  • THERE WAS NOTHING LEFT TO SAVE IT WAS SO RUSTY!
Watch me transform this 1974 FJ40 from a pile of rust to something special! I finish all the exterior rust repair! I also found even more rust on this side.
You guys had some questions about my processes so I go into more depth on what I did.

You are in luck! That frame is pretty bad. If I can’t find a better frame it’s getting repaired.

think youre idea of bending those one inch strips should work , be nicest if you could tig weld those edges together as the metal is kinda thin
mig welding tends to burn through or leave big blobs in the inside corners (its a bit of all or nothing using mig ) making it harder to grind and fit over the other sheetmetal underneath
having the damage on that side AND having to move the rear of the door on that side makes me suspect that the door got pushed forward during the hit on the rearcorner , the should be simetrical and you might need to tweak the dooropening to fit the bodywork instead ..... depending on how well the door fit in the hole on that side offcourse (seems to fit fine though i think the gaps are a little big ..... not sure if its a fj40 thing or not )
we usually let the welds cool down on their own , wat we do is weld a spot move over to another spot a few inches away and weld that etc , by the time where back near the first spot its cooled enough to not warp by adding even more heat
allso dont go hamfisted with the grinder as that puts a lot of heat intoo the metal too , again hop over to other bits
if you convert the cad (cartboard aided design ) to cad (computer aided desighn ) you might be able to sell those templates online , the buyers that have the downloaded plans basicly have to go to a xerox shop and have them printed on thick paper (zerox printer can print of a ......think it was a pdf file)
wat you could try to get the corner a little tighter around the fram is to lay a ratchetstrap over it a tighten the strap it should pull on the whole bend evenly just dont go too far and make it concave
all ideas mentioned , i think youre doing a good job on it
a while back i seen a way to make text embossed intoo sheetmetal using a hydraulic shoppress a sheetmetal letter mounted to a block of wood pressing the metal intoo a piece of high density rubber
cannot find the article in hot rod magazine but you might want to try it to get the toyota logo in the hatch

I’ve wanted to try my hand at tig but I don’t have one yet. I learned the mig stuff from my dad so I’m going with what I know.
Regarding the door fitment I agree it could be from the accident damage. That side has the damage in the front and back corners. To top that off the body mounts were rusted gone so it was sagging too. That whole driver door jamb was so out of whack it took me a long time to figure out the potential issues. I studied gaps on other 40 series and some are tighter and some wide like mine. I think there was a large production tolerances.
It’s crossed my mind selling some of the stuff. I can get a new tub for $20k cad but I’m aiming to build mine for $2000 in materials.
Thanks again for the ideas and watching the videos! Have a great day.
