the same thing because if it slightly protrudes each hit just spreads it making harder to remove.
Hi folks. The trucks a bit cleaner now. That chassis cross remember u removed from the back is a key part of the structure. You should put it back in as it is there to keep the chassis square and true. Show ever cut the left hand side of it really shouldn’t have. Find a local truck parts shop and they will get all the bits u need like bushes etc and brake pipes. Also all the wiring on the chassis will be colour coded. Ie a red wire with a white tracer of white line a long it will be side lights. U couod get a wiring diagram for that lorry or just merc as all the codes will be standard. There’s a good video on RUclips this week of someone visiting a motor home factor in the use. Very informative on how they build them. And yep they do all the flooring with steel sections and the sides with aluminium. Steel in the floor to keep the center of gravity low to the ground. A bit of low down weight make it more drive able. You both are making progress which is mighty

We had a small fleet of these trucks back in the early 90's at a company i worked for in the workshop, brilliant trucks if looked after, none had any issues other than routine services and usual stuff worn out over time, nice to work on, nice to drive and nice to look after in the fleet, they are all 24V electrics with a dropper in the cab for the 12V stuff, rust was the only real issue, cab doors, around the windscreen, around cab floor on entry, good basis for the conversion.

The orange siren was the reverse sounder. As the batteries are 12 volts, the way you wire them gives you 24 volts. I've never seen a 24-volt battery on its own. It's coming along. Love the little tea station ❤

Hi Mark, you can get 24v batteries however, there will be systems on the truck that will need 12 volts. It looks like from the video they are in series to give 24v, this could be for starting say, but there could be a 12v feed for your lights and radio etc. Get hold of a wiring diagram so you can see what is what. It is an old truck so will be quite simple, take 1 wire at a time.

Great job!!! Would be way cheaper to just rent a heavy duty sandblaster for a day, remove al mechanical/air/electrical Parts and just sandblast everything to bare metal in a day, every small part will be done parfait without rust converter, and those grinder flappy disc and whire wheels are way more expensive than renting a sandblaster

A mobile sandblaster, would be my preference. Strip everything off that's not steel and get the entire thing blasted in a single day. Then everything is clean steel.
It would save a lot of time. Not sure on price but unfortunately where we are we can’t make that much mess!

It's probably a bit late by the time you get this but I recently purchased a Vevor 29piece bolt extractor set, it's been a lifesaver multiple times already, providing you use the right size, they are great for getting off rusty bolts. Other brands do the same job, that was just the set I found with the most variety.
No it’s not too late we have loads of bolts to get out. The brand I used was a cheap one from Amazon so I’ll look at that one instead. Thanks 😁
@@RoadToOffGrid I apologise, I must not have paid enough attention, I thought you were using a regular socket set.
If you were, bolt extractors are slightly different, for the bolts you can't cut off but can get to with a ratchet, knock the rust off with your air hammer or wire brush, spray it with some DW40, then hammer on the best fitting bolt extractor and use a decent size ratchet if possible, the impact gun may work but I've not tried one.
The brand isn't too important it's just that most come in the standard mm sizes whereas the brand I mentioned offers some .5mm and other sizes that can come in handy. You should be good as long as you have the size you need. I purchased a £10 set first, they work just as well but I've found the .5mm can come in handy. If you can find an even bigger set with more variety, it may be worth the investment.

The chassis looks much better than I expected :D Where I live, the rear bumper needs to be there because of safety regulations (keeping people from beheading themselves on the box if they rear-end you doing 100kmh), and if you make changes to the chassis (like literally ANY changes, adding or removing holes, brackets, not to mention the big crossmember on the rear) it may be an MOT failure. It would be where I live. Things may be different in blighty, but it's probably something to look into...
AFAIK chassis mods are legal here as long as they are safe. If you need to add holes to the chassis don't drill the top or bottom flanges. That severely weakens the structure.
Look online for the hgv IVA manual. That covers most of the regulations for things like under riders and side protection.

That wee box is a great addition and especially waterproofing it with the tarp, might I suggest a bungee cord or something similar to keep it closed while you are away to stop the wind opening it or worse ripping the door off as winter draws closer.
It's amazing the difference that deeper clean and de clutter made to the chassis which certainly looks in very good condition too so you have great base to build upon
I would advise that if you're going to use the wire wheel buy a face shield to wear over your safety glasses and always have your coveralls buttoned at the neck as the wire comes away real fast and it hurts or sometimes cuts (protect your eyes at all costs) also consider a dust mask to top you breathing all that dust in

Hi, use air chisel then flappy disc, don't worry about that small pit bits the rust convertor will sort them. no need to have it perfect. If you had the budget sand / grit blasting would be best. Servicing brakes and bushes is not super hard, but i would advise getting some pro guidance before doing it.

Hi both lazer rust remover.or get all sand blasted.then lanogard treatment.also leaf spring rubber bush replacement.orange bleeper was for reversing sound.but your doing great job.look forward to the next.

Great series so far, me and mrs are enjoying it! I would definitely recommend looking into getting the chassis shotblasted and painted with a couple of coats of decent 2k epoxy primer and a 2k top coat. Will last a good 20 years+ without having to revisit it again. Save you a lot of time and money. Im a shotblaster and paintsprayer by the way😉

Thanks for following along and for your advice. We've bought a product called Neutrarust which is a rust converter and primer in one. Shotblasting may be out of our budget this time but we'll keep researching. We definitely want very high quality paint for the finish though!

The rust converter will be OK but I'd definitely look at over coating it with a 2k/2 pack hi build epoxy primer and 2k top coats. Have a look at industrial/ off shore products from company's like International, Jotun, Hempel. Products from these company's will have a lot longer lifespan than what you would get from halfords etc! Give us a shout if you want any advice. Good luck guys

To get your rivets out of the chassis, you need to drill a hole in them first, they are put in hot so they fill the hole when squashed and then you can knock them out. The rust on the chassis has taken a long time to get like that so don't worry too much about trying to get it all off just treat it. But don't take all of the brackets off because you will need some to fix the new body too. I think you are doing a good job but it might seem to take a long time.
Oh it’s definitely going to take a long time. 😂we’re going to replace the brackets with new ones. They were causing corrosion against the chassis.

@@RoadToOffGrid as someone who’s owned two classic Vws (baywindow and a T4 ) what you guys are doing it perfect. Little tip on a classic is replace the wiring harnesses if yous can as they will fail and it’s a nightmare to find a break when it’s all built up if not check it well and make them easy to get to for repairs. 👍

great work. cleaning the muck off helps you see what needs to be done. We had one of those chipping drills on board ship but found the chipping hammer and wire brushes was quicker. Doing one section at the time. make you feel you have achieve something that day. New wiring throughout may be expensive, but will be beneficial in the long run. Thank you for a great video

Glad to read you're putting the cross-member back in after repairs and replacing the body fixing brackets that are riveted on. And that you now know the orange box was ... :-)
Also nice to read that the little truck in the intro is changing - I thought I hadn't seen the sparks from the ramp in the last video ... Great little touch!
Hope you have funds to replace both batteries - having one less healthy than the other tends to age the better battery costing more in the long run. Adding an isolator so the tacho doesn't drain the batteries might be worth it (if the truck still has a tacho - I'm not sure if horse boxes need them, so it might have been removed / disconnected when converted). Fully charged 12v lead acid batteries tend to be almost 14V, do 10V is pretty close to end of life and 2V is scrap!
And lastly as it's most important, great brew box and shelf - lovely use of left over material. Will you need a hole for a cable so your kettle can plug in out of the elements, of Ian I overthinking this!

Keep the bit of steel that was between the rails, you may need it when you put your new rear end together 🇬🇧🇬🇧👍👍put some more tarp on the out side over what you did & some on the inner side of the opened hinge 🙏

Great video! My go to tool for rust is the old cup brush (cheek poker) on a baby grinder. It gets in all the awkward spots. Use a face shield with goggles rhough. Use a rust converter afterwards and epoxy.
There should be a wiring diagram online for the vehicle or even.a complete workshop manual.

@@RoadToOffGrid I restored a 1973 vw Autovilla (South African built) and a 1985 Pajero and the cup brush saved hours of labour, much better than flap disc that tends to dig in to steel and leave marks that have to be fixed later.

The orange alarm looking item is a reverse buzzer ,,,I would drill through the centre of the rivet which releases the pressure ,grind off the head then tap the remains out ...They rivets are put in by a machine so they will be tight ,,The brackets are what bodies are mounted to ,so may be wise to keep them ,,If you do decide to reuse them ,you will need special bolts from Merc

The thick cable to the back of the chassis I guess was for a tail lift.

Those rivetted brackets are what Mercedes provide to fix your box to. The crossmember at the back is also part of the factory chassis. I bet you will have to replace them all.
Yeah I think we’ll make our own brackets to work with the subframe we make.
@@RoadToOffGrid The Mercedes ones will have been crash tested and type approved. If you use anything else you may have insurance issues.

Those little brackets you struggled getting off are what holds the body on aren't they? Now they are chopped off what are you going to bolt the body to?
We’re going to make or buy new ones. They were very rusty and also causing corrosion behind them so they had to go to clean the chassis well.
that "alarm" orange thing is a reversing warning horn you know the annoying Beeps when in reverse.. also the "bumper" you removed is not a Bumper it is there and designed to stop cars from crashing Under the truck and occupants being decapitated. also Do not Remove that "Cross member" it is what keep the chassis from moving out of shape and is Extremley important part of the Structure... do not mess with the brakes unless you know exactly what your'e doing the Air cans on the rear have HUGE Tension in springs and if they spring out they can kill you... you need to lock the cans with a bolt before you remove them. Rusty Air tanks need to be checked and probable replaced to stop them exploding under pressure...

A mate that orange thing as you say,is a reverse alarm and it comes on when you put your truck into reverse,so when registered due you will need to put it back on.😂😂, good video again.

Hi 👋 that was a very cool effort but if you give the frame a sand blasted you save a lot of time and get it cleaned completely after sand blasted change the diff oil along with engine oil all the engine related filters with air filter then the transmission part give a good greesing to the wheel bearings after checking give a good paint coting after that sandblasting then go for all these. Before cutting anything get a constant of a machanic about your plan it's going to help you a lot give a new pair of battery first for moving to dream machine. Lot of to say but first consult a good mechanic..😊 nice 👍 build it will be.❤❤😊

Please don't take anything off the chassis that's been riveted on. You will almost certainly need to replace it and it will never be as strong as it was when installed at the factory. Remember that you are going to have to secure the body you manufacture to the chassis and some of the brackets you have removed, or are going to remove, would have undertaken that task. You certainly need to replace the rear crossmember that had the orange reversing bleeper fitted to it because it's an important part of the chassis. I admire your unwavering enthusiasm for the project and would advise that you think ahead a bit and work out how and who is going to do the body build. Whoever it is will need to be involved quite early on to give you advice on how best to prepare the chassis. If you are going to fabricate the body yourselves then that really will be something to watch and marvel at! Remember that taking something like this apart is always the easiest bit.
Oh yes I’m very good at the taking apart bit 😂. I’m not taking everything off just those brackets because they were causing corrosion behind them. We’ll replace them with ones just as strong. There is a hgv garage near us so we’re thinking of paying someone to come and check everything over. We are thinking of building the subframe and body ourselves 😬 should be fun. Thanks for the tips.

At this point, you're better off with two new batteries. Just replacing the one that read 2V is going to strain your alternator. That truck is a 12V system, so when the truck is running, the voltage should be roughly 14.1 (give or take a couple .1ish volts) at either the alternator or battery terminals. It has the batteries in parallel, which keeps the 12V system, but doubles the amperage.

Use your needle scaler for the heavy rust and then the grinder or a wire brush attachment to finish

Use rust converter before and it's good for primer
Great stuff.
I'd be dubious about removing all the airlines - they can be delicate at the joints - if you do, be prepared to replace odd lines and fittings
Also look for headlights, yours seem tired with lots of missing silver.

Hi. Just FYI, the orange speaker is your reverse alarm. The beep, beep, beep you hear when large vehicles reverse
Haha yes I know that now thanks to the many comments. It wasn’t working when we reversed the truck so I assumed it was an alarm.
@21:20 If the really have to go, dril a hole in them (to take the tension of) and then airhammer them out.
The bigger the hole, the bigger the tension relief the easier to airhammer them out.

The big wire was probably power to the tail lift pump it would've originally come with.

For the smaller rust after you needle it away or grind it away and there is small patches left i would just use a chemical spray on rust remover

Regarding your brake system, if you are taking the air pipes off mark them with colour cable ties and take photos, take photos of any job your not sure of, if you need any help I've been working on trucks for A LONG TIME 😊,

hi put the rear cross member ASAP the winch at the back is for the spare wheel ,wiring is simple grey ith tracer /tail lights black with red tracer/stop lights,black with white tracer /ind left ,black with green tracer /ind right ,orange siren is a reverse buzzer .try not to take off to many brackets of they can be used for water tank or waste water .The batteries are 12volts each in series equates to 24 volts tht is what the truck requires, the kilos are not to high as with proper services it should do a million kilos good luck .PS the brown wiring is the ground[earths] greetings from south africa

Need a Needle gun on the chassis to clean loose rust and paint off or get a mobile sandblaster in 👍👍

Ah well, it wasn’t beeping the last time we reversed… the reverse lights didn’t come on either come to think of it. I think there were some wiring issues 😅
Grind the rivits flat and then use the power chisel if that doesn't work use heat and then the chisel

I will say before stripping off the pain you need to consider flash rusting. You need to look into tust inhibitors, ive seen some good forums with some good advice. Lines wise I would say get some soapy water while your engines runnig to test for leaks better to do it now before you build your body up.
Glad you mentioned, we’ve bought some rust converter which is a primer in one. We’ll make sure nothing rusts before we paint over it.

Buy 5 litres of phosphoric acid to convert the rust in the pitted areas and areas you can't get to with the power tools.
You need a special license to buy phosphoric acid these days. It's illegal to buy or handle it without a licence. Regulations are getting ridiculous these days.
