2 years later but hey, the lower part of those intrusion bars, a solution could be to make the firewall plate larger, put a 90* bend in it so it goes up the side where your little toe is, then fit the bars themselves, tack them to each other, slide the plate behind, tack it to the end of the one bar, break some of the tacks and take the entire unit out, fully weld the bar to the plate and bars to each other (as you did), put the whole works back in and now you should be able to perimeter weld the plate entirely to the floor/side. Pull the door off the hinges and you can get to most or all of the upper two halves of the bars there.
Find it interesting in one of your replies that the rules don't allow intrusion of bars through the firewall, tieing into the front suspension.

Shoudnt the intrusion bar go through the firewall and weld to a plate on the back of the wheel arch? Or is that precisely the back of the wheelarch?

TCP Global spray gun kit for like $75 (comes with three guns). Made a paint booth out of drop cloths. The paint itself you can get from TCP Global. It's a firemist purple single stage acrylic urethane.
