As you pointed out with the hunting rifle, compost material constructions tend to be much stronger than any single material might be on it's own. So one thing to do when building props using your technique of layering foam and carving it down, you can buy a sheet of plywood with the same thickness as one of the foam layers. You can trace onto the plywood the same pattern as you would the middle layer of the foam, then cut out that shape from the wood with a small coping saw. You can then use that as the central layer of the prop and glue the foam down to the sides of it for easy carving of the rest.
It takes a little more time to get the initial wood cut right, but if you absolutely need to have a really tough piece that's going with withstand a lot of wear-and-tear without having to drastically change your technique, make carving difficult, or add a lot of weight, it'll do really well for you.
Just, uh, you might want to downplay the wooden layer when you go to peacebind it for a convention. They don't like "solid" wood construction much, but a wooden tang probably won't upset them.

I've built the helmet twice and both times I used 10mm (1cm) thick foam.

Ok the his foam armor is actually pretty durable I fell down a flight of stairs and the armor actually held up the only thing that broke was the straps
