I would encourage you to consult with an accountant/tax specialist for all the specifics/government rules at both state and federal levels, to avoid any mistakes/to be safe legal-wise.
Etsy states something along the lines of the vendors abiding by law/requirement for a business according to their jurisdiction. For example, i'm interested in starting up my own business through Etsy, however I will be registering it because according to my province (canada), I must register my business. That's just my research knowledge, I'm no professional though.
If you have your business registered, it is recommended and also depends on the type of business! You’ll need an EIN # to file taxes, open a business bank account, and apply for business licenses. Some wholesale websites will also ask for an EIN #.

Immediately. Always keep business and personal finances separate for tax purposes. It can cause a lot of problems if you don't.

How come you picked a S-corp over llc?
S corp is so that if you get sued, only your “business” side that will get sued, not your personal.
