I've watched a lot of rebuild videos. I have to say the editing/story telling of your channel @Mat is probably the best out there. Price breakdown, intro to where the damages are, no wasted footage of watching you walk around...etc
The costs blackboard is genius. It would also be interesting for some of the tougher jobs, like complete dash replacements, to have a timer on screen so we can really sympathise with your hard work!
Just had an idea for the next build. Find the cheapest roadworthy edition of whatever you're building and add that price as a marker to see if the repair costs outweigh the price of the cheapest.
The holes drilled in the edges of the panels allow them to be plug welded, not spot welded. Done correctly they're just as good as spot welds but they're a completely different technique. Great job so far.

Hey Mat, great video :) Well done so far. The Cayman, Boxster and 996/997 all "suffer" from a similar design flaw - to do with the radiators and ac condensers. Because they're air-fed from the front, they get all sorts of crap in the ducts. This crud builds up and sits at the bottom of both the rads and condensers. This leads to rot and requires replacement units. (ask me how I know, go on!! :D ) Looking at the AC condenser at about 15 mins in the video, it looks a bit rough around the edges - tell-tale signs of the issue. It *MIGHT* be worth checking while the car has no front end, as it's a bit of a PITA to fix afterwards. FYI, Design911 offer rad kits for about £500 ish (well that was the price for my 911)...... When you put it all back together, it is recommended to put some mesh over the ducts behind the bumper, it will save build-up over time....... Hope this helps :) Dan

I was wondering how you would tackle these laser welds on the roof. Realisticly the glue alone would hold on the roof forever. Laser welds on the roofs are used with alot of cars today. One extra benefit is the nice fit n finish and that they are water tight. I hope your glue is as watertight also, I heard it rains alot in the UK :)
- I have a 1986 911 RestoMod-Outlaw. I love almost all Porsches and this Cayman is a hot little car. - It was Thrilling to see how all of the part come off and go back on especially the roof. Good research on the SECRET how Porsche puts the roofs on. I never want to do what you do but I love - learning things in and your present all of this in a light hardy way -I think you rushed putting on the a/c unit as it has a lot of cap in the fins. Slow down bubba. -You have the best visuals and presentation of all the car shows I watch. Good on you. -I liked Mark's shirt VINTAGE Palm Springs. We live in Southern Oregon (12 miles from the California border) .We stayed in Palm Springs this last January for 3 weeks sleeping late, eating good food (we had a place were we could cook are we are both great cooks) and hiking everyday. The temperature was about 65-75F everyday..Go Mark!! The process you used for the roof is actually how GM has for roof panel replacement for vehicles that have the Lazer welded seams. Sounds strange using windshield urethane to structural bond steel.
Moved to the Midlands from the south 15 years ago and have since met many young men with Matts positive outlook, a few of whom have served in Afghanistan. There is truly hope for this generation.
Always watch your vids with interest. Speaking as a classic car restorer, when you weld through a hole into the existing metal behind to fix your new panels, these are called 'plug welds', spot welds are what the original car had, there was no hole, instead an electrical spot welder clamped the two pieces together and fused them together internally. Keep up the great content. :-)
Hey Mat, I know you don't count your time in the build as part of the cost but perhaps you should capture the one for the folks that you hire to help you (i.e. the welder in this case)? That would make things even more accurate :-) Cheers!
I went on a VW training course when the Mk5 golf came out in Birmingham, and that’s exactly how you replace a roof. I only ever done one after that. I ground the brass out with a Roloc wheel. Pumped it full of 3m panel bond. The VW approved bond teroseal was gash, defaulted to 3m stuff and finished the seam off with a good old wet finger drag.

Mat, you are the car magician. If you are ever passing by my place in Tropical Australia, I've got a Saab 9-3 Turbo that would really love to meet you. I'm pretty useless at D.Y.I. and spent more time in Kingston Hospital, in the U.K, with a cracked skull and holes in my foot and hand, it was then that I decided that there people with lots of Talented people ( you ) and people that should stay away from tools and D.I.Y. ( me ). The Porsche looks like another winner! I'm surprised how some of these car companies won't reach out to you, it free advertising for the manufacturer!
Dear mat the roof is normaly glued in to position with special 2k panelbond and rivets when you replace it that is called a hybrid connection greetings from holland

That was a tour de force ! When I first saw the crashed car I feared you might drop a lot of money but now I see a low(er) cost entry to 718 ownership - love it.
It should hold but its far from decent job. You made half of original spotwelds and use a windshield glue to connect roof panel , instead o this you should use a epoxy panel glue

She looks good even without all the panels❣️💯 Also I own this car in the exact color so this build is a little personal for me. I've owned a lot of cars from Mercedes, Lexus, Hummer H2, Cadillac and Porsche Cayman and Cayenne among others. The Porsches have been the most reliable, tough and sturdy cars I've owned. Never any problems and never in the shop except for regular services. Let's Go Matt you're doin an excellent job!
Mat. After spot welding the unbonded seams, they must have corrosion inhibiting compound wax aerosol sprayed into the minute gaps left between the two sheets in between each of those weld spots. This is difficult to achieve but is the corrosion protecting part reason for the factory bond, pre-welding. ideally the CIC wax must penetrate 100% of the inner areas surrounding the spots. Without this it WILL get wet and rust from the inside of the seams out. Because EVERY body shop outside of the original factory production line misses this part is the reason repaired vehicles rust prematurely! FYI, it's Dinitrol, from Frankfürt! But it's not called Dinitrol on the tin - It's called Ardrox, and the best grade of penetration required for that job is 30 - It's called Ardrox AV30. Not the brush on. It has to be aerosol because of the propellant necessary for the penetration before it dries to a hard wax (only suitable for interior, non-abrasion surfaces - you use different grades of Dinitrol for the abrasion-proofing, like Dinitrol 4941 for under wheel arches) ...BTW, you now have a very valuable trade secret they're not telling you. THIS is the stuff they use on the production line of European cars. Just think about how many aftermarket body repairers miss out this stage... ;-)

Respect your enthusiasm, no doubt this is one of your qualities. Would perhaps suggest you look at TIG rather than MIG on repairs such as this (greater penetration of welds) We build parts for trains and in addition to MIG and TIG use high strength bonding (Plexus) on certain panels. All the best to you
Just a quick one, when you fill a hole to weld to the metal below it is a plug weld, has the same strength as the spot weld so all good just wanted to let you know
Mat, the roof is fixed with a laser braze joint on each side. You could MIG braze it or oxy acet braze it. But you risk heat distortion and might need to do quite a lot of finishing. If you use a flex sealant, it might not crack, but the paint will. Deffo wouldn’t do that.
You need to buy a proper spot welder to do the edges, would look much more factory, easy to use and cheap ish, also on the edges before welding, spray some weld through zinc primer, stops corrosion forming round your welds and you have no bare metal between the panels. Sikaflex is brilliant stuff, we used to bond X packs onto Ford's with it, you can lift a Capri on its arches once the Sikaflex dries, its also great as a brush on joint sealer.
Hey mat great video as always still loving the Aston tho my favourite car of urs . Just a wee bit of info that might help u the guy was plug welding not spot as completely different weld and is used with a spot machine not a mig and definitely the machine u should have used and also the roof shouldn't be bonded like that as u should use a metal to metal bond for the sides that are lasered and would also fill the gap u have plus all bare metal should be zinc sprayed to help the spot welds and prevent rust just bit of info that might help for future builds cheers .

Mat, doing a great job so far as always . You reminded me of when I was on the Porsche factory race team in IMSA. We used to carry the complete side panels just in case. Lugged those things all across the country but they came in handy a couple times.

I think you should probably have used an impact resistant structural adhesive for the structural bond of the roof panel.

For the bleeding there’s a “service bow” under the top engine cover. That needs to be lifted to open the breather system for bleeding the coolant.
Technically the welds your doing are ‘plug’ welds, not spot welds. Excellent content, respect for taking on these kinds of tasks 👌

Modern sealants are amazing. I use a type of Sika flex to build Radomes on ships. It's amazing stuff.

I was going say to brass weld the corners with oxy acet if that is done these days,
Nice to have a Mark that spot welds and works for free, connections are key to keep a low cost build.
You need to buy a proper spot welder to do the edges, would look much more factory, easy to use and cheap ish, also on the edges before welding, spray some weld through zinc primer, stops corrosion forming round your welds and you have no bare metal between the panels.
Sikaflex is brilliant stuff, we used to bond X packs onto Ford's with it, you can lift a Capri on its arches once the Sikaflex dries, its also great as a brush on joint sealer.

Hey mat great video as always still loving the Aston tho my favourite car of urs . Just a wee bit of info that might help u the guy was plug welding not spot as completely different weld and is used with a spot machine not a mig and definitely the machine u should have used and also the roof shouldn't be bonded like that as u should use a metal to metal bond for the sides that are lasered and would also fill the gap u have plus all bare metal should be zinc sprayed to help the spot welds and prevent rust just bit of info that might help for future builds cheers .

Mat, doing a great job so far as always . You reminded me of when I was on the Porsche factory race team in IMSA. We used to carry the complete side panels just in case. Lugged those things all across the country but they came in handy a couple times.
Was roof fixed the way you would have done it?
