Hey man, these look great with the imperfections. The key to getting a good consistency is to pour the gypsum in slowly allowing it wick the water in. So what I do is put water in the bottom of the mixer, then gently pour the powder let it wick, then water, then powder... wick, repeat.... add more water at the end and stir.

Vibrate the mold as you pour your mixture.. That's what concrete guy do.

I'm guessing the 1:1 concrete barriers have rebar in them.
I'd put some drywall mesh tape or wire mesh in my scale barriers.
if they brake in use. all the better.

Just a suggestion. Try a small mixing paddle with a cordless drill. Something for small amounts. It works great for that gel
made several of these molds for my local track a couple years ago. they are still in use
Get general purpose cement and concrete sand...1 a day but more cost effective
yeah? i bought 40lbs of plaster for 20 dollars and can pull a barrier out every 30 min. The cement will be way stronger though for sure!
Have you tried to 3d print the mold? Still those barriers are awesome.

a vibration pad would probably hekp with bubbles
totally. but just a drop of dish soap got rid of all of them. and i didn't' have to buy a vibration pad.
