Great project! I like the huge area of that sanding block. I imagine now you're thinking of smaller models, too. The only thing I'd change were I doing this is to use cork versus that foam pad material. I find it somehow is too squishy, which actually stretches sandpaper over time/use, and then the paper tears off... but that's me.
Thanks, the foam that I used seems to be identical to the foam on the old sanding block, and that hasn't given me any trouble. I've scratched that itch now so no more sanding blocks;)
Great suggestion. I'd also throw in trying T-9 Boeshield. I use it on my iron table saw bed and after 3 years, I never get rust from humidity anymore. The stuff (I'm pretty sure) was formulated to penetrate the micrograin of metals, which I'd imagine is part of the problem with the aluminum. Takes a few coats to build up, but I swear by that stuff. It's also very good for squeaky door hinges. You'll likely have to buff the silica off to get to bare metal. If that fails, then @pdxminecraft is absolutely right... fastest fix you can do.
It looks fantastic! Also, not sure if it'd be practical, but the bit of screen door mesh in your metal scraps at the beginning had me imagining a version designed for use with Cubitron or other such hole-y sandpaper with a dust collection port.

On the aluminum top router table, why not put Formica on top of it? Contact cement should work great on the aluminum.
