At 20 minutes you mentioned not being able to easily fit a board for a template at the roof to wall. I bought an 18" long flexible curve at Hobby Lobby or Michaels to allow me to make things like that. The curve shape will stay as you transfer it to a board. Good work Ken. Dale in Iowa.

The cross beams (each one a single notched piece) were visible from inside, making us think we were inside a whale. I loved that old vardo. I am so looking forward to seeing how you modernise the interior for todays more discerning travellers - and dare I say it, spoilt? A bathroom and a kitchen inside. Never heard the like. :) I hope the people who buy it will not only respect your work, but also the history behind the vardo itself and be honoured to own one.

Watching you build today; I was thinking back to the old movies. The wagons I remember had a large trunk on the back, and a seating area in the front for the person driving the wagon. Maybe an impressionistic trunk and seating area could be used for grey water in the back plus storage, and the seating area could be used for fresh water, propane tank, and storage. Grey water and fresh water dispersed at the ends would help balance the trailer.
That roof came together really nicely, Ken! It’s gonna be so fun to watch it takes shape. You could even do the side bins, half drawers half bin, the choices are endless, I do not envy you that!
One can really go overboard building one of these. It's kind of part of the style - Going overboard. I look forward to seeing what sort of finishing touches your going to conjure up and build into this.
Goooooooooood afternoon, Ken! You are making it look so easy lol but I'm sure you've put in lots of behind-the-scenes work & planning. This is gonna look awesome.
Sometimes on the sides, they do a side board (or 2) that folds down. That gives you a shelf. Like an outside workbench or counter top, for cooking, or plucking a chicken. The old Chuck wagons hung pots and pans there. Door flops down to a counter, pans hanging below. Could even make a section that is a pass through, like dirty clothes into a basket, in a compartment under the bed, from the inside. Go outside to get the basket. Clean clothes go back in the basket, basket back in the "pass through". No walking down stairs with the basket, no walking up the stairs with the basket. Go inside and put the clothes away. (A lot of ambulances do that too. Trash chute on inside that drops into a trash can in the outside compartment.). Mike and Sally love it. Go to town, come back, open the side compartment and put in the laundry and groceries. When you go inside then you put it all away. No trips up the stairs carrying stuff, man door not open forever, quick transfer from car to compartment in case it's raining. Yeah they love it.)
That roof install went much easier/better than I thought it might. The wagon is looking great at this point.... From concept in your head to actual wagon, well executed, Ken.

To elaborate on my tiny homes’ build suggestion, due to your progressive knees issues, etc., I know you’re experienced at this, you design no wheels tiny homes, you build what’s comfortable, let your son and the big guy build whats not easy for you. Benefits: as you age you do more and more brain work and less what’s not comfortable. Ken, w have seen others use ratchet straps to slowly bring 1/4 inch plywood down on a curved surface. Also, I have heard that wetting the wood allows it to flex easier. I have always liked the Vardo. Waiting to see the further progress. All the best, Hal
I was thinking you were going to have to score a sheet of 5/8" with a bunch of relief cuts to get it to conform to the roof shape but you made the 1/4" sheeting work very well.

Wow, really looking like a structure with all the rafters on. Wow, pipe clamps work to bend that roof material. Staggering the joints of the roofing sounds like a good idea. So Lauan is a special type of plywood made with Lauan trees from the South Pacific. Nice spacers to keep the Lauan plywood nicely bent around the roof profile. It looks cool! I've never seen on of these except on old movies. It really looks wonderful! Thanks for this video Ken!
Ken making a suggestion. You don't have to listen to me but right there. Where you gonna put the door fix it to where you can have stairs. That will flip up against your door and clamp. With a chain or something that way you can just undo the chain and flip them down to get up in there, and make sure they're overfare enough that you won't hit your Tong, when you bring them down just a suggestion, I don't know if that would help you or not
The best plywood to use for curves, is called Wacky Wood or Flex-Ply. The grains are oriented mostly in one direction to maximize flexibility. Looks like your's handled the curve well!

Ken very interested in this because I built one and so did Brook Whipple on her channel. Mine was built using a two horse trailer so the weight no much of an issue but the exterior remains looking like a horse trailer, until I use the rear "wings" as the extended porch area. As you are aware these can become very ornate leaving lots of opportunity for creative details inside and out. So far I am likeing the shape of yours and sure it will be a fun project to build and for us to watch. Yes the exterior side doors should make it easier to maintain water tightness I hope.

I always think of the movie Lassie Come Home when I see a Gypsy Vardo. Edmund Gwenn was a traveling housewares man, and he had his little dog with him. I loved all the compartments and ledges and fold down tables. Really cool. I’m so excited to see how you will do yours.
Ken, You're in your element! Building on well developed skills that are now intuitive. This is evolving from the previous builds using curves vs. Straight lines. Will there be enough strength for snow loads? How will you reduce that gull wing air lift when moving the finished Vardo? Level and plumb!
Hi Ken , would it be possible to make some wooden wagon wheels and attach them so when / if the Vardo is removed from the trailer it would appear so authentic And it would hide whatever it is mounted on. I think that would look so amazing. I loved the tiny house build , I can see this one will be just as great .
Hi Ken have you thought about wetting the plywood. I think when it dries it will no longer pull on the rafters because it should take on your new shape. Just a thought..😊
i think if you made the roof 'brackets' (whatever) out of wider stock and put the roof curve into them it would insure that the plywood rood had uniform curves, this could be scribed on the piece by holding it up to the ends. I sure wouldn't want that overhang roof facing into the wind while driving.
Ken, Love watching your videos. Just wanted to say, I wonder if you could have used a ratchet strap over the top of the roof to pull it down evenly. Just enough tension to get it to conform to the rafters without crushing the structure.

6mm Luan doorskin can take a 9 inch radius without water assisted bending. I don't like the water bending because it can delaminate. But it can do a 5 inch radius.

You can see the picture in your mind coming to life. I was concern too, about shaping the material for the roof. But 1/4 inches plywood does the job.
It makes the roof stronger with it bowed like that.

It should handle snow loads easily. I don’t think the porch roof will be a wind issue
This has some complexity. I would cover it up at night to keep moisture off. Just thinking about the stress and bending.

I would use 2x4 joist hangers and angle plates to secure 2x4's to plywood as screws into plywood edge will cause plywood to split.
There will be extra security. I did it this way just to get the shell together and dried in
